Abstract
一種模製熱膨脹結構包括熱可塑材料及熱膨脹材料;熱可塑材料占熱膨脹結構重量的50wt%~90wt%;熱膨脹材料占熱膨脹結構重量的50wt%~10wt%;熱膨脹材料係由發泡原材經過預發泡步驟膨脹而成;熱可塑材料及熱膨脹材料混合成混合材料,混合材料於模具中加熱膨脹成熱膨脹結構。本發明提供的模製熱膨脹結構可滿足各種輕量化產品的需求。一種熱膨脹結構的模製方法亦在此提供。
Description
本發明係與模製成型結構有關;特別是指一種模製熱膨脹結構及其模製方法。
隨著科技的進步,利用發泡材料製作輕量化產品的應用範圍越來越廣泛;舉例來說,玩具、生活用品以及運動用品都可以使用發泡材料製成輕量化產品。其中,以運動用品為例,頭盔內襯、護具、鞋中底、複合材料的部件等構件都可以使用發泡材料製成。
然而,因受限於現有發泡材料既有的比重,使得利用現有發泡材料所製成產品均具有較大的比重,以致無法進一步滿足產品輕量化的需求。
另一方面,現有的發泡材料在配方調製時具有許多限制,以致現有的發泡材料所能製成的產品種類及相關構件設計皆遇到相當明顯的障礙。
綜上可知,目前亟需一種新穎的模製熱膨脹結構及其模製方法,進而有效地提升模製熱膨脹結構的生產效率及用以製造結構相對複雜的產品,並且達到降低產品比重,進而滿足產品輕量化的需求。
有鑑於此,本發明之目的在於提供一種模製熱膨脹結構,其包括由熱可塑材料及熱膨脹材料混合的混合材料,且利用模具及加熱步驟,將混合材料模製成熱膨脹結構。如此,便可利用模具製作結構較為複雜的產品,再配合加熱步驟,使混合材料熱膨脹成模製熱膨脹結構,以縮短傳統發泡製程的整體製造時間;其中,由混合材料熱膨脹成型的模製熱膨脹結構具有與模具模腔相同的構型及體積。
緣以達成上述目的,本發明提供的一種模製熱膨脹結構包括一熱可塑材料及一熱膨脹材料;該熱可塑材料占該熱膨脹結構重量的50wt%~90wt%;該熱膨脹材料占該熱膨脹結構重量的50wt%~10wt%;其中,該熱膨脹材料係由一發泡原材經過一預發泡步驟膨脹而成;該熱可塑材料及該熱膨脹材料混合成一混合材料,該混合材料於一模具中加熱膨脹成該熱膨脹結構。
本發明的另一目的在於提供一種熱膨脹結構的模製方法,包括至少以下步驟:
提供一混合材料,其中該混合材料包括一熱可塑材料及一熱膨脹材料,該熱膨脹材料係由一發泡原材經過一預發泡步驟膨脹而成,而該熱可塑材料及該熱膨脹材料混合成該混合材料;
將該混合材料置於一模具中;以及
加熱該混合材料,使該混合材料膨脹成該熱膨脹結構。
本發明之效果在於,本發明之目的在於提供一種模製熱膨脹結構,其包括由熱可塑材料及熱膨脹材料混合的混合材料,且利用模具及加熱步驟,將混合材料模製成熱膨脹結構。如此,便可利用模具製作結構較為複雜的產品,再配合加熱步驟,使混合材料熱膨脹成模製熱膨脹結構;其中,由混合材料熱膨脹成型的模製熱膨脹結構具有與模具模腔相同的構型及體積。透過本發明所提供的方法,可滿足各種輕量化產品的需求。
為能更清楚地說明本發明,茲舉一較佳實施例並配合圖式詳細說明如後。
請參考圖1,為本發明一較佳實施例之熱膨脹結構20的模製方法流程圖;請一併參圖2、圖5及圖6所示,圖2為本發明一較佳實施例之熱膨脹結構20的模製方法的前段流程圖;圖5為本發明一較佳實施例之混合材料10置於模具30的示意圖;圖6為圖5之混合材料10加熱膨脹後充滿模具30形成模製熱膨脹結構20的示意圖。
圖1的熱膨脹結構20的製造方法包括至少以下步驟:
步驟S02,提供混合材料10;
步驟S04,將混合材料10置於模具30中;
步驟S06,加熱混合材料10,使混合材料10膨脹成熱膨脹結構20。
在步驟S02中,混合材料10包括熱可塑材料12及熱膨脹材料14,熱膨脹材料14係由發泡原材(圖未繪示)經過預發泡步驟膨脹而成,而熱可塑材料12及熱膨脹材料14混合成混合材料10。
