Description
本發明是關於用於累加製造技術(Additive Manufacturfing)(3D列印)的氯化熱塑性聚合物。特別是,本發明是關於氯化熱塑性聚合物及包含至少一種衍生自氯化單體單元的熱塑性聚合物的熱塑性組成物;及使用這種熱塑性塑料的3D列印形成3D產品的方法。[註:Additive Manufacturfing,簡稱為AM,有稱為「積層製造」、「附加製造」、「增材製造」等情形,本文稱為「累加製造」。]
3D列印是廣泛被使用並在進化中的加工技術。“3D列印”一語總結種類繁多的不斷在進化中的技術,涵蓋例如,金屬-雷射燒結、塑膠粉末燒結、紫外線固化及熔化層沉積技術。網路搜尋係提供在這迅速發展中的應用領域的技術的應用概況的最好方式,因為印刷媒體難於跟上迅速進化開發的步調。
3D列印之核心,一般而言是由離散粒子(例如塑膠及金屬)一層一層累積熔合而形成三維構造的加工法。
將熔融塑膠累加而形成3D產品的常見技術的例子是熔解累加成形法(FDM),也稱為熔絲製造法(FFF)。該技術可將一種或更多的塑膠材料加熱而沉積並冷卻而形成3D產品。由於FDM技術的特殊要求,用於列印材料的較佳聚合物是丙烯腈-丁二烯-苯乙烯共聚物(ABS)及聚乳酸(PLA)。其他材料有例如聚碳酸酯(PC)、聚醯胺(PA)及聚苯乙烯(PS)可用,而最近則有聚醚醚酮(PEEK)可用。
常用的ABS及PLA材料有一些功能缺陷。例如,ABS在冷卻中會收縮,因而可能容易“彎曲”及/或“翹曲”,而可能導致不良形狀,以及沒有熱床則很難使用。ABS溶解於丙酮,ABS以及PLA二者都由空氣吸收水分,所以在使用或儲藏於特製容器之前需要烤乾以避免吸收水分。PLA也有冷卻緩慢而在使用時須要使用冷風扇。它也會在約50℃下翹曲。由於PLA是由有機材料製造,例如玉米,它是可生物分解並沒有ABS堅固。因此,如上述特性以及戶外風化性能、機械強度及阻燃性正是新的3D列印材料所需要改進的一些性質。
為了發現表現較佳的可3D列印的材料而有在進行研究。過去的許多嘗試是專注於使用不同等級的工程塑膠,它們已經被使用,例如,在注塑(injection moulding)中。最近之結果係已引進這種塑膠的3D列印-專用聚合物修飾物(例如Ultem級,Stratasys®製)。
在WO2010108076說明一種改進撞擊強度的新穎生物聚合物,其係基於生物可分解鏈的交聯作用。
US7365129說明一種由粉末做3D列印的新方法。在該美國專利公開的熱塑性聚合物是包括PVC為其可用粉末原料之一。但是,該粉末熔合技術比不上熔解累加成形法(FDM)3D列印。在該美國專利中沒有提供該PVC粉末的更多細節。
WO 9826013說明用於墨水噴射列印的墨水。該墨水是由酯醯胺樹脂、“增黏樹脂(tackifying resin)”、及著色劑組成。該酯醯胺樹脂是由與長鏈一元醇及二胺結合的聚脂肪酸組成。PVC是作為“增黏樹脂”的樹脂成分而被提到。
雖然氯化熱塑性塑料,例如PVC與3D列印關聯而被公開如上述,該氯化熱塑性塑料還沒有被作為通常的塑膠原料而用於通常的3D列印應用中。
有鑑於3D列印的成長,例如熔解累加成形法(FDM)技術,在私人家庭3D列印,以及工業上應用(例如,Arburg Freeformer及大面積累加製造技術(Big Area Additive Manufacturing Technology,BAAM)及在選擇合適替代聚合物的限制,本發明者開始要製得在成本上可競爭而適合於在工業上以及家庭中使用,且具有優異性質的聚合物。
如此,與現今被使用的物料比較時,引進另一個熱塑性聚合物作為3D列印工業的一個建立單元,並對已知的3D可列印材料在任何一種或更多的已知的特性,提供至少一種改進,或在許多情況下至少提供不同改
進的物理特徵及機械特性,則將會有益的。
在本文公開的發明是在本技術領域中尋找緩和任何一種或更多的已知的缺陷,或至少提供一種替代的,可以適合於形成具有不同的及/或耐用的特性的構造的熱塑性聚合物。
