Description
本發明係關於一種阻燃性與低溫衝擊特性優異之聚碳酸酯系樹脂組合物。詳細而言,本發明係關於相對於包含含有具有特定之重複數及結構之有機矽氧烷嵌段部分的聚碳酸酯-聚有機矽氧烷共聚物之樹脂混合物,而含有有機磺酸之鹼金屬鹽及/或鹼土金屬鹽、及包含聚四氟乙烯粒子及有機系聚合物粒子之混合粉體的樹脂組合物、及使該樹脂組合物成形而成之成形品。
由雙酚A等製造之聚碳酸酯樹脂(PC)之耐熱性、機械特性、尺寸穩定性等優異,因此於電氣‧電子領域、汽車領域、建築領域等中大量作為各種零件之材料使用。然而,例如於如-40℃之低溫下,作為必需非常高之衝擊特性、阻燃特性之資訊通訊盒等屋外電氣‧電子收納盒、太陽光發電用接線盒等之材料而無法獲得充分之性能。
於先前之聚碳酸酯樹脂之情形時,藉由使用阻燃劑等亦可賦予高阻燃性,但未獲得兼具阻燃性與低溫衝擊特性、可滿足實用之性能的聚碳酸酯樹脂。例如,已知若於聚碳酸酯樹脂中添加彈性體,則衝擊特性提高,但低溫下之衝擊特性不充分。又,若提高聚碳酸酯樹脂之分子量,則低溫衝擊特性提高,但會產生流動性下降之問題。
因此,業者正在研究使用聚碳酸酯樹脂與其他聚合物之共聚物之方法。作為此種共聚物之一種,有聚碳酸酯-聚二甲基矽氧烷共聚物(PC-PDMS)。
聚碳酸酯-聚二甲基矽氧烷共聚物與先前之聚碳酸酯樹脂相比,阻燃性及低溫衝擊特性優異,但聚碳酸酯-聚二甲基矽氧烷共聚物單體無法獲得基於UL標準94之V-0之高度阻燃性。因此,為獲得高阻燃性,有將具有支鏈且將聚二甲基矽氧烷量設為1質量%之聚碳酸酯-聚二甲基矽氧烷共聚物與有機金屬鹽併用之方法(專利文獻1)。藉由該方法,可期待維持透明性及防止燃燒時之滴落之效果,但存在流動性及低溫衝擊特性下降之缺點。
另一方面,為維持低溫衝擊特性同時實現高度之阻燃性,有將聚碳酸酯-聚二甲基矽氧烷共聚物、有機溴化合物及有機金屬鹽併用之方法(專利文獻2)。然而,該方法中,因使用有機溴化合物,故有可能於樹脂燃燒時產生作為有害物質之戴奧辛類。又,因添加聚四氟乙烯(PTFE)作為滴落防止劑,故存在-40℃之低溫下之衝擊特性下降之缺點。
又,為同時實現衝擊特性與阻燃性,有將衝擊改良材與磷酸酯系阻燃劑併用之方法(專利文獻3)。然而,該方法中,因使用磷酸酯系阻燃劑,故存在耐熱性下降之缺點。
另一方面,已知有將包含聚四氟乙烯粒子與有機系聚合物粒子之混合粉體及金屬鹽添加至聚碳酸酯樹脂中之方法(專利文獻4,5)。然而,該等文獻中,對於藉由選擇特定之聚二甲基矽氧烷重複數、及特定之聚二甲基矽氧烷含量之聚碳酸酯-聚二甲基矽氧烷共聚物作為聚碳酸酯樹脂,可獲得非常高之阻燃性與低溫衝擊特性之內容並無記載。

本發明係為解決上述先前技術之問題而實施者,其目的在於不使用鹵素系、磷酸酯系阻燃劑,而提供兼具優異之低溫衝擊特性與阻燃性之聚碳酸酯系樹脂組合物及其成形品。
本發明者等人為達成上述目的而反覆進行銳意研究,結果發現,藉由於包含含有具有特定之重複數與結構之有機聚矽氧烷嵌段部分的聚碳酸酯-聚有機矽氧烷共聚物之樹脂混合物(A)中,調配(B)有機磺酸之鹼金屬鹽及/或鹼土金屬鹽、及(C)包含聚四氟乙烯粒子及有機系聚合物粒子之混合粉體,可達成該目的。
