Description
本揭露內容是有關於一種硬塗層組成物及應用其之偏光膜和顯示器。
傳統液晶顯示器的偏光膜之結構為熱硬化型壓克力感壓膠/三醋酸纖維素(TAC)/聚乙烯醇(PVA)水膠/含有碘分子之聚乙烯醇(PVA偏光子)/PVA水膠/TAC,總厚度約150~200微米,且製程繁瑣、良率偏低。
近年來,日本日東電工、住友化學等廠商陸續提出偏光膜的新結構,例如以新透明高分子膜取代TAC膜、或者以紫外光型聚乙烯醇取代PVA水膠...等,將偏光膜採用捲對捲(roll-to-roll)的方式貼附在液晶顯示器的玻璃上,以簡化偏光膜的貼附製程,是液晶顯示器業者近年來一直期待並持續開發的製程技術。
本揭露內容係有關於以一種硬塗層組成物取代TAC薄膜之偏光膜和顯示器。
根據本揭露內容之一實施例,係提出一種硬塗層組成物。硬塗層組成物包括一壓克力共聚物、一光固化型多官能基不飽和單體或寡聚物(multi-functional unsaturated photomonomer or oligomer)、一光起始劑以及一熱硬化劑。壓克力共聚物具有羥基(hydroxyl group),壓克力共聚物的重量平均分子量係為大於或等於15,000,且壓克力共聚物的玻璃轉移溫度係為大於25℃。
根據本揭露內容之另一實施例,係提出一偏光膜。偏光膜包括一含有碘分子之聚乙烯醇(PVA)膜,以及由一硬塗層組成物構成的一硬塗層,此硬塗層直接形成於含有碘分子之聚乙烯醇膜上。硬塗層由硬塗層組成物反應而得,硬塗層組成物的成份包括一壓克力共聚物、一光固化型多官能基不飽和單體或寡聚物、一光起始劑以及一熱硬化劑。壓克力共聚物具有羥基,壓克力共聚物的重量平均分子量係為大於或等於15,000,且壓克力共聚物的玻璃轉移溫度係為大於25℃。
根據本揭露內容之再一實施例,係提出一顯示器。顯示器包括一薄型偏光膜,薄型偏光膜包括一含有碘分子之聚乙烯醇膜以及由一硬塗層組成物構成的一硬塗層,此硬塗層直接形成於含有碘分子聚乙烯醇膜上。硬塗層由硬塗層組成物反應而得,硬塗層組成物的成份包括一壓克力共聚物、一光固化型多官能基不飽和單體或寡聚物、一光起始劑以及一熱硬化劑。壓克力共聚物具有羥基,壓克力共聚物的重量平均分子量係為大於或等於15,000,且壓克力共聚物的玻璃轉移溫度係為大於25℃。
根據本揭露內容之又一實施例,係提出一顯示器。顯示器包括一薄型偏光膜,薄型偏光膜包括一含有碘分子之聚乙
烯醇膜以及由一硬塗層組成物構成的一硬塗層,此硬塗層直接形成於含有碘分子聚乙烯醇膜上。硬塗層由硬塗層組成物反應而得,硬塗層組成物的成份包括一壓克力共聚物、一光固化型多官能基不飽和單體或寡聚物、一光起始劑以及一熱硬化劑。壓克力共聚物具有羥基,壓克力共聚物的重量平均分子量係為大於或等於15,000,且壓克力共聚物的玻璃轉移溫度係為大於25℃。此硬塗層組成物熱硬化後具有凝膠分率(gel fraction)係為0.5~75%。
為了對本發明之上述及其他方面有更佳的瞭解,下文特舉較佳實施例,作詳細說明如下:
本揭露內容之實施例中,硬塗層組成物硬化而成的硬塗層可以不需要任何黏著劑或感壓膠,直接形成於含有碘分子之聚乙烯醇膜上,也不需要TAC薄膜,具有簡化製程、降低成本及有效地大幅降低偏光膜的整體厚度之優點。以下係詳細敘述本揭露內容之實施例。實施例所提出的實施細節為舉例說明之用,並非對本揭露內容欲保護之範圍做限縮。具有通常知識者當可依據實際實施態樣的需要對該些實施細節加以修飾或變化。