在本說明書中提供的任何現有的技術的參考或聲明不應被視為供認該技術是構成,或被理解為構成,一般常識的一部分。
最廣義的形式是,本發明是關於新穎的用於累加製造技術(3D列印)的氯化熱塑性聚合物。
在第一態樣中,本發明提供一種用於累加製造技術的熱塑性聚合物,其中熱塑性聚合物是衍生自氯化單體單元,其中熱塑性聚合物具有適合於累加製造技術的熔體流動速率(MFR)。合適的MFR可以根據ASTM D1238在205℃測定。
在第二態樣中,本發明提供一種用於累加製造技術的熱塑性組成物,其中熱塑性組成物包含至少一種衍生自氯化單體單元的熱塑性聚合物及至少一種穩定劑,其中熱塑性組成物有適合於累加製造技術的熔體流動速率(MFR)。合適的MFR可以根據ASTM D1238在205℃測定。

在第一態樣或第二態樣的另一個具體實施例中,根據ASTM D1238在205℃測定的MFR是自0.5至30。根據ASTM D1238在205℃測定的較佳的MFR是自2至20。根據ASTM D1238在205℃測定的更佳的MFR是自5至15。
在第一態樣或第二態樣的另一個具體實施例中,熱塑性聚合物或熱塑性組成物有相應的抗拉強度(relevant tensile strength)。在本文所用的“抗拉強度”一語是指包含組成熱塑性聚合物或熱塑性組成物的3D列印產品的抗拉強度。“相應的抗拉強度”一語的意思是,熱塑性聚合物或熱塑性組成物是可以形成3D列印產品,其所形成的3D列印產品在3D列印加工(或之後的)條件下實質上不會破裂、斷裂及/或不會劈開,而提供物理性狀牢固的最終產品。
在第一態樣或第二態樣的另一個具體實施例中,熱塑性聚合物或熱塑性組成物的抗拉強度是自約15至約60MPa。熱塑性聚合物或熱塑性組成物的較佳的抗拉強度是自約20至約60MPa。熱塑性聚合物或熱塑性組成物的最佳的抗拉強度是約30MPa。
在第一態樣或第二態樣的另一個具體實施例中,熱塑性聚合物是聚氯乙烯或該熱塑性組成物包含聚氯乙烯(或CPVC)。在該具體實施例中,在熱塑性聚合物或在熱塑性組成物中的熱塑性聚合物是PVC(或CPVC)並視需要與共聚單體單元(co-monomer unit)共聚合,該共聚單體

根據本發明的一個具體實施例,熱塑性聚合物包含至少一種衍生自氯化單體單元的熱塑性聚合物,其中熱塑性聚合物有適合於累加製造技術的熔體流動速率(MFR)。
根據發明的另一個具體實施例,熱塑性組成物包含至少一種衍生自氯化單體單元的熱塑性聚合物及至少一種穩定劑,其中熱塑性組成物有適合於累加製造技術的熔體流動速率(MFR)。較佳地,熱塑性組成物包含至少一種潤滑劑。
合適的MFR可以在205℃根據ASTM D1238測定。
合適的MFR提供熱塑性聚合物或熱塑性組成物的熔體流動,其係在3D列印中的熔體沉積步驟中可以有合適的流動性。
在一些具體實施例中,熱塑性聚合物或熱塑性組成物的外形是線、片、顆粒、粉末或粉末混合物的形狀。熱塑性聚合物或熱塑性組成物的形狀必須視所使用的3D打印機的型式及/或所使用的3D列印技術而決定。例如,在使用本發明的熱塑性聚合物或熱塑性組成物的FDM 3D列印中,熱塑性聚合物或熱塑性組成物係為線的形狀,或作為3D列印沉積處理的一部分在當場擠壓出。
本發明的熱塑性聚合物或熱塑性組成物是高度多能的,並可以有適合於預期的目的之特定的平均分子量。在本技術領域者將知,平均分子量是決定於各種分
子量的聚合物的分布,例如高、中或低平均分子量分布。

通常,本發明的熱塑性聚合物或熱塑性組成物可以包含一種或更多種的添加物。併入添加物可以影響總熔體流動特性。某些添加物可以增加黏度並由此減低熔體流動性,而某些添加物可以減低黏度並由此增加熔體流動性。添加物的添加也可以影響,並在某些情況下可能干擾其他特性及/或所需的性質,例如,但不限於,硬度及剛性、表面光澤、層間黏著性、彎曲及收縮。