在步驟S06中,熱膨脹結構20與模具30的模腔32具有相同的構型。
在圖2中,熱膨脹結構20的模製方法的前段流程包括備料(S10)、混煉(S12)及造粒(S14) ,其可對應於圖1的步驟S02。
在步驟S10中,熱可塑材料12占熱膨脹結構20重量的50wt%~90wt%,而熱膨脹材料14占熱膨脹結構20重量的50wt%~10wt%。
熱膨脹材料14係由發泡原材進行預發泡步驟,使發泡原材膨脹至熱膨脹材料14所需的體積;在本發明一較佳實施例中,熱膨脹材料14的體積為發泡原材的體積的10~40倍。在本發明一較佳實施例中,熱膨脹材料14包括一閉孔發泡材料(closed-cell foam);此熱膨脹材料14例如可為閉孔發泡材料,其中閉孔發泡材料包括複數個微囊發泡球體,例如松本油脂製藥株式會社所生產的FN-78D微囊發泡球。在本發明一較佳實施例中,熱可塑材料12包括乙烯醋酸乙烯酯共聚物(EVA)、熱塑性聚氨酯(TPU) 、聚丙烯(PP)、熱塑性動態硫化橡膠(TPV)或其組合,但不以此為限制。
在步驟S12中,將熱可塑材料12及熱膨脹材料14彼此混煉成為混合材料10。值得一提的是,在步驟S12中,混煉溫度係低於熱膨脹材料14的熱膨脹溫度,但高於熱可塑材料12的熱變形溫度(HDT);如此一來,熱膨脹材料14不會在混煉過程中膨脹,而熱可塑材料12可呈現熔融狀態,以使熱可塑材料12及熱膨脹材料14彼此混煉,且分布均勻。在本發明一較佳實施例中,熱可塑材料12的熱變形溫度(HDT)係小於熱膨脹材料14的熱膨脹溫度。
在步驟S14中,由熱可塑材料12及熱膨脹材料14彼此混煉而成的混合材料10可於造粒機台(圖未繪示)中切割形成多個混合材料10的顆粒。而上述混合材料10的顆粒可依實際需要控制粒徑大小,以提供較佳的模製成型(例如模壓或射出)的填充性,且可提供較細緻的產品外觀。
接著請參考圖3及圖4,圖3為本發明一較佳實施例之熱膨脹結構的模製方法的後段流程圖;圖4為本發明另一較佳實施例之熱膨脹結構的模製方法的後段流程圖。
圖3係為模壓成型的流程,其包括投料(S20)、合模(S22)、加熱發泡(S24)、冷卻(S26)及成品脫模(S28),其可對應於圖1的步驟S04及步驟S06。
在步驟S20中,混合材料10的投料量佔模具30的模腔32的體積比例,與預發泡的發泡倍率直接相關。預發泡的發泡倍率越高,則混合材料10後續可以再進一步發泡的程度比較低,所以大多只能選擇占模腔32的體積比例高的投料量;若預發泡的發泡倍率較低,則可以因應熱膨脹結構20所設計的比重,較自由地選擇投料量。若是希望熱膨脹結構20具有較高的比重,則需要用占模腔32的體積比例高的投料量去限制後續可以發泡的空間;若是希望熱膨脹結構20具有較低的比重,則需要用占模腔32的體積比例低的投料量,因為後續可再進一步發泡的空間較大,故可以做出比重低的熱膨脹結構20。
此外,若模腔32的體積與預發泡的發泡倍率為固定,當混合材料10的投料量越少,則所製成的熱膨脹結構20的比重越小,但熱膨脹結構20的結構也越鬆散;反之,當混合材料10的投料量越多,則所製成的熱膨脹結構20的比重越大,而熱膨脹結構20的結構也越密實。如此,可依熱膨脹結構20的比重需求,調整混合材料10的投料量多寡。在本發明中,混合材料10與熱膨脹結構20的體積比,介於1:20至1:40之間,若小於1:20,代表熱膨脹結構20的比重較高,則無法滿足產品輕量化的需求;若大於1:40,雖然滿足輕量化,但是所製成的熱膨脹結構20的結構過於鬆散,機械性質較差,而失去實際應用的價值。
在步驟S22中,模具的鎖模機構(圖未繪示)只要能提供模具30能承受大於熱膨脹步驟所產生的壓力即可。