根據本揭露內容之實施例,以下係提出一種硬塗層組成物。硬塗層組成物包括一壓克力共聚物、一光固化型多官能
基不飽和單體或寡聚物、一光起始劑以及一熱硬化劑。壓克力共聚物具有羥基,壓克力共聚物的重量平均分子量(Mw),例如是大於或等於15,000,且壓克力共聚物的玻璃轉移溫度(Tg),例如是大於25℃。
根據本揭露內容之實施例,硬塗層組成物可以塗佈於任何需要硬塗層保護其表面的膜材,例如是塗佈於偏光膜的含有碘分子之聚乙烯醇(PVA)膜上。實施例中,硬塗層組成物的成分混合之後,塗佈於重離型之PET膜上,接著,對硬塗層組成物加熱,加熱的溫度範圍例如是60~110℃。此時,其中的壓克力共聚物和熱硬化劑會進行熱交聯反應而硬化,而其他的成分(例如光固化型多官能基不飽和單體或寡聚物和光起始劑)並不會反應,因此可維持其半硬化狀態(B stage),光固化型多官能基不飽和單體或寡聚物在此階段可以作為稀釋劑。因此,加熱之後,硬塗層組成物會形成膠態,其黏性會提高,因而可以具有感壓膠的功效,因此可以將硬塗層組成物製成的硬塗層直接貼合於含有碘分子之聚乙烯醇膜上,而不需要在兩者之間添加額外的感壓膠或TAC薄膜。
實施例中,相對於100重量份的壓克力共聚物,硬塗層組成物包括0.1~60重量份的熱硬化劑。實施例中,熱硬化劑例如是脂肪族聚異氰酸酯(Aliphatic polyisocyanate)。一實施例中,相對於100重量份的壓克力共聚物,脂肪族聚異氰酸酯例如是0.3重量份。
實施例中,壓克力共聚物可由包括親油性壓克力單體或乙烯基芳香族單體(vinyl aromatic monomers),以及含羥基之
壓克力單體所合成。此含羥基之壓克力共聚物可以與熱硬化劑反應,形成交聯結構,以提高壓克力共聚物的耐熱性質與機械強度。實施例中,含羥基的壓克力單體莫耳比例必須落在一個適當的範圍,當含羥基的壓克力單體莫耳比例太低時,加熱後交聯度太低,會使得硬塗層組成物的凝集強度(cohesion)太弱,而無法成膜;當含羥基的壓克力單體莫耳比例太高時,加熱後交聯度太高,會使得硬塗層組成物的硬度太高,而會失去黏性,無法具有感壓膠的功效。一實施例中,含羥基之壓克力單體,例如佔壓克力共聚物的所有成份的0.6~20%重量百分比。另一實施例中,壓克力共聚物例如包括0.8~15%重量百分比的含羥基壓克力單體。
實施例中,親油性壓克力單體可包括(甲基)丙烯酸烷基酯單體,例如可包括丙烯酸甲酯(Methyl acrylate)、丙烯酸乙酯(ethyl acrylate)、丙烯酸丁酯(butyl acrylate)、丙烯酸十二酯(dodecyl acrylate)、甲基丙烯酸甲酯(Methyl methacrylate)、甲基丙烯酸丁酯(Butyl methacrylate)、甲基丙烯酸環己酯(Cyclohexyl methacrylate)、丙烯酸2-乙基己酯(2-Ethylhexyl acrylate)和異冰片基丙烯酸酯(Isobornyl acrylate)之任一者或前述任兩者以上之組合。實施例中,乙烯基芳香族單體,例如苯乙烯。實施例中,含羥基壓克力單體,例如可包括2-羥基甲基丙烯酸乙酯(2-hydroxyethyl methacrylate)、2-羥基丙烯酸乙酯(2-hydroxyethyl acrylate)、4-羥丙烯酸丁酯(4-hydroxybutyl acrylate)之任一者或前述任兩者以上之組合。然而,親油性單體和含羥基壓克力單體亦可視實際需要做適當選用,並不以前述單體類型為限。