本發明的熱塑性聚合物或熱塑性組成物的多功能性使其能在種類繁多的3D列印應用上使用,包括,但不限於,模型製造、原型製造、硬管、外型、剛性醫藥包裝、半柔性醫藥包裝、柔性電纜、軟性包及綜合3D-列印聚合物物件,例如玩具、塑膠裝置、機件、零星物件,及“聚合物-小部件(polymer-widgets)”。
本發明者確認本發明的熱塑性聚合物或熱塑性組成物的不尋常的條件,即無加壓層間的良好的層間黏著性的條件,例如在3D FDM列印中。大部分的塑膠加工是在高壓力及剪力下實施。為了要能經得起這些加工條件,某些熱塑性聚合物,例如PVC及CPVC最好做成與熱穩定劑及潤滑劑混合的熱塑性組成物而使用,其係提供從熱金屬加工表面脫離的性質。在使用通常可得的熱塑性聚合物的正常加工中不可缺少的穩定劑及潤滑劑,被發現在3D FDM列印的累加製造技術的加工條件下嚴重影響對層間黏著條件的要求。
由於某些氯化熱塑性聚合物,例如PVC及CPVC,在高溫下容易退化,因而不加穩定劑及潤滑劑則不能處理得當,現今所用的非-3D列印應用配方被證實不適合一不滿足3D列印的要求。
這被發現某些氯化熱塑性聚合物及組成物(例如PVC及CPVC組成物)需要提供低於通常的熔體黏度。較低熔體黏度可以是基於較低分子量的熱塑性聚合物,或作為熱塑性共聚物。在一些情況下,熱塑性聚合物
或熱塑性組成物可以與添加物例如塑化劑及/或加工助劑以正確的份量組合,而達成可接受的3D列印結果。
在熱塑性塑料通常由設立“熔體流動速率”而測定的“熔體流動性指數”(MFI)通常不用於定義氯化熱塑性聚合物或組成物的性質,例如PVC或PVC組成物的性質,因為在低壓下的流動特性不適合於充分表示標準PVC的加工性能。
對於氯化熱塑性聚合物,例如PVC,對MFR的測定有規定特殊條件。對於PVC,MFR通常是使用ASTM D3364測定。與這些典型的PVC條件相反,很意外地發現PVC之3D列印組成物需要的性質可以用有正常流動性的熱塑性聚合物的標準方法表示,即根據ASTM D1238,Procedure A或ISO 1133 Procedure A,因而對於PVC是不尋常的。
這被發現,為了能3D列印氯化熱塑性塑料,例如PVC及CPVC,該PVC/CPVC組成物需有的熔體黏度,根據ASTM D1238 Procedure A測定的熔體流動速率(MFR)是在0.5至30的範圍,較佳者是2至20,更佳者是5至15,根據ASTM D1238,Procedure A,在205℃以2.16kg標稱重量(nominal weight)及孔徑=2.0955+/-0.0051mm,孔長=8+/-0.025mm的模測定。與本發明氯化熱塑性聚合物或熱塑性組成物的MFR比較時,PLA的MFR在195℃約為7至9;而ABS的MFR在230℃約為8至10。
對FDM 3D列印,3D列印層間的正確的黏
著性(即,層間黏著性)是重要的條件。這是因為良好的層黏著性可得有均勻的機械性質的產品,其在鋼性產品的情況可能表現“脆敗(brittle failure)”現象,與熔體層及流向不平行。半柔性或柔性產品則可能以無定形方式“撕裂(tear)”。
熱塑性聚合物或熱塑性組成物的列印所得的3D產品較佳係在較無加壓施用的熔體層之間有合適的黏著性,而達成所需的機械性質。最佳的是,熱塑性聚合物或熱塑性組成物,與參考數位3D產品模型比較,提供優異的總體外表、低翹曲及尺寸安定性。熱塑性聚合物或包含氯化熱塑性聚合物的熱塑性組成物與其他聚合物黏著,該其他聚合物包括,但不限於,丙烯腈-丁二烯-苯乙烯(ABS)、丙烯腈-苯乙烯-丙烯酸酯(ASA)、乙酸纖維素(CA)、聚碳酸酯(PC)、聚(甲基丙烯酸甲酯)(PMMA)、聚對苯二甲酸丁二酯(PBTP)、熱塑性聚醯亞胺(TPI)及苯乙烯丙烯腈(SAN)。
層黏著性會受很多參數的影響,例如列印溫度、列印速率及層厚度。這些參數受列印加工設置的影響而實際的氯化熱塑性聚合物(例如,PVC)為基質的組成物對層間黏著性有強的影響,比現今使用於3D FDM列印的可替代的熱塑性塑料組成物其黏著性更強很多。