在步驟S24中,加熱模具30,使模具30的模腔32的溫度大於熱膨脹材料14的熱膨脹溫度,使熱膨脹材料14受熱膨脹,以與熱可塑材料12共同形成熱膨脹結構20。
在步驟S26中,模具30係使用一般的降溫冷卻方法;在本發明一較佳實施例中,模具30整體的溫度係冷卻至20
oC以下。
在步驟S28中,脫模方式不受限制,只要能從模具30完整取出熱膨脹結構20即可,例如可以手動或機械控制等方式進行脫模。
圖4係為射出成型的流程,包括加料(S30)、加熱熔融(S31)、合模(S32)、射出(S33)、冷卻(S34)及成品脫模(S35),其可對應於圖1的步驟S04及步驟S06。
在步驟S30中,依實際需求將具有適合粒徑的混合材料10的顆粒加入加料桶中。
在步驟S31中,加熱混合材料10,使混合材料10中的熱可塑材料12呈熔融態,而步驟S31的加熱溫度係低於熱膨脹材料14的熱膨脹溫度,但高於熱可塑材料12的熱變形溫度(HDT);如此一來,熱膨脹材料14不會在步驟S31的加熱過程中膨脹,而熱可塑材料12可呈現熔融狀態,以使熱可塑材料12及熱膨脹材料14彼此混合,且分布均勻。在本發明一較佳實施例中,熱可塑材料12的熱變形溫度(HDT)係小於熱膨脹材料14的熱膨脹溫度。
在步驟S32中,模具的鎖模機構(圖未繪示)只要能提供模具30能承受大於熱膨脹步驟所產生的壓力即可。
在步驟S33中,熔融態的混合材料10的射出量佔模具30的模腔32的體積比例,與預發泡的發泡倍率直接相關。預發泡的發泡倍率越高,則混合材料10後續可以再進一步發泡的程度比較低,所以大多只能選擇占模腔32的體積比例高的射出量;若預發泡的發泡倍率較低,則可以因應熱膨脹結構20所設計的比重,較自由地選擇射出量。若是希望熱膨脹結構20具有較高的比重,則需要用占模腔32的體積比例高的射出量去限制後續可以發泡的空間;若是希望熱膨脹結構20具有較低的比重,則需要用占模腔32的體積比例低的射出量,因為後續可再進一步發泡的空間較大,故可以做出比重低的熱膨脹結構20。
此外,若模腔32的體積與預發泡的發泡倍率為固定,當混合材料10的射出量越少,則所製成的熱膨脹結構20的比重越小,但熱膨脹結構20的結構也越鬆散;反之,當混合材料10的射出量越多,則所製成的熱膨脹結構20的比重越大,而熱膨脹結構20的結構也越密實。如此,可依熱膨脹結構20的比重需求,調整混合材料10的射出量多寡。在本發明中,混合材料10與熱膨脹結構20的體積比,介於1:20至1:40之間,若小於1:20,代表熱膨脹結構20的比重較高,則無法滿足產品輕量化的需求;若大於1:40,雖然滿足輕量化,但是所製成的熱膨脹結構20的結構過於鬆散,機械性質較差,而失去實際應用的價值。
在步驟S34中,模具30係使用一般的降溫冷卻方法;在本發明一較佳實施例中,模具30整體的溫度係冷卻至20
oC以下。
在步驟S35中,脫模方式不受限制,只要能從模具30完整取出熱膨脹結構20即可,例如可以手動或機械控制等方式進行脫模。
在圖5中,熔融態的混合材料10經由注入口34射出至模具30的模腔32中。接著如圖6所示,加熱模具30,使熔融態的混合材料10中的熱膨脹材料14受熱膨脹,進而形成充滿整個模腔32的熱膨脹結構20。
接著請參考圖7及圖8,在圖7中,在將混合材料10置於模具30中之前,須先將共模製物40設置並固定於模具30內,且熔融態的混合材料10經由注入口34射出至模具30的模腔32中。接著如圖8所示,當加熱混合材料10,使混合材料10膨脹時,受熱膨脹的混合材料10在模具30中與共模製物40接觸。在本發明一較佳實施例中,混合材料10在模具30中包覆共模製物40。在本發明另一較佳實施例中,混合材料10在模具30中,僅與共模製物40的至少一表面產生面接觸,未完全包覆。