本發明係基於該見解而完成者。
即,本發明提供一種聚碳酸酯系樹脂組合物、及使該聚碳酸酯系樹脂組合物成形而成之成形品,該聚碳酸酯系樹脂組合物之特徵在於:相對於(A)樹脂混合物100質量份,含有(B)有機磺酸之鹼金屬鹽及/或鹼土金屬鹽0.01~0.15質量份、及(C)包含聚四氟乙烯粒子及有機系聚合物粒子之混合粉體0.1~1質量份;上述(A)樹脂混合物包含:(A-1)具有通式(I)所示之結構單元及通式(II)所示之結構單元,且通式(II)所示之結構單元之平均重複數為30~500之聚碳酸酯-聚有機矽氧烷共聚物30~100質量%;及(A-2)該聚碳酸酯-聚有機矽氧烷共聚物以外之芳香族聚碳酸酯樹脂70~0質量%;並且,上述樹脂混合物(A)中之包含通式(II)所示之結構單元之聚有機矽氧烷嵌段部分之含量為2~30質量%,不含有機鹵素系阻燃劑及有機磷酸酯系阻燃劑之任一者。

本發明之聚碳酸酯系樹脂組合物因不使用鹵素系、磷酸酯系阻燃劑,故無燃燒時產生有害氣體、污染成形機、樹脂燒結、耐熱性下降之虞,又,兼具優異之衝擊強度與阻燃性,因此可用作必需非常高之衝擊特性及阻燃特性之資訊通訊盒等屋外電氣‧電子收納盒、或太陽光發電用接線盒等之材料。
本發明係如下之聚碳酸酯系樹脂組合物、及使該聚碳酸酯系樹脂組合物成形而成之成形品,該聚碳酸酯系樹脂組合物之特徵在於:相對於(A)樹脂混合物100質量份,含有(B)有機磺酸之鹼金屬鹽及/或鹼土金屬鹽0.01~0.15質量份、及(C)包含聚四氟乙烯粒子及有機系聚合物粒子之混合粉體0.1~1質量份;上述(A)樹脂混合物包含:(A-1)具有通式(I)所示之結構單元及通式(II)所示之結構單元,且通式(II)所示之結構單元之平均重複數為30~500之聚碳酸酯-聚有機矽氧烷共聚物30~100質量%;及(A-2)該聚碳酸酯-聚有機矽氧烷共聚物以外之芳香族聚碳酸酯樹脂70~0質量%;並且,上述樹脂混合物(A)中之包含通式(II)所示之結構單元之聚有機矽氧烷嵌段部分之含量為2~30質量%,不含有機鹵素系阻燃劑及有機磷酸酯系阻燃劑之任一者。

(A-1) 本發明中使用之聚碳酸酯-聚有機矽氧烷共聚物係使通式(1)所示之二元酚與通式(2)所示之聚有機矽氧烷

[式(1)中,X、R1~R2及a及b與通式(I)同樣。式(2)中,R3、R4、R5及R6分別獨立表示氫原子、或可具有取代基之烷基或芳基,Y表示鹵素、-R7OH、-R7COOH、-R7NH2、-COOH或-SH,R7表示直鏈、支鏈或環狀伸烷基、經芳基取代之伸烷基、環上可具有烷氧基之經芳基取代之伸烷基、伸芳基。m表示0或1,n為有機矽氧烷結構單元之平均重複單元數,表示30~500之整數]及光氣、碳酸酯或氯甲酸酯共聚合而獲得者。
本發明之聚碳酸酯系樹脂組合物中,(A-1)聚碳酸酯-聚有機矽氧烷共聚物之原料中使用之通式(1)所示之二元酚有各種,特佳為2,2-雙(4-羥基苯基)丙烷[通稱:雙酚A]。
