本発明の実施の形態に係る酸化ケイ素の製造方法では、上述の(1)~(4)のいずれかの前処理または前準備が施される。このため、この酸化ケイ素の製造方法では、アルミニウム元素濃度、鉄元素濃度、銅元素濃度の低い金属元素含有酸化ケイ素あるいは金属元素非含有酸化ケイ素を得ることができる。このため、この金属元素含有酸化ケイ素あるいは金属元素非含有酸化ケイ素を負極活物質として利用した場合、充放電の過程において微粉化を抑制し、延いては電池のサイクル特性の低下を抑制することができる。
以下の工程を順に実施して目的の酸化ケイ素粉体を製造した。
(1)原料粉体準備工程
低品位ケイ素(Si)粉体(Al質量濃度2000ppm,Fe質量濃度2500ppm,Cu質量濃度500ppm,メディアン径2.5μm)およびリチウムダイシリケート(Li2Si2O5)粉体(Al質量濃度50ppm,Fe質量濃度15ppm,Cu質量濃度3ppm,メディアン径5μm)を準備した(表1参照)。
上述の原料粉体準備工程で準備した低品位ケイ素(Si)粉体およびリチウムダイシリケート粉体を質量比88.2:150で混合し、混合粉体を調製した。
上述の混合工程で得られた混合粉体を、水を用いて造粒した。なお、造粒後の混合粉体中のAl質量濃度は772ppmであり、Fe質量濃度は936ppmであり、Cu質量濃度は187ppmであった(表1参照)。Al質量濃度、Fe質量濃度およびCu質量濃度は、ICP発光分光分析法に従って測定された。また、混合粉体中のケイ素元素に対する酸素元素のモル比(O/Si)は0.97であった。
図1に示される蒸着装置100を用いて上述の酸化ケイ素粉体の製造方法に従ってリチウム含有酸化ケイ素を製造した。なお、その際の原料加熱温度は1300℃であった。この原料加熱温度は、リチウムダイシリケートの融点(1033℃)以上ケイ素の融点(1414℃)以下である。また、最終的に得られたリチウム含有酸化ケイ素粉体の組成はLixSiOyあり、ここで、yは1.03であり、x/yは0.35であった。また、同リチウム含有酸化ケイ素粉体中のAl質量濃度は150ppmであり、Fe質量濃度は45ppmであり、Cu質量濃度は1ppmであった(表1参照)。なお、Al質量濃度、Fe質量濃度およびCu質量濃度は、上述と同一の方法に従って測定された。
上述の酸化ケイ素粉体製造工程で得られた塊状のリチウム含有酸化ケイ素をアルゴン雰囲気下600℃で熱処理した
熱処理後の塊状のリチウム含有酸化ケイ素を、ビーズミルを用いて大気中でメディアン径が5μm程度になるまで粉砕して目的のリチウム含有酸化ケイ素粉体を得た。なお、メディアン径は、レーザー回折式の粒度分布測定装置(Malvern社製のMastersizer3000)を用いて測定した。また、この測定条件は以下の通りであった。
・分散媒:イソプロピルアルコール(2-プロパノール)
・粒子屈折率:3.500
・粒子吸収率:1.000
・分散媒屈折率:1.390
株式会社マウンテック製のMascorb HM-1201を用いて一点式の流動法(p/p0=0.3)で上述のリチウム含有酸化ケイ素粉体のBET比表面積を測定した。なお、この測定では、吸着質として窒素が用いられ、キャリアガスとしてヘリウムが用いられ、冷却媒体として液体窒素が用いられた。実際の測定では窒素30vol%およびヘリウム70vol%の混合ガスを用い、その混合ガスの流量を25mL/分とした。そして、窒素ガスは、液体窒素でリチウム含有酸化ケイ素粉体を冷却することによってリチウム含有酸化ケイ素粉体に窒素ガスを吸着させ、その後、リチウム含有酸化ケイ素粉体を30分間300℃に維持することによって窒素ガスを脱着させた。その測定の結果、上述のリチウム含有酸化ケイ素粉体のBET比表面積は2.1m2/gであった。
(1)電池作製
(1-1)負極作製
上述の通りにして得られたリチウム含有酸化ケイ素粉体と天然黒鉛(メディアン径12μm)を質量比10:90で混合したものを負極活物質とした。次に、株式会社シンキー製のあわとり練太郎(登録商標)ARE-310に、負極活物質、ポリアクリル酸ナトリウム(バインダー)およびデンカブラック(登録商標)(導電助剤としてのアセチレンブラック)が質量比で92:3:5となるように負極活物質、バインダー水溶液および導電助剤を投入した後にそれらを混錬してスラリーを調製した。続いて、厚さ10μmの銅箔上にスラリーを塗工し、その塗膜を大気中80℃で予備乾燥した後に、そのスラリーコート銅箔を直径11mmの円盤状に打ち抜いた。そして、その円盤状のスラリーコート銅箔を真空中、150℃で12時間乾燥させて、目的の負極を得た。