這被發現,具有如在本文所說明的MFR的氯化熱聚合物或熱聚合物組成物(例如,PVC/CPVC),較佳地也需要提供良好的總體層間黏著性而達成合適的3D
FDM列印產品。由3D-列印產品的高抗拉強度加上均勻的脆敗現象可以看到有良好的層間黏著性。
根據本發明的對3D-列印應用有正確配方的有低MFI範圍的氯化熱聚合物或熱聚合物組成物(例如,PVC),係具有高度安定的且遠比通常可得的用於非-3D列印用途的商品的氯化熱聚合物(例如,PVC)組成物更低的流變行為(rheological behaviour)的真實熱塑性。
本發明者確認,當由穩定化成分的傳統的比率及水準採用其通常推薦的水準時,該穩定化成分不能提供適合於3D列印有用的熱塑性組成物。
本發明者也確認減低層間黏著性不能繼續積成熱聚合物而不能達成強勁及/或牢固的3D產品。再者,本發明者確認,由根據拉伸試驗標準ASTM D638測定的抗拉強度,提供可3D列印的產品的可測定的相對黏著強度。
在本發明的熱塑性組成物使用的至少一種穩定劑最好包括與氯化熱塑性聚合物(例如PVC及CPVC)有適當相容性的穩定劑。穩定劑是必需的,因為穩定劑由釋放氯化氫而阻止或至少減少氯化熱塑性聚合物的分解,例如熱聚合物是PVC的時候。用於可3D列印的組成物的氯化熱塑性聚合物(例如,PVC)的穩定劑的代表性的例子是選自在PVC工業界已知的PVC穩定劑,其係包含任一種或更多種的錫、鉛、鎘、混合金屬包括稀土類、鈣/鋅及有機穩定劑。
這應了解,可能的話,要避免包含以金屬鉛、鋇及鎘為基質的穩定劑,由於其對活的生物例如哺乳動物及人類的固有毒性。另外,可能的話,通常可以得到的以硫-錫為基質的穩定劑也應避免,由於其在3D加工條件下的潛在揮發性而產生不快的硫嗅味的結果。
穩定劑的選擇可以依據一些因子,例如熱塑性聚合物的技術條件及在特定的國家或管轄權的任何管理許可條件,及穩定劑的成本也可能是一個因子。

對3D列印提供最有利的熱塑性組成物的穩定劑是以混合金屬為基質的穩定劑,例如鈣-鋅穩定劑,及無鋅有機穩定劑系,通常稱為有機基質穩定劑(OBS®、COS、HMF)系。
錫穩定劑的一些代表性例是甲基-錫-硫醇鹽、丁基-錫-硫醇鹽、辛基-錫-硫醇鹽、逆酯錫穩定劑、馬來酸錫鹽,及羧酸錫鹽。
混合金屬穩定劑常常是許多(可能的)成分的複雜的混合物,尤其是較佳的穩定劑系。混合金屬穩定劑的成分的一些代表性例子是鈉、鈣、鎂、鋅、例如鑭及鈰的稀土元素的肥皂,及其他金屬例如鉛、鎘及鋇的肥皂。肥皂成分可以是以天然存在的或合成的各種鏈長的脂肪
酸,包括C8至C40例如C18(油酸、硬脂酸、及亞麻油酸)、C20(二十碳五烯酸)、C22(二十二碳六烯酸),及C28(二十八酸),及其他酸例如安息香酸及己二酸。在某些具體實施例中,可以包含併入比化學計算量更多的金屬的肥皂(例如,鹼性或超鹼性肥皂(over-based soaps))。
在某些具體實施例中,金屬肥皂的組合可以與有協同活性成分合併,例如多元醇。在本發明熱塑性組成物中可使用的多元醇的代表性例包括,但不限定於,新戊四醇、二新戊四醇、三新戊四醇、三(羥乙基)三聚異氰酸酯(THEIC)、三羥甲基丙烷(TMP)、雙-三羥甲基丙烷、肌醇、聚乙烯醇、山梨醇、麥芽糖醇、異-麥芽糖醇、甘露糖醇、及乳糖。多元醇與脂肪酸的部分酯或寡聚性多元醇-聚酸化合物可以作為穩定化成分而使用(Plenlizer級)。
在某些具體實施例中,金屬肥皂的組合可以與無機協同穩定劑合併。無機協同穩定劑的代表性例包括,但不限定於,金屬氧化物、氫氧化物及鹽(例如過氯酸鹽或酸過多-鹽(superacid-salts))、水滑石、水鋁鈣石、鈣-氫氧化-鋁-亞磷酸鹽(CHAP)、水鈣鋁榴石、碳鈉鋁石、碳酸氫氧鋁鈣(aluminum calcium hydroxycarbonates,CAHC)及沸石。其他可以使用並與本發明熱塑性組成物相容的無機協同穩定劑在有關PVC的文獻中有說明。
在某些具體實施例中,金屬肥皂的組合可與有機協同穩定劑合併。有機協同穩定劑的代表性例包括,但不限定於,β-二酮類及β-酮基-酯共穩定劑,例如