作為雙酚A以外之雙酚,例如可舉出:雙(4-羥基苯基)甲烷、1,1-雙(4-羥基苯基)乙烷、2,2-雙(4-羥基苯基)丁烷、2,2-雙(4-羥基苯基)辛烷、雙(4-羥基苯基)苯基甲烷、雙(4-羥基苯基)二苯基甲烷、2,2-雙(4-羥基-3-甲基苯基)丙烷、雙(4-羥基苯基)萘基甲烷、1,1-雙(4-羥基-第三丁基苯基)丙烷、2,2-雙(4-羥基-3-溴苯基)丙烷、2,2-雙(4-羥基-3,5-四甲基苯基)丙烷、2,2-雙(4-羥基-3-氯苯基)丙烷、2,2-雙(4-羥基-3,5-二氯苯基)丙烷、2,2-雙(4-羥基-3,5-二溴苯基)丙烷等雙(羥基芳基)烷類,1,1-雙(4-羥基苯基)環戊烷、1,1-雙(4-羥基苯基)環己烷、1,1-雙(4-羥基苯基)-3,5,5-三甲基環己烷、2,2-雙(4-羥基苯基)降冰片烷、1,1-雙(4-羥基苯基)環十二烷等雙(羥基芳基)環烷類,4,4'-二羥基苯醚、4,4'-二羥基-3,3'-二甲基苯醚等二羥基芳醚類,4,4'-二羥基二苯基硫醚、4,4'-二羥基-3,3'-二甲基二苯基硫醚等二羥基二芳基硫醚類,4,4'-二羥基二苯基亞碸、4,4'-二羥基-3,3'-二甲基二苯基亞碸等二羥基二芳基亞碸類,4,4'-二羥基二苯基碸、4,4'-二羥基-3,3'-二甲基二苯基碸等二羥基二芳基碸類,4,4'-二羥基二苯基等二羥基二苯基類,9,9-雙(4-羥基苯基)茀、9,9-雙(4-羥基-3-甲基苯基)茀等二羥基二芳基茀類,雙(4-羥基苯基)二苯基甲烷、1,3-雙(4-羥基苯基)金剛烷、2,2-雙(4-羥基苯基)金剛烷、1,3-雙(4-羥基苯基)-5,7-二甲基金剛烷等二羥基二芳基金剛烷類,4,4'-[1,3-伸苯基雙(1-甲基亞乙基)]雙酚、10,10-雙(4-羥基苯基)-9-蒽酮、1,5-雙(4-羥基苯硫基)-2,3-二氧雜戊烯等。
該等二元酚可分別單獨使用,亦可混合2種以上使用。
若例示通式(2)所示之聚有機矽氧烷,則例如可舉出:

[上述通式(3)~(11)中,R3、R4、R5及R6與通式(1)同樣分別獨立表示氫原子、或可具有取代基之烷基或芳基,R8表示烷基、烯基、芳基或芳烷基,n為有機矽氧烷結構單元之平均重複單元數,表示30~500之整數,c表示正整數]等。
該等之中,就聚合之容易性而言,較佳為式(3)所示之酚改性性聚有機矽氧烷,進而就獲得之容易性而言,較佳為作為式(4)所示之化合物之一種的α,ω-雙[3-(鄰羥基苯基)丙基]聚二甲基矽氧烷、或作為式(5)所示之化合物之一種的α,ω-雙[3-(4-羥基-3-甲氧基苯基)丙基]聚二甲基矽氧烷。
通式(2)所示之聚有機矽氧烷可藉由使具有烯烴性不飽和碳-碳鍵之酚類、較佳為乙烯基苯酚、烯丙基苯酚、丁香酚、異丙烯基苯酚等與具有特定聚合度n之聚有機矽氧烷直之末端進行矽氫化反應而容易地製造。