上記負極、対極としてのLi箔、セパレータおよび電解液を用いてコインセルを作製した。なお、セパレータとして、厚さ20μmのポリエチレン製多孔質フィルムを用い、電解液として、エチレンカーボネイト(EC)およびジエチルカーボネイト(DEC)を体積比1:1で混合した混合液に対して、六フッ化リン酸リチウム(LiPF6)を1mol/Lの濃度で溶解させた溶液を用いた。
株式会社エレクトロフィールド製の二次電池充放電試験装置を用いて上記コインセルの充放電試験を行って50サイクル後の容量維持率(50サイクル後の容量維持率とは、50回目の放電容量を初回の放電容量で除して100をかけた値)を求めたところ、同容量維持率は75.7%であった(表1参照)。なお、充放電試験時において、初回の充電時の条件を「CC-CV 0.2C」・「10mV-0.01C」とし、初回の放電時の条件を「CC 0.2C」・「1.5V cut-off」とし、二回目以降の充電時の条件を「CC-CV 1C」・「10mV-0.01C」とし、二回目以降の放電時の条件を「CC 1C」・「1.5V cut-off」とした。ここでは、天然黒鉛の放電容量を360mAh/gとし、酸化ケイ素粉体の放電容量を1900mAh/gと仮定して計算した理論容量を用いて1Cの電流量を計算した。
低品位ケイ素(Si)粉体を中品位ケイ素(Si)粉体(Al質量濃度1000ppm,Fe質量濃度600ppm,Cu質量濃度100ppm,メディアン径2.5μm)に代えると共に、混合工程から湿式造粒工程を経ずに酸化ケイ素粉体製造工程を行った(すなわち、混合工程で得られた混合粉体をそのままルツボに投入した)こと以外は、実施例1に記載の製造方法に従って目的のリチウム含有酸化ケイ素粉体を得、実施例1に記載に方法に従ってリチウム含有酸化ケイ素粉体のBET比表面積を測定すると共に、リチウム含有酸化ケイ素粉体から負極を製造してその負極の容量維持率を測定した。なお、混合粉体中のAl質量濃度は402ppmであり、Fe質量濃度は232ppmであり、Cu質量濃度は39ppmであり、混合粉体中のケイ素元素に対する酸素元素のモル比(O/Si)は0.97であった。また、最終的に得られたリチウム含有酸化ケイ素粉体の組成はLixSiOyあり、ここで、yは1.03であり、x/yは0.36であった。また、同リチウム含有酸化ケイ素粉体中のAl質量濃度は337ppmであり、Fe質量濃度は30ppmであり、Cu質量濃度は1ppmであった(表1参照)。また、得られたリチウム含有酸化ケイ素粉体のBET比表面積は2.1m2/gであり、負極の50サイクル後の容量維持率は70.1%であった(表1参照)。
低品位ケイ素(Si)粉体を高品位ケイ素(Si)粉体(Al質量濃度480ppm,Fe質量濃度300ppm,Cu質量濃度50ppm,メディアン径2.5μm)に代えると共に、混合工程から湿式造粒工程を経ずに酸化ケイ素粉体製造工程を行った(すなわち、混合工程で得られた混合粉体をそのままルツボに投入した)こと以外は、実施例1に記載の製造方法に従って目的のリチウム含有酸化ケイ素粉体を得、実施例1に記載に方法に従ってリチウム含有酸化ケイ素粉体のBET比表面積を測定すると共に、リチウム含有酸化ケイ素粉体から負極を製造してその負極の容量維持率を測定した。なお、混合粉体中のAl質量濃度は209ppmであり、Fe質量濃度は121ppmであり、Cu質量濃度は20ppmであり、混合粉体中のケイ素元素に対する酸素元素のモル比(O/Si)は0.97であった。また、最終的に得られたリチウム含有酸化ケイ素粉体の組成はLixSiOyあり、ここで、yは1.02であり、x/yは0.35であった。また、同リチウム含有酸化ケイ素粉体中のAl質量濃度は205ppmであり、Fe質量濃度は25ppmであり、Cu質量濃度は2ppmであった(表1参照)。また、得られたリチウム含有酸化ケイ素粉体のBET比表面積は2.2m2/gであり、負極の50サイクル後の容量維持率は71.2%であった(表1参照)。