1,3-二酮類(包括該等的鹼,鹼土類及鋅鉗合物)、二苄醯基酮類、硬脂醯基苄醯基酮類、乙醯丙酮、β-酮基酯、二氫乙酸及乙醯乙酸酯,及丙二酸及其酯。

以與巰基酯(mercaptoesters)及硫代化合物合併。巰基酯及硫代化合物的代表性例包括,但不限定於,加帽硫醇技術(capped mercaptide technology,Advastab NEO製品)及那些在EP768336有說明。
在某些具體實施例中,金屬肥皂的組合可以與抗氧化劑合併。抗氧化劑的代表性例包括,但不限定於,有機硫化物、ionol(BHT)、Irganox 1076及Irganox 1010,及Santhowhite粉末。可以在本發明熱塑性組成物中使用的其他抗氧化劑在‘Plastics Additives Handbook’,Hanser Publishing Munich,2001,ISBN 3-446-19579-3中有公開。
在某些具體實施例中,金屬肥皂的組合可以與UV穩定劑合併。UV穩定劑的代表性例包括,但不限定於,所謂HALS-化合物有商品名稱例如Cimasorb、Tinuvin及Univul。可以在本發明熱塑性組成物中使用的其他UV-穩定劑是在‘Plastics Additives Handbook’,Hanser Publishing Munich,2001,ISBN 3-446-19579-3中有公開。
較佳的穩定化成分可以是在文獻中說明的任何組合,例如鈣為基質的穩定系、鉛為基質的穩定系、鋇-鋅為基質的穩定系、鈣-鋅為基質的穩定系、錫為基質的穩定系。有重金屬的穩定系,例如鉛、鋇及鎘成分,是可能合適但非較佳的,因其重金屬含量在生態上的理由的結果。在某些較佳的具體實施例是,Ba-Zn穩定劑及Ca-Zn穩定劑可以作為金屬肥皂而使用(例如,硬脂酸酯),而在某些具體實施例中,Sn穩定劑可以作為有機錫化合物而使
用(例如,二烷基錫化合物)。在其他具體實施例中,Pb穩定劑可以作為鹼性硫酸鹽、鹼性碳酸鹽、或鹼性磷酸鹽而使用。
穩定化成分的一些例子包括但不限定於任一種或更多種的過氯酸鹽化合物、環氧丙基化合物、β-二酮、β-酮酯、二氫吡啶、聚二氫吡啶、多元醇、雙醣醇、空間位阻胺(sterically hindered amines,例如四烷基哌啶化合物)、鹼金屬鋁矽酸鹽(例如沸石)、水滑石及鹼金屬碳酸鋁鹽(例如碳鈉鋁石),鹼金屬(或鹼土類金屬)的-羧酸鹽、-(二)碳酸鹽或-氫氧化物,抗氧化劑、潤滑劑或有機錫化合物,其係適合於將含氯聚合物,特別是PVC,加以穩定化。
在一種較佳的具體實施例中,穩定化成分是化學式M(ClO4)n的過氯酸鹽化合物,其中,M是Li、Na、K、Mg、Ca、Sr、Zn、Al、La或Ce,n是依據M的性質而為1、2或3。過氯酸鹽可以與醇(例如多元醇及/或環糊精)、醚醇或酯醇錯合。醇是包括多元醇或多元醇可以是其二聚、三聚、寡聚及聚合的型態,例如二-、三-、四-及聚-乙二醇,及二-、三-、及四-新戊四醇,或成為各種聚合度的聚乙烯醇。這將被理解,過氯酸鹽可以以各種型態導入,例如,以鹽或水溶液的型態施用於熱塑性成分,例如PVC,或施用於任一種或更多種的基質添加物、矽酸鈣、沸石或水滑石,或以化學反應結合於水滑石。甘油單醚及甘油單硫醚可以是較佳的多元醇部分醚。

是自0.05至0.5重量%。

相對於100重量分的氯化熱塑性聚合物,例如PVC,鹼金屬鋁碳酸鹽的使用量可以是,例如,自0.01至10,較佳的是自0.05至8,更佳的是自0.1至5重量分。