實施例中,壓克力共聚物可以採用溶液聚合法
(solution polymerization)進行合成。適用的溶劑包含二氯甲烷(dichloromethane)、氯仿(chloroform)、四氯甲烷(tetrachloromethane)、丙酮(acetone)、丁酮(methyl ethyl ketone)、二乙基酮(diethyl ketone)、丙二醇甲醚醋酸酯(propyleneglycol monomethyl ether acetate)、乙酸乙酯、乙酸丁酯、甲苯等。若反應溫度高於所採用溶劑的沸點,則聚合反應需要有良好的冷凝裝置、或要在加壓條件下進行,否則溶劑在反應過程會有揮發的問題;也可以搭配二種以上的溶劑進行聚合。一實施例中,例如是採用具有高沸點的丙二醇甲醚醋酸酯搭配具有較佳揮發性的丙酮,以調整反應溶液的黏性和揮發性。
此外,一般來說,感壓膠的玻璃轉移溫度通常是負值,例如是-50~-20℃,而一般的硬塗層的玻璃轉移溫度則通常是正值。根據本揭露內容之實施例,壓克力共聚物之玻璃轉移溫度大於25℃,例如40℃,比習知的一般感壓膠的玻璃轉移溫度高很多,因而可以為後續形成的硬塗層提供較大的硬度。而在加熱時未反應的光固化型多官能基不飽和單體或寡聚物可以作為稀釋劑,稀釋硬塗層組成物中的壓克力共聚物,使得加熱後的硬塗層組成物能夠具有膠態而作為感壓膠使用。
一實施例中,加熱後並硬化的硬塗層組成物之凝膠分率(gel fraction)例如是0.5~75%。另一實施例中,加熱後的硬塗層組成物之凝膠分率例如是5~50%。又一實施例中,加熱後的硬塗層組成物之凝膠分率例如是15~40%。如此一來,加熱後的硬塗層組成物可以具有良好的感壓膠特性。
塗在PET離型膜上的硬塗層組成物加熱硬化後以膠
態直接貼合於含有碘分子聚乙烯醇膜上,接著,對硬塗層組成物照射紫外光以進行光固化。此時,硬塗層組成物中的光固化型多官能基不飽和單體或寡聚物的角色由稀釋劑轉換為反應單體,而和光起始劑進行光交聯反應固化,由光固化型多官能基不飽和單體或寡聚物固化而形成的高分子結構將熱交聯的壓克力共聚物纏繞於其中。至此,硬塗層組成物完全硬化成硬塗層,並且不需要任何黏著劑或感壓膠而直接形成於含有碘分子聚乙烯醇膜上。
換言之,實施例之硬塗層組成物,在未經光固化之前對含有碘分子之聚乙烯醇膜具有黏著力,可以直接貼附在聚乙烯醇膜上;貼附完成後,經紫外光照射而硬化,可以具有高硬度,例如是1H以上之硬度,而能夠達到有效保護含有碘分子聚乙烯醇膜的功效,不需使用TAC薄膜。
實施例中,光固化型多官能基不飽和單體或寡聚物可以包括乙氧基化三羥甲基丙烷三丙烯酸酯(Ethoxylated(3)Trimethylolpropane Triacrylate)、二季戊四醇六丙烯酸酯(Dipentaerythritol Hexaacrylate;DPHA)、二丙烯酸三丙二醇脂(Tripropylene Glycol Diacrylate)、季戊四醇四丙烯酸酯(Pentaerythritol Tetraacrylate;SR-295)、三(2-羥乙基)異氰脲酸三丙烯酸酯(Tris(2-Hydroxy Ethyl)Isocyanurate Triacrylate)、乙氧基化雙酚A丙烯酸酯(Ethoxylated Bisphenol A Diacrylate)、異冰片基丙烯酸酯(Isobornyl acrylate),多官能基之脂肪族胺基丙烯酸酯(Aliphatic Urethane Acrylate)、或環氧壓克力樹脂(epoxy acrylate)之任一者或前述任兩者以上之組合。多官能基之脂肪族胺基丙烯酸酯例如是Sartomer公司出產的型號為CN