混合工程から湿式造粒工程を経ずに酸化ケイ素粉体製造工程を行った(すなわち、混合工程で得られた混合粉体をそのままルツボに投入した)こと以外は、実施例6に記載の製造方法に従って目的のマグネシウム含有酸化ケイ素粉体を得、実施例1に記載に方法に従ってマグネシウム含有酸化ケイ素粉体のBET比表面積を測定すると共に、マグネシウム含有酸化ケイ素粉体から負極を製造してその負極の容量維持率を測定した。なお、混合粉体中のAl質量濃度は495ppmであり、Fe質量濃度は231ppmであり、Cu質量濃度は39ppmであった(表1参照)。また、最終的に得られたマグネシウム含有酸化ケイ素粉体の組成はMgxSiOyあり、ここで、yは1.03であり、x/yは0.95であった。また、同マグネシウム含有酸化ケイ素粉体中のAl質量濃度は345ppmであり、Fe質量濃度は29ppmであり、Cu質量濃度は2ppmであった(表1参照)。また、酸化ケイ素粉体製造工程における原料加熱温度は1500℃であった。この原料加熱温度は、ケイ素の融点(1414℃)以上kマグネシウムシリケートの融点(1558℃)以下である。また、得られたマグネシウム含有酸化ケイ素粉体のBET比表面積は2.2m2/gであり、負極の50サイクル後の容量維持率は69.3%であった(表1参照)。

粉体全量に対して1質量%となるように高純度ケイ素粉体に対して鉄(Fe)粉体を添加したこと以外は、実施例6に記載の製造方法に従って目的のマグネシウム含有酸化ケイ素粉体を得、実施例1に記載に方法に従ってマグネシウム含有酸化ケイ素粉体のBET比表面積を測定すると共に、マグネシウム含有酸化ケイ素粉体から負極を製造してその負極の容量維持率を測定した。なお、鉄粉体として、45μmの目の篩を通過したものを使用とした。また、混合粉体中のAl質量濃度は31ppmであり、Fe質量濃度は3719ppmであり、Cu質量濃度は4ppmであり、混合粉体中のケイ素元素に対する酸素元素のモル比(O/Si)は0.97であった。また、最終的に得られたマグネシウム含有酸化ケイ素粉体の組成はMgxSiOyあり、ここで、yは1.03であり、x/yは0.96であった。また、同マグネシウム含有酸化ケイ素粉体中のAl質量濃度は4ppmであり、Fe質量濃度は130ppmであり、Cu質量濃度は1ppmであった(表1参照)。また、得られたマグネシウム含有酸化ケイ素粉体のBET比表面積は2.4m2/gであり、負極の50サイクル後の容量維持率は74.6%であった(表1参照)。
混合工程において中品位ケイ素(Si)粉体およびリチウムダイシリケート粉体を質量比37.2:150で混合して混合粉体を調製する共に、混合工程から湿式造粒工程を経ずに酸化ケイ素粉体製造工程を行った(すなわち、混合工程で得られた混合粉体をそのままルツボに投入した)こと以外は実施例2に記載の製造方法に従って目的のリチウム含有酸化ケイ素粉体を得ようとしたが、反応速度が著しく低下して、目的のリチウム含有酸化ケイ素粉体を得ることができなかった。なお、混合粉体中のAl質量濃度は402ppmであり、Fe質量濃度は132ppmであり、Cu質量濃度は22ppmであり、混合粉体中のケイ素元素に対する酸素元素のモル比(O/Si)は1.5であった。
表1から明らかな通り、湿式造粒を経て製造された酸化ケイ素粉体から形成された負極の方が、湿式造粒を経ずに製造された酸化ケイ素粉体から形成された負極よりも容量維持率が高くなった。また、得られた酸化ケイ素粉体中のアルミニウム元素濃度、鉄元素濃度、銅元素濃度が低い程、容量維持率が高くなることが明らかとなった(実施例1~3参照)。
比較例1で得られたリチウム含有酸化ケイ素粉体をロータリーキルンに仕込み、アルゴンガスとプロパンガスを700℃で流通させる熱CVDによりリチウム含有酸化ケイ素粉体に対して炭素被覆処理を行った。なお、リチウム含有酸化ケイ素粉体の質量に対する炭素の質量割合は2質量%であった。同質量割合は、炭素濃度分析装置(Leco社製のCS400)を用いて酸素気流燃焼-赤外線吸収法によって二酸化炭素ガスを分析することで定量評価した炭素量の結果から算出した。そして、実施例1に記載に方法に従って炭素被覆リチウム含有酸化ケイ素粉体のBET比表面積を測定すると共に、炭素被覆リチウム含有酸化ケイ素粉体から負極を製造してその負極の容量維持率を測定した。また、得られた炭素被覆リチウム含有酸化ケイ素粉体のBET比表面積は1.9m2/gであり、負極の50サイクル後の容量維持率は78.9%であった(表2参照)。