在另個一較佳的具體實施例中,穩定化成分是鋅化合物。合適的鋅化合物的例是單價羧酸的鋅鹽,例如乙酸、丙酸、丁酸、戊酸、己酸、庚酸、辛酸、新癸酸、2-乙基己酸、壬酸、癸酸酸、十一酸、十二酸、十三酸、肉豆蔻酸、棕櫚酸、月桂酸、異硬脂酸、硬脂酸、12-羥基硬脂酸、9,10-二羥基硬脂酸、油酸、3,6-二氧雜庚酸、3,6,9-三氧雜癸酸、二十二酸、安息香酸、對-三級-丁基安息香酸、二甲基羥基安息香酸、3,5-二-三級-丁基-4-羥基安息香酸、甲基苯甲酸、二甲基安息香酸、乙基安息香酸、正丙基安息香酸、柳酸、對三級辛基柳酸及山梨酸,二價羧酸的鋅鹽或該等的單酯,例如草酸、丙二酸、琥珀酸、戊二酸、己二酸、富馬酸、戊烷-1,5-二羧酸、己烷-1,6-二羧酸、庚烷-1,7-二羧酸、辛烷-1,8-二羧酸、3,6,9-三氧雜癸烷-1,10-二羧酸、乳酸、丙二酸、馬來酸、酒石酸、桂皮酸、苦杏仁酸、蘋果酸、乙醇酸、草酸、柳酸、聚二乙醇-二羧酸、酞酸、異酞酸、對酞酸及羥基酞酸;及三-或四-價羧酸的二-或三-酯,例如半蜜蠟酸、苯三甲酸、焦蜜石酸、檸檬酸及鹼過多鋅羧酸鹽。其他合適的鋅化合物的例包括,但不限定於,鋅烯醇鹽例如乙醯丙酮、苄醯基丙酮或二苄醯基甲烷的烯醇鹽,及乙醯乙酸酯及苄醯基乙酸酯的
烯醇鹽,及去氫乙酸的烯醇鹽。無機鋅化合物,例如氧化鋅、氫氧化鋅、硫化鋅及碳酸鋅,也可以是合適的。
在某些具體實施例中,鋅肥皂為優先,例如安息香酸鹽、烷羧酸酯、烷羧酸酯、硬脂酸酯、油酸酯、月桂酸酯、棕櫚酸酯、二十二酸酯、叔碳酸酯(versatates)、羥基硬脂酸酯、二羥基硬脂酸酯、對-三級-丁基安息香酸鹽、(異)辛酸酯及2-乙基己酸酯。
在某些具體實施例中,也可以使用有機鋁、鈰或鑭羧酸鹽及有金屬-O鍵的烯醇酯化合物。
相對於100重量分的氯化熱塑性聚合物,例如PVC,鋅及金屬化合物的使用量是,例如,自0.001至10,較佳的是自0.01至8,而更佳的是自0.01至5重量分。
在其他具體實施例中,可以使用有機錫穩定劑、羧酸鹽、硫醇鹽及硫化物。合適的化合物的例可以在US 4,743,640中找到。
在某些具體實施例中,穩定劑成分含有額外的穩定劑、助劑及加工劑,例如鹼金屬及鹼土類金屬化合物、助流劑(或潤滑劑)、塑化劑、色素、填充劑、亞磷酸鹽、硫代亞磷酸鹽及硫代磷酸酯、巰基羧酸酯、環氧化脂肪酸酯、抗氧化劑、UV吸收劑及光穩定劑、光學增白劑、衝擊強度調節劑及加工助劑、膠凝劑、抗靜電劑、除生物劑、金屬去活化劑、防火劑及推進劑、及防霧劑。

本發明的熱塑性組成物包含至少一種潤滑劑(或至少一種脫模劑)。一些適合用於本發明的潤滑劑的例包括,但不限定於,脂肪酸、脂肪醇、脂肪酸酯、脂肪醇酯、脂肪酸醯胺、多元醇酯、聚乙烯蠟、氧化聚乙烯蠟、聚丙烯蠟、費托氏法石蠟(Fischer-Tropsch paraffins)、石蠟、寡聚性酯(‘複合酯’)、二十八酸酯、肥皂、脂肪酸的金屬肥皂、及二十八酸的金屬肥皂。可以有用於本發明的熱塑性組成物的其他潤滑劑的概況可以在‘PVC Additives’,Hanser Publishing Munich,2015,ISBN 978-1-56990-543-2中找到。在某些情況下,被觀察到潤滑劑及脫模劑對熱塑性組成物的其他性質有影響,例如抗靜電及抗起霧性質。
為了在FDM 3D列印中提供正確的層黏著性,本發明者等確認在與氯化熱塑性聚合物通常有關連的外加潤滑劑的加工中,例如PVC及CPVC,不應在‘正常’的配方水準使用,例如0.1至2phr最大值(max)。特別是,外加潤滑劑的理想的使用量是在3D列印中需能補足熱塑性聚合物或熱塑性組成物所需的熔體流動速率。外加潤滑劑的例包括,但不限定於,費托氏法石蠟、石蠟、聚乙烯蠟、酯化多元醇酯(全部或一部分)及本領域中已知的其他外加潤滑劑。
本發明中有用的潤滑劑包括,但不限定於,褐煤蠟(Montan wax)、脂肪酸酯、PE蠟、醯胺蠟、氯
化石蠟、甘油酯及鹼土類金屬肥皂。脂肪酮類也可以使用,如在DE 42 04 887的說明,及聚矽氧為基質的潤滑劑,如在EP 225 261的說明,或其組合,如在EP 259 783的說明。
與在非3D列印應用上使用的其他塑膠組成物所需要的穩定與潤滑性質的平衡比較,本發明的熱塑性組成物需要合適的穩定及潤滑性質的平衡。穩定與潤滑性質的平衡必須選擇而能達成熱塑性組成物所需的層間黏著性質。