964(aliphatic polyester based urethane diacrylate oligomer)、CH 9010、CN 968的化合物,環氧壓克力樹脂例如是Sartomer公司出產的型號為CN 131、CN 132的化合物。然而,光固化型多官能基不飽和單體或寡聚物亦可視實際需要做適當選用,並不以前述單體類型為限。
一實施例中,相對於100重量份的壓克力共聚物,硬塗層組成物包括30~150重量份的光固化型多官能基不飽和單體或寡聚物。一實施例中,相對於100重量份的壓克力共聚物,硬塗層組成物包括約60~100重量份的光固化型多官能基不飽和單體或寡聚物。
實施例中,相對於100重量份的壓克力共聚物,硬塗層組成物包括0.5~10重量份的光起始劑。實施例中,光起始劑例如是1-羥基環己基苯基甲酮(1-Hydroxycyclohexyl phenyl ketone;Ciba IRGACURE 184)、KB1(Ciba IRGACURE 651)。一實施例中,相對於100重量份的壓克力共聚物,上述光起始劑例如是2重量份。
實施例中,硬塗層組成物更可包括催化劑,例如是二月桂酸二丁基錫(Dibutyltin dilaurate)。實施例中,相對於100重量份的壓克力共聚物,催化劑例如是0.001重量份。
實施例中,更可依加工需要選擇添加溶劑、消泡劑、平坦劑、可塑劑及其他添加劑至硬塗層組成物中。
根據本揭露內容之實施例,硬塗層組成物硬化而成的硬塗層,可以不需要任何黏著劑或感壓膠而直接貼合於含有碘分子聚乙烯醇膜上(不需要使用TAC薄膜)。換言之,硬塗層組成
物構成的單層硬塗層可以取代習知結構中的聚乙烯醇水膠、三醋酸纖維素(TAC)和感壓膠之三層結構,不僅可以簡化製程、降低成本,更可以有效地大幅降低偏光膜的整體厚度。舉例而言,以具有習知三層結構(聚乙烯醇水膠、三醋酸纖維素和感壓膠)的偏光膜具有的整體厚度約210微米為例(其中三醋酸纖維素的厚度約為40~80微米),當習知的三層結構被本揭露內容之實施例之硬塗層取代後,其整體厚度可以從150~210微米大幅下降至約90微米以下,可進一步有助於超薄型液晶顯示器的製作。並且,硬塗層組成物構成的單層硬塗層具有低雙折射性,因此所製作的偏光膜比一般高雙折射性的TAC所製作的偏光膜視角更廣。
以下係就實施例作進一步說明。以下係列出一實施例之壓克力共聚物及硬塗層組成物的組成、以及經過硬化處理後之測試結果,以說明應用本揭露內容之硬塗層組成物及製得之硬塗層的特性。然而以下之實施例僅為例示說明之用,而不應被解釋為本揭露內容實施之限制。
壓克力共聚物1之製法:
首先,將240.37克的丙二醇甲醚乙酯加入四口反應瓶中,升高溫度至90℃並使四口反應瓶內充滿氮氣。
然後,將包含98.12克的甲基丙烯酸甲酯,130.64克的甲基丙烯酸丁酯,11.61克的2-羥基甲基丙烯酸乙酯,2.07克的十二硫醇(1-Dodecanethiol)和0.9114克的N,N'-偶氮二異丁腈之反應物溶液,加入四口反應瓶中,持續反應7小時,反應結束後再加入53.42克的丙酮稀釋,即可得到壓克力共聚物1之溶液,其重量平均分子量(Mw)為約26,109。
壓克力共聚物2~4的製法類似於壓克力共聚物1,壓克力共聚物1~4的組成如表1所示。