比較例10で得られたリチウム含有酸化ケイ素粉体をロータリーキルンに仕込み、アルゴンガスとプロパンガスを700℃で流通させる熱CVDによりリチウム含有酸化ケイ素粉体に対して炭素被覆処理を行った。なお、リチウム含有酸化ケイ素粉体の質量に対する炭素の質量割合は2質量%であった。同質量割合は、炭素濃度分析装置(Leco社製のCS400)を用いて酸素気流燃焼-赤外線吸収法によって二酸化炭素ガスを分析することで定量評価した炭素量の結果から算出した。そして、実施例1に記載に方法に従って炭素被覆リチウム含有酸化ケイ素粉体のBET比表面積を測定すると共に、炭素被覆リチウム含有酸化ケイ素粉体から負極を製造してその負極の容量維持率を測定した。また、得られた炭素被覆リチウム含有酸化ケイ素粉体のBET比表面積は2.1m2/gであり、負極の50サイクル後の容量維持率は80.0%であった(表2参照)。

表1および表2から明らかな通り、炭素被覆された酸化ケイ素粉体から形成された負極の方が、炭素被覆されなかった酸化ケイ素粉体よりも容量維持率が高くなった。
Claims (9)
- ケイ素を水に接触させた後に乾燥して水処理ケイ素を得る水処理工程と、
(a)前記水処理ケイ素を、(b1)二酸化ケイ素、(b2)金属ケイ酸塩および(b3)金属酸化物から成る群から選択される少なくとも1種の化合物と共に減圧下で加熱してガスを発生させる減圧加熱工程と、
前記ガスを凝華させて固体物を得る凝華工程と
を備える、酸化ケイ素の製造方法。 - (A)ケイ素と、(B)(b1)二酸化ケイ素、(b2)金属ケイ酸塩および(b3)金属酸化物から成る群から選択される少なくとも1種の化合物とを含む混合物を、水を用いて粒化して粒化物を得る粒化工程と、
前記粒化物を減圧下で加熱して前記粒化物からガスを発生させる減圧加熱工程と、
前記ガスを凝華させて固体物を得る凝華工程と
を備える、酸化ケイ素の製造方法。 - (A)ケイ素と、(B)(b1)二酸化ケイ素、(b2)金属ケイ酸塩および(b3)金属酸化物から成る群から選択される少なくとも1種の化合物とを、反応時の元素比O/Siが1超1.5未満の範囲内となるように耐熱容器に投入する投入工程と、
前記耐熱容器に投入された化合物を減圧下で加熱して前記化合物からガスを発生させる減圧加熱工程と、
前記ガスを凝華させて固体物を得る凝華工程と
を備える、酸化ケイ素の製造方法。 - 前記減圧加熱工程における加熱温度をTRとし、前記(A)ケイ素の融点をTAとし、前記(b1)二酸化ケイ素の融点、前記(b2)金属ケイ酸塩の融点および前記(b3)金属酸化物の融点の中で最も低い融点をTBLとし、前記(b1)二酸化ケイ素の融点、前記(b2)金属ケイ酸塩の融点および前記(b3)金属酸化物の融点の中で最も高い融点をTBHとしたとき、TA<TBLが成立する場合、TA<TR<TBLを満たすようにTRを設定し、TBL<TA<TBHが成立する場合、TBL<TR<TAを満たすようにTRを設定し、TBH<TAが成立する場合、TBH<TR<TAを満たすようにTRを設定する
請求項1から3のいずれか1項に記載の酸化ケイ素の製造方法。 - MxSiOy(ただし、組成式中、MはLi,Na,K,Mg,Caから選択される少なくとも1種の金属元素であり、yは0.5超1.5未満の範囲内であり、x/yは0以上1未満の範囲内であり、xは0超である。)で表される組成を有し、
不純物としてのアルミニウム元素濃度が質量濃度で150ppm以下であり、鉄元素濃度が100ppm未満であり、銅元素濃度が100ppm未満である、酸化ケイ素。 - レーザー回折式粒度分布測定装置で測定したメディアン径が0.5μm以上30μm以下の範囲内である
請求項5に記載の酸化ケイ素。 - 表面の少なくとも一部が導電性炭素被膜で覆われている
請求項5に記載の酸化ケイ素。 - 前記酸化ケイ素の質量に対する前記導電性炭素被膜中の炭素の質量割合は0.5質量%以上20質量%以下の範囲内である
請求項7に記載の酸化ケイ素。 - BET比表面積が1m2/g以上6m2/g以下の範囲内である
請求項5に記載の酸化ケイ素。