(A-1)聚碳酸酯-聚有機矽氧烷共聚物中,通式(II)所示之結構單元之平均重複數為30~500,較佳為70~500,更佳為80~400,進而較佳為90~300。若通式(II)所示之結構單元之平均重複數少於30,則-40℃下之衝擊強度不充分。另一方面,若通式(II)所示之結構單元之平均重複數多於500,則-40℃下之衝擊強度與阻燃性不充分。
(A-1)聚碳酸酯-聚有機矽氧烷共聚物之黏度平均分子量(Mv)較佳為13,000~50,000,更佳為15,000~30,000,進而較佳為15,000~26,000。只要黏度平均分子量為13,000以上,則成形品之強度充分,若為50,000以下,則生產性不會下降。
其次,就(A-2)聚碳酸酯-聚有機矽氧烷共聚物以外之芳香族聚碳酸酯樹脂加以說明。
(A-2) 芳香族聚碳酸酯樹脂係使用藉由下述等先前之芳香族聚碳酸酯之製造法獲得者:於對反應惰性之有機溶劑、及鹼性水溶液存在下,使二元酚系化合物及光氣反應後,添加三級胺或四級銨鹽等聚合觸媒進行聚合之界面聚合法;或使二元酚系化合物溶解於吡啶或吡啶與惰性溶劑之混合溶液中,導入光氣直接製造之吡啶法。
上述反應時,視需要使用分子量調節劑(末端停止劑)、分支化劑等。

該等二元酚可分別單獨使用,亦可混合2種以上使用。
製造(A-2)芳香族聚碳酸酯樹脂時,通常使用分子量調節劑(末端停止劑)。
作為分子量調節劑,通常可使用用於聚碳酸酯樹脂聚合之各種者。
具體而言,作為一元醇,例如可舉出:苯酚、鄰正丁基苯酚、間正丁基苯酚、對正丁基苯酚、鄰異丁基苯酚、間異丁基苯酚、對異丁基苯酚、鄰第三丁基苯酚、間第三丁基苯酚、對第三丁基苯酚、鄰正戊基苯酚、間正戊基苯酚、對正戊基苯酚、鄰正己基苯酚、間正己基苯酚、對正己基苯酚、對第三辛基苯酚、鄰環己基苯酚、間環己基苯酚、對環己基苯酚、鄰苯基苯酚、間苯基苯酚、對苯基苯酚、鄰正壬基苯酚、間壬基苯酚、對正壬基苯酚、鄰異丙苯基苯酚、間異丙苯基苯酚、對異丙苯基苯酚、鄰萘基苯酚、間萘基苯酚、對萘基苯酚、2,5-二-第三丁基苯酚、2,4-二-第三丁基苯酚、3,5-二-第三丁基苯酚、2,5-二異丙苯基苯酚、3,5-二異丙苯基苯酚、對甲酚、溴苯酚、三溴苯酚、於鄰位、間位或對位具有平均碳數12~35之直鏈狀或支鏈狀烷基之單烷基苯酚、9-(4-羥基苯基)-9-(4-甲氧基苯基)茀、9-(4-羥基-3-甲基苯基)-9-(4-甲氧基-3-甲基苯基)茀、4-(1-金剛烷基)苯酚等。
該等一元醇之中,較佳為使用對第三丁基苯酚、對異丙苯基苯酚、對苯基苯酚等。
當然亦可併用2種以上之化合物。
進而,相對於上述二元酚系化合物,於0.01~3.0莫耳%、尤其是0.1~1.0莫耳%之範圍內併用支化劑,可製成分支化聚碳酸酯。作為分支化劑,可使用1,1,1-三(4-羥基苯基)乙烷、4,4'-[1-[4-[1-(4-羥基苯基)-1-甲基乙基]苯基]亞乙基]雙酚、α,α',α"-三(4-羥基苯基)-1,3,5-三異丙基苯、1-[α-甲基-α-(4'-羥基苯基)乙基]-4-[α',α'-雙(4"-羥基苯基)乙基]苯、氯甘胺酸、偏苯三甲酸、靛紅雙(鄰甲酚)等具有3個以上官能基之化合物。