接著,以上述壓克力共聚物1~4製作實施例1~10之硬塗層組成物,實施例1~10之硬塗層組成物的組成成份如表2所示。
將表2所示的實施例1的硬塗層組成物之成份混合均勻,直接塗佈在一PET離型膜上,然後在100℃加熱2分鐘除去溶劑並進行熱硬化交聯反應,待塗層薄膜冷卻後,即完成半硬化(B stage)硬塗層組成物/PET膜之雙層結構。此時,硬塗層組成物內的成份僅進行熱交聯反應,尚未進行光交聯反應,因此對聚乙烯薄膜具有黏性。經熟成後,實施例1之硬塗層組成物具有1%的凝膠分率。
其中,硬塗層組成物的凝膠分率的量測方法如下:將上述加熱完畢之後的硬塗層組成物/PET膜之雙層結構放置在室溫靜置6天熟成,接著將PET膜上的硬塗層組成物刮下約0.3
克,然後將其加入10克乙酸乙酯中並充分震盪,讓硬塗層組成物分散於乙酸乙酯中。接著,以250網目(mesh)的不銹鋼網過濾前述乙酸乙酯溶液,再以10克乙酸乙酯潤濕樣品瓶並過濾清洗液,然後將不銹鋼網與留在網上的膠狀物在100℃加熱30分鐘,等到冷卻後,便可以稱重並計算留在不銹鋼網上的凝膠分率。
隨後,將前述硬塗層組成物/PET膜之雙層結構貼附在含有碘分子之聚乙烯醇膜的一側,貼合後再進行紫外線曝光硬化,再將熱硬化感壓膠/PET膜之雙層結構貼附於聚乙烯醇膜相對於硬塗層組成物/PET膜之雙層結構的另一側,即完成薄型偏光膜的製作。此時的硬塗層組成物已進行光交聯反應,因此已形成具有高硬度的硬塗層。硬化完成的硬塗層具有100%之透光率、H~2H之硬度及100/100之百格測試結果。
針對壓克力共聚物4,因為其含羥基壓克力單體比例低,加熱後交聯度太低,使得比較例1的硬塗層組成物配方凝集強度(cohesion)太弱,而無法成膜。
此外,亦可以採用本揭露內容之實施例的硬塗層組成物所製作貼附有薄型偏光膜的顯示器。將前述熱硬化感壓膠/PET膜之雙層結構貼附於前述薄型偏光膜之相對於硬塗層組成物/PET膜之雙層結構的另一側,換言之,含有碘分子之聚乙烯醇膜的兩面分別與硬塗層組成物及熱硬化感壓膠直接密貼。在進行完成光交聯反應之後,在顯示面板的二側,將前述薄型偏光膜中塗佈有熱硬化感壓膠的PET離型膜撕去,將熱硬化感壓膠與顯示面板的玻璃直接貼合,再撕去硬塗層上的PET離型膜,即完成本實施例之貼附有薄型偏光膜的顯示器的製作。
依照前述製作方法配製實施例2~10,其所製得的薄型偏光膜的性質亦列於表2。經熟成後,實施例2之硬塗層組成物具有23%的凝膠分率。
綜上所述,雖然本發明已以較佳實施例揭露如上,然其並非用以限定本發明。本發明所屬技術領域中具有通常知識者,在不脫離本發明之精神和範圍內,當可作各種之更動與潤飾。因此,本發明之保護範圍當視後附之申請專利範圍所界定者為準。

- 一種硬塗層組成物,包括:一壓克力共聚物,其中該壓克力共聚物具有羥基,該壓克力共聚物的重量平均分子量係為大於或等於15,000,且具有玻璃轉移溫度係為大於25℃;一光固化型多官能基不飽和單體或寡聚物(multi-functional unsaturated photomonomer or oligomer);一光起始劑;以及一熱硬化劑。
- 如申請專利範圍第1項所述之硬塗層組成物,其中相對於100重量份的該壓克力共聚物,該硬塗層組成物包括30~150重量份的該光固化型多官能基不飽和單體或寡聚物。