接著請參考圖9及圖10,在圖9中,將混合材料10置於模具30中的步驟包括第一填充步驟及第二填充步驟;在第一填充步驟中,先將混合材料10中的第一部分10a置於模具30中,接著在第二填充步驟中,混合材料10中的第二部分10b置於模具30中。其中,第一部分10a的投料量與第二部分10b的投料量,可以依熱膨脹結構20的比重設計來調整,例如,當第一部分10a的投料量多,則具有較少的發泡空間,以形成比重較高的區域;第二部分10b的投料量少,則具有較多的發泡空間,以形成比重較低的區域。接著如圖10所示,在加熱混合材料10的步驟後,第一部份10a的比重係大於第二部分10b的比重,讓所製成的熱膨脹結構20具有兩種不同比重,以滿足不同目的之需求。同理,若要讓第一部份10a的比重小於第二部分10b的比重,則需第一部分10a的投料量少,第二部分10b的投料量多。
在圖9及圖10中,分隔件50設置於第一部分10a與第二部分10b之間,以隔離混合材料10的第一部分10a及混合材料10的第二部分10b。在本發明一較佳實施例中,分隔件50為熱可塑性。
在本發明一較佳實施例中,將混合材料10置於模具30中的步驟更包括第三填充步驟介於第一填充步驟及第二填充步驟之間。在第一填充步驟中,先將混合材料10中的第一部分10a置於模具30中,接著在第三填充步驟中,混合材料10中的第三部分(圖未繪示)置於模具30中,接著在第二填充步驟中,混合材料10中的第二部分10b置於模具30中。其中在加熱混合材料10的步驟後,第一部份10a的比重、第二部分10b的比重及第三部分的比重係彼此不同。在本發明一較佳實施例中,第三部分係位於第一部分10a及第二部分10b之間。在本發明另一較佳實施例中,第一部分10a、第二部分10b及第三部分係彼此相鄰。
在本發明實施例中,熱可塑材料12的熱變形溫度(HDT)係小於熱膨脹材料14的熱膨脹溫度。在本發明實施例中,熱可塑材料12的熱變形溫度(HDT)如下表所列(但不以此為限制):

透過本發明的設計,模製熱膨脹結構包括由熱可塑材料及熱膨脹材料混合的混合材料,其中,熱膨脹材料係由發泡原材經過預發泡步驟膨脹而成。且利用模具及加熱步驟,將混合材料模製成熱膨脹結構。透過本發明所提供的方法,可滿足各種輕量化產品的需求,使產品的比重設計達到更大的自由度。
以上所述僅為本發明較佳可行實施例而已,舉凡應用本發明說明書及申請專利範圍所為之等效變化,理應包含在本發明之專利範圍內。

Claims (24)
- 一種模製熱膨脹結構,包括:一熱可塑材料,其占該熱膨脹結構重量的50wt%~90wt%,該熱可塑材料包括乙烯醋酸乙烯酯共聚物(EVA)、熱塑性聚氨酯(TPU)、聚丙烯(PP)、熱塑性動態硫化橡膠(TPV)或其組合;以及一熱膨脹材料,其占該熱膨脹結構重量的50wt%~10wt%,該熱膨脹材料包括一閉孔發泡材料;其中,該熱膨脹材料係由一發泡原材經過一預發泡步驟膨脹而成;該熱可塑材料及該熱膨脹材料混合成一混合材料,該混合材料於一模具中加熱膨脹成該熱膨脹結構,該混合材料與該熱膨脹結構的體積比,係介於1:20至1:40之間。
- 如請求項1所述之模製熱膨脹結構,其中該熱膨脹材料的體積為該發泡原材的體積的10~40倍。
- 如請求項1所述之模製熱膨脹結構,其中該閉孔發泡材料包括複數個微囊發泡球體。
- 如請求項1所述之模製熱膨脹結構,其中該熱可塑材料的熱變形溫度(HDT)係小於該熱膨脹材料的熱膨脹溫度。
- 如請求項1所述之模製熱膨脹結構,更包括一共模製物設置於該模具內;當該混合材料置於該模具中,且加熱該混合材料,使該混合材料膨脹時,該受熱膨脹的混合材料在該模具中與該共模製物接觸。