又,作為(A-2)芳香族聚碳酸酯樹脂,視需要可併用2種以上(A-1)聚碳酸酯-聚有機矽氧烷共聚物以外之芳香族聚碳酸酯樹脂。
包含上述(A-1)聚碳酸酯-聚有機矽氧烷共聚物與(A-2)芳香族聚碳酸酯樹脂之(A)樹脂混合物中,考慮到如後所述將包含通式(II)所示之結構單元之聚有機矽氧烷嵌段部分之含量調整為2~30質量%之關係,(A)樹脂混合物中之(A-1)之含量為30~100質量%,較佳為40~100質量%,更佳為50~95質量%。其原因在於,於(A-1)之含量少於30質量%之情形時,(A)樹脂混合物中必須使用聚有機矽氧烷嵌段部分之含量相對較多之(A-1),此種(A-1)亦有可能難以工業製造。
又,(A-2)之含量為70~0質量%,較佳為60~0質量%,更佳為50~5質量%。
又,必須對(A)樹脂混合物進行調整,以使包含通式(II)所示之結構單元之聚有機矽氧烷嵌段部分之含量成為2~30質量%。上述含量較佳為2~20質量%,更佳為3~15質量%。若上述含量少於2質量%或多於30質量%,則無法同時實現-40℃下之衝擊特性與阻燃性。
本發明之聚碳酸酯系樹脂組合物係相對於上述(A)樹脂混合物100質量份,含有(B)有機磺酸之鹼金屬鹽及/或鹼土金屬鹽、及(C)包含聚四氟乙烯粒子及有機系聚合物粒子之混合粉體者。
其次,就本發明之聚碳酸酯系樹脂組合物中之(B)有機磺酸之鹼金屬鹽及/或鹼土金屬鹽加以說明。(B)成分係以賦予阻燃性等目的而添加至本發明之組合物中。
作為有機磺酸之鹼金屬鹽或鹼土金屬鹽,可舉出各種者,但係至少具有一個碳原子之有機磺酸之鹼金屬鹽或鹼土金屬鹽。
作為有機酸磺酸,可舉出有機磺酸、聚苯乙烯磺酸等。
作為鹼金屬,可舉出鈉、鉀、鋰及銫等。
又,作為鹼土金屬,可舉出鎂、鈣、鍶及鋇等。其中,作為有機酸磺酸鹽,較佳為使用鈉、鉀及銫之鹼金屬鹽。
各種有機磺酸鹼金屬鹽及/或有機磺酸鹼土金屬鹽中,作為有機磺酸,較佳為使用通式(12)

作為該等金屬鹽,例如相當於日本專利特公昭47-40445號公報中記載者。
通式(12)中,作為全氟烷磺酸,例如可舉出:全氟甲磺酸、全氟乙磺酸、全氟丙磺酸、全氟丁磺酸、全氟甲基丁磺酸、全氟己磺酸、全氟庚磺酸及全氟辛磺酸等。特佳為使用該等之鉀鹽。
此外,可舉出:烷基磺酸、苯磺酸、烷基苯磺酸、二苯基磺酸、萘磺酸、2,5-二氯苯磺酸、2,4,5-三氯苯磺酸、二苯基碸-3-磺酸、二苯基碸-3,3'-二磺酸、萘三磺酸及該等氟取代體以及聚苯乙烯磺酸等有機磺酸之鹼金屬鹽或鹼土金屬鹽等。
作為有機磺酸,特佳為全氟烷磺酸及二苯基磺酸。
作為聚苯乙烯磺酸之鹼金屬鹽及/或鹼土金屬鹽,可舉出通式(13)

[式中,X表示磺酸鹼,m表示1~5之整數。Y表示氫原子或碳數1~10之烴基。n表示莫耳分率,為0<n≦1]所示之含磺酸鹼之芳香族乙烯基系樹脂。
此處,磺酸鹼為磺酸之鹼金屬鹽及/或鹼土金屬鹽,作為金屬,可舉出鈉、鉀、鋰、銣、銫、鈹、鎂、鈣、鍶及鋇等。
再者,Y為氫原子或碳數1~10之烴基,較佳為氫原子或甲基。
m為1~5之整數,n為0<n≦1之關係。