通常用於氯化熱塑性聚合物(例如PVC)組成物及製程的其他成分可以包括在本發明的熱塑性組成物。該等的“其他”成分是在例如,‘International Plastics Handbook’,Hanser Publishing Munich,2006,ISBN 3-56990-399-5;‘PVC Handbook’,Hanser Publishing Munich,2005,ISBN 3-446-22714-8及在‘PVC Additives’,Hanser Publishing Munich,2015,ISBN 978-1-56990-543-2中有公開。
在較佳的具體實施例中,熱塑性聚合物是穩定的PVC聚合物。最佳者是,PVC聚合物是PVC均聚物。PVC均聚物可以有K-值自40至80的範圍。較佳者是,PVC均聚物的K-值的範圍在45至71。最佳者是,PVC均聚物有K-值約45、約50、約57或約71。
熱塑性聚合物或熱塑性組成物有較高黏度的情況時,需調整最終熔體黏度而使熔體流動速率(MFR)為0.5至30,較佳者是2至20,更佳者是5至15,在205
℃根據ASTM D1238測定。藉由使用例如塑化劑及其他添加物,黏度可以調整為所需的黏度。
在另一個較佳的具體實施例中,熱塑性聚合物是聚合物的混合物。在此具體實施例中,混合物可以是包括PVC及其他聚合物的混合物,例如聚丙烯酸酯(例如Vinnolit 704)。或者,聚合物混合物可以是PVC與CPVC、ABS、ASA、CA、PC、PMMA、PBTP、TPU、SAN、SMA或聚酮。如需要,聚合物混合物中可以使用相容化劑。
在某些具體實施例中,可以使用在熱塑性加工中常用的添加物。這種添加物包括,但不限定於,填充劑、強化劑、碳酸鈣(研磨過的天然及沉澱)、高嶺土、滑石、雲母、重晶石、矽灰石、硫酸鈣、碳鈣鎂礦及長石,以及人造填充劑例如玻璃纖維、玻璃微珠、飛灰產品、氫氧化鎂、氫氧化鋁(ATH)、木纖維及其他植物纖維。
在某些具體實施例中,視需要可以添加色素並需要使用適合於塑膠的品級。適合於與塑膠混合並耐加熱(例如,加熱到3D列印加工溫度不會分解)的任一種有機及無機色素及顏料製品都可以使用。例如,二氧化鈦是一種首選的顏料。應該要避免重金屬色素及環境中有毒的金屬色素,例如鉻、鉛及鎘為基質的色素。符合3D列印加工條件的載體添加物也可以使用。
在某些具體實施例中,可以使用調節劑及加工助劑。加工助劑可以包括那些以低、中及高分子量丙烯酸聚合物樹脂及共聚物為基質的加工助劑。在此具體實
施例中,使用任一種或更多種的衝擊調節劑、流動性調節劑及泡沫調節劑為佳,較佳者是,可以使用丙烯酸衝擊調節劑。這些調節劑可以是氯化聚乙烯(CPEs)或基於丙烯酸酯或甲基丙烯酸酯-丁二烯-苯乙烯(MBS)技術的調節劑。在本發明的可3D列印組成物中可以使用的調節劑的量是決定於熱塑性聚合物成分及/或熱塑性組成物的分子量,及/或其黏度,如在本文所討論。
在某些具體實施例中,本發明的熱塑性聚合物或熱塑性組成物可以包含塑化劑。合適的量的塑化劑可以添加於熱塑性聚合物或熱塑性組成物以達成3D列印所需的黏度。在其他的具體實施例中,塑化劑的添加量可以調整以提供熱塑性聚合物或熱塑性組成物形成用於FDM 3D列印加工的柔性線。在一個首選的具體實施例中,當PVC被當作在熱塑性組成物中的熱塑性聚合物的成分時,可以添加適當量的塑化劑而形成用於3D產品的FDM 3D列印的真正柔性的PVC線。
可以將本技術領域中已知的各種各樣的塑化劑添加於熱塑性聚合物或熱塑性組成物。當塑化劑併入於熱塑性組成物時,較佳的塑化劑是低揮發性塑化劑,例如長鏈酞酸酯(例如DIDP、DINP)、DINCH、苯三甲酸酯(例如,TOTM、TIOTM)、己二酸酯、對酞酸酯、聚合性塑化劑(例如Edenol 1208)、檸檬酸鹽、環氧化油脂(例如,ESBO、HM 828)及其他與氯化熱塑性聚合物,包括PVC,相容的塑化成分。