- 一種偏光膜,包括:一含有碘分子聚乙烯醇(PVA)膜;以及由一硬塗層組成物構成的一硬塗層,該硬塗層直接形成於該含有碘分子聚乙烯醇膜上;其中該硬塗層是由該硬塗層組成物反應而得,該硬塗層組成物的成份包括:一壓克力共聚物,其中該壓克力共聚物具有羥基,該壓克力 共聚物的重量平均分子量係為大於或等於15,000,且具有玻璃轉移溫度係為大於25℃;一光固化型多官能基不飽和單體或寡聚物(multi-functional unsaturated photomonomer or oligomer);一光起始劑;以及一熱硬化劑。
- 如申請專利範圍第13項所述之硬塗層組成物,其中相對於100重量份的該壓克力共聚物,該硬塗層組成物包括30~150重量份的該光固化型多官能基不飽和單體或寡聚物。
- 如申請專利範圍第13項所述之硬塗層組成物,其中該光固化型多官能基不飽和單體或寡聚物包括二季戊四醇六丙烯酸酯(Dipentaerythritol Hexaacrylate)、二丙烯酸三丙二醇脂(Tripropylene Glycol Diacrylate)、季戊四醇四丙烯酸酯(Pentaerythritol Tetraacrylate)、三(2-羥乙基)異氰脲酸三丙烯酸酯(Tris(2-Hydroxy Ethyl)Isocyanurate Triacrylate)、乙氧基化雙酚A丙烯酸酯(Ethoxylated Bisphenol A Diacrylate)、異冰片基丙烯酸酯(Isobornyl acrylate)、多官能基之脂肪族胺基丙烯酸酯(Aliphatic Urethane Acryate)、環氧壓克力樹脂(epoxy acrylate)之任一者或其組合。
- 如申請專利範圍第13項所述之硬塗層組成物,其中相對於100重量份的該壓克力共聚物,該硬塗層組成物包括0.1~60 重量份的該熱硬化劑。
- 如申請專利範圍第13項所述之硬塗層組成物,其中該硬塗層組成物熱硬化後具有凝膠分率(gel fraction)係為0.5~75%。
- 如申請專利範圍第13項所述之硬塗層組成物,其中該硬塗層組成物以70~110℃加熱硬化後,具有凝膠分率係為5~50%。
- 一種顯示器,包括一薄型偏光膜,其中該薄型偏光膜包括:一含有碘分子聚乙烯醇(PVA)膜;以及由一硬塗層組成物構成的一硬塗層,該硬塗層直接形成於該含有碘分子聚乙烯醇膜上;其中該硬塗層是由該硬塗層組成物反應而得,該硬塗層組成物的成份包括:一壓克力共聚物,其中該壓克力共聚物具有羥基,該壓克力共聚物的重量平均分子量係為大於或等於15,000,且具有玻璃轉移溫度係為大於25℃;一光固化型多官能基不飽和單體或寡聚物(multi-functional unsaturated photomonomer or oligomer);一光起始劑;以及一熱硬化劑。
- 一種顯示器,包括一薄型偏光膜,其中該薄型偏光膜包括:一含有碘分子的聚乙烯醇(PVA)膜;以及由一硬塗層組成物構成的一硬塗層,該硬塗層直接形成於該含有碘分子的聚乙烯醇膜的二側;其中該硬塗層是由該硬塗層組成物反應而得,該硬塗層組成物的成份包括:一壓克力共聚物,其中該壓克力共聚物具有羥基,該壓克力共聚物的重量平均分子量係為大於或等於15,000,且具有玻璃轉移溫度係為大於25℃;一光固化型多官能基不飽和單體或寡聚物(multi-functional unsaturated photomonomer or oligomer);一光起始劑;以及一熱硬化劑;其中該硬塗層組成物熱硬化後具有凝膠分率(gel fraction)係為0.5~75%。