- 如請求項5所述之模製熱膨脹結構,其中該混合材料在該模具中與該共模製物的至少一表面產生面接觸。
- 如請求項5所述之模製熱膨脹結構,其中該混合材料在該模具中包覆該共模製物。
- 如請求項1所述之模製熱膨脹結構,其中該混合材料於該模具中包括一第一部分及一第二部分;其中該混合材料在加熱膨脹後,該第一部份的密度係不同於該第二部分的密度。
- 如請求項8所述之模製熱膨脹結構,更包括一分隔件設置於該第一部分與該第二部分之間,以隔離該混合材料的該第一部分及該混合材料的該第二部分。
- 如請求項9所述之模製熱膨脹結構,其中該分隔件為熱可塑性。
- 如請求項8所述之模製熱膨脹結構,其中該混合材料於該模具中更包括一第三部分;其中該混合材料在加熱膨脹後,該第一部份的比重、該第二部分的比重及該第三部分的比重係彼此不同。
- 如請求項11所述之模製熱膨脹結構,其中該第三部分係位於該第一部分及該第二部分之間。
- 如請求項11所述之模製熱膨脹結構,其中該第一部分、該第二部分及該第三部分係彼此相鄰。
- 一種熱膨脹結構的模製方法,包括:提供一混合材料,其中該混合材料包括一熱可塑材料及一熱膨脹材料,該熱膨脹材料係由一發泡原材經過一預發泡步驟膨脹而成,而該熱可塑材料及該熱膨脹材料混合成該混合材料,其中該熱可塑材料包括乙烯醋酸乙烯酯共聚物(EVA)、熱塑性聚氨酯(TPU)、聚丙烯(PP)、熱塑性動態硫化橡膠(TPV)或其組合,該熱可塑材料占該熱膨脹結構重量的50wt%~90wt%,而該熱膨脹材料包括一閉孔發泡材料,該熱膨脹材料占該熱膨脹結構重量的50wt%~10wt%;將該混合材料置於一模具中;以及 加熱該混合材料,使該混合材料膨脹成該熱膨脹結構,該混合材料與該熱膨脹結構的體積比,係介於1:20至1:40之間。
- 如請求項14所述之熱膨脹結構的模製方法,其中該熱膨脹結構與該模具的模腔具有相同的構型。
- 如請求項14所述之熱膨脹結構的模製方法,其中經過該預發泡步驟,該熱膨脹材料的體積為該發泡原材的體積的10~40倍。
- 如請求項14所述之熱膨脹結構的模製方法,其中該熱可塑材料的熱變形溫度(HDT)係小於該熱膨脹材料的熱膨脹溫度。
- 如請求項14所述之熱膨脹結構的模製方法,其中在將該混合材料置於該模具中之前,更包括將一共模製物設置於該模具內;當該混合材料置於該模具中,且加熱該混合材料,使該混合材料膨脹時,該受熱膨脹的混合材料在該模具中與該共模製物接觸。
- 如請求項18所述之熱膨脹結構的模製方法,其中該混合材料在該模具中包覆該共模製物。
- 如請求項18所述之熱膨脹結構的模製方法,其中該混合材料在該模具中與該共模製物的至少一表面產生面接觸。
- 如請求項14所述之熱膨脹結構的模製方法,其中將該混合材料置於該模具中的步驟包括一第一填充步驟及一第二填充步驟;在該第一填充步驟中,先將該混合材料中的一第一部分置於該模具中,接著在該第二填充步驟中,該混合材料中的一第二部分置於該模具中;其中在加熱該混合材料的步驟後,該第一部份的比重係不同於該第二部分的比重。
- 如請求項21所述之熱膨脹結構的模製方法,更包括設置一分隔件於該第一部分與該第二部分之間,以隔離該混合材料的該第一部分及該混合材料的該第二部分。
- 如請求項22所述之熱膨脹結構的模製方法,其中該分隔件為熱可塑性。
- 如請求項21所述之熱膨脹結構的模製方法,其中將該混合材料置於該模具中的步驟更包括一第三填充步驟介於該第一填充步驟及該第二填充步驟之間;在該第一填充步驟中,先將該混合材料中的該第一部分置於該模具中,接著在該第三填充步驟中,該混合材料中的一第三部分置於該模具中,接著在該第二填充步驟中,該混合材料中的該第二部分置於該模具中;其中在加熱該混合材料的步驟後,該第一部份的比重、該第二部分的比重及該第三部分的比重係彼此不同。