在某些具體實施例中,如需要,可以將功能性添加物添加於本發明的熱塑性聚合物或熱塑性組成物。功能性添加物可以包括,但不限定於,阻燃劑、抗菌添加物、殺黴劑、發泡劑、導電劑、石墨烯、奈米粒,其他本技術領域中已知的特殊功能性添加物及該等的任何混合物。
下面的PVC剛性組成物是被製成乾混料,通常混合至120℃;對於含有塑化劑的組成物,將塑化劑在60℃添加並將該乾混料混合至110℃,如PVC加工的標準程序。然後將該乾混合物以Polylab實驗室雙螺桿擠壓機在標準擠壓條件下擠壓成為1.75mm直徑的線。
將所得的線在Reprap-型“Makergear M Series”3D打印機上3D列印成為用於評估3D列印性能之3D列印測試片(http://www.thingiverse.com/thing:704409t)。3D列印參數是調整為下面的條件:列印速率50mm/s;PVC一旦進入“熱端”時即刻開始列印的列印溫度,以手動在主程式上設定為190至290℃;PVC一旦進入“熱端”時也即刻開始列印的床溫度,以手動在主程式上設定至100℃。不銹鋼噴嘴(對PVC的需求)大小為0.4mm。
MFR值的測定是在Davenport Daventest MFI tester Type UT 731/016(在英國製造)上執行,根據ASTM D1238,Procedure A,在205℃以2.16kg標稱重量及模孔
徑=2.0955+/-0.0051mm,孔長=8+/-0.025mm。Procedure A是用於測定任何熱塑性材料的熔體流動速率(MFR)。測定單位是材料公克/10分鐘(g/10min)。單位是基於在規定的時間內由模擠壓出的材料的質量的測定。Procedure A通常對PVC是不推薦的,由於該程序通常是用於材料熔體流動速率落在0.15與50g/10min之間的材料,但是適合於3D列印所需要的氯化熱塑性聚合物或熱塑性組成物(例如含有PVC或PVC的組成物)。
層黏著性是由上述測試樣品的3D FDM列印決定。如不成功,該組成物則被認為“不能3D列印”。
對有良好的層黏著性的組成物,用於拉力試驗的測試樣品的製造是根據用於ASTM D638的測試樣本的尺寸的3D列印測試樣品。
現在將說明下面的本發明的非限定實施例。
在適當情況下,應知可使用商業上可得的成分代替在非限定實施例所列舉的成分。

如上述製造下表示的含塑化劑組成物並評估其3D列印性質。
有塑化劑的氯化熱塑性塑料及個別的丙烯酸修飾劑
根據本發明的組成物提供一種可3D列印的線,而正常有潤滑的配方(比較例)則得到不合適的層黏著性因而不能視為可3D列印的結果。不調節外加潤滑劑而增加組成物的穩定化成分之量則成為可3D列印之組成物。
在下表2所示的組成物的丙烯酸成分是接枝丙烯酸-PVC聚合物(Vinnolit 704)。
根據本發明的配方提供可3D列印的線,即使儘管與PVC共聚物同時增加穩定化成分。除去塑化劑並添加潤滑劑(比較例)則得到更良好的線擠壓但幾乎沒有層黏著性,因而是非可3D-列印組成物。
下表3所示的配方不含塑化劑,但是以低黏度PVC為基質。
根據本發明的組成物提供可3D列印線,而得到具有優異清晰度的3D列印產品的結果。在該組成物中無其他黏度降低成分而增加PVC黏度(比較例),則得到顯著的翹曲及較差的清晰度。

Claims (24)
- 一種用於累加製造技術的熱塑性聚合物,其中,該熱塑性聚合物係衍生自氯化單體單元,該熱塑性聚合物有適合於累加製造技術的熔體流動速率(MFR)。
- 一種用於累加製造技術的熱塑性組成物,其中,該熱塑性組成物係包含至少一種衍生自氯化單體單元的熱塑性聚合物及至少一種穩定劑,該熱塑性組成物有適合於累加製造技術的熔體流動速率(MFR)。
- 如申請專利範圍第1或2項所述的熱塑性聚合物或組成物,其中,該熱塑性聚合物或組成物再包含至少一種潤滑劑。
- 如申請專利範圍第1至3項中任一項所述的熱塑性聚合物或組成物,其中,根據ASTM D1238在205℃測定,該MFR是自0.5至30,較佳者是自2至20,最佳者是自5至15。