即,磺酸鹼(X)可為相對於芳香環全取代者,亦可包含部分取代者、或未經取代者。
(B) 有機磺酸之鹼金屬鹽及/或鹼土金屬鹽之含量相對於(A)樹脂混合物100質量份為0.01~0.15質量份,較佳為0.02~0.13質量份,更佳為0.03~0.12質量份。若少於0.01質量份或多於0.15質量份,則作為本發明之課題的阻燃性不充分。
其次,就本發明之聚碳酸酯系樹脂組合物中之(C)包含聚四氟乙烯粒子及有機系聚合物粒子之混合粉體加以說明。
(C) 包含聚四氟乙烯粒子及有機系聚合物粒子之混合粉體中之聚四氟乙烯粒子之粒徑通常為10 μm以下,較佳為0.05~1.0 μm。
聚四氟乙烯粒子例如係分散於含有乳化劑等之水中而製備成水性分散液。該聚四氟乙烯粒子之水性分散液係藉由使用含氟界面活性劑,使四氟乙烯單體乳化聚合而獲得。
聚四氟乙烯粒子之乳化聚合時,可於不損及聚四氟乙烯之特性之範圍內,使用六氟丙烯、氯三氟乙烯、氟烷基乙烯及全氟烷基乙烯醚等含氟烯烴、全氟烷基(甲基)丙烯酸酯等含氟烷基(甲基)丙烯酸酯作為共聚合成分。
共聚合成分之含量較佳為相對於聚四氟乙烯粒子中之四氟乙烯為10質量%以下。
其次,就(C)成分中之有機系聚合物粒子加以說明。
作為用於本發明之有機系聚合物粒子,並無特別限制,就調配於(A)樹脂混合物時之聚四氟乙烯粒子之分散性之觀點而言,較佳為對聚碳酸酯樹脂具有親和性者。
作為用以製造有機系聚合物粒子之單體之具體例,可舉出:苯乙烯、對甲基苯乙烯、鄰甲基苯乙烯、對氯苯乙烯、鄰氯苯乙烯、對甲氧基苯乙烯、鄰甲氧基苯乙烯、2,4-二甲基苯乙烯、α-甲基苯乙烯等苯乙烯系單體;丙烯酸甲酯、甲基丙烯酸甲酯、丙烯酸乙酯、甲基丙烯酸乙酯、丙烯酸丁酯、甲基丙烯酸丁酯、丙烯酸-2-乙基己酯、甲基丙烯酸-2-乙基己酯、丙烯酸十二烷基酯、甲基丙烯酸十二烷基酯、丙烯酸十三烷基酯、甲基丙烯酸十三烷基酯、丙烯酸十八烷基酯、甲基丙烯酸十八烷基酯、丙烯酸環己酯、甲基丙烯酸環己酯等(甲基)丙烯酸烷基酯系單體;丙烯腈、甲基丙烯腈等氰化乙烯基系單體;乙烯基甲醚、乙烯基乙醚等乙烯醚系單體;乙酸乙烯酯、丁酸乙烯酯等羧酸乙烯酯系單體;乙烯、丙烯、異丁烯等烯烴系單體;丁二烯、異戊二烯、二甲基丁二烯等二烯系單體等。特佳為使用(甲基)丙烯酸烷基酯系單體。再者,所謂(甲基)丙烯酸烷基酯系單體,係指丙烯酸烷基酯系及甲基丙烯酸烷基酯系兩者之單體。
藉由使該等單體聚合,而獲得有機系聚合物粒子。上述單體可使用1種或混合2種以上使用。作為有機系聚合物粒子,較佳為包含(甲基)丙烯酸烷基酯系共聚物之粒子。
有機系聚合物粒子例如係製備成有機系聚合物粒子之水性分散液。有機系聚合物粒子之水性分散液之製造法並無特別限制,例如可舉出使用離子性乳化劑之乳化聚合法、使用離子性聚合起始劑之無皂乳化聚合法等。
作為離子性乳化劑,可使用陰離子性乳化劑、陽離子性乳化劑及兩性離子乳化劑之任一者。又,亦可與該等離子性乳化劑一起併用非離子性乳化劑。
作為陰離子性乳化劑,可舉出:脂肪酸鹽類、高級醇硫酸酯鹽類、液體脂肪油硫酸酯鹽類、脂肪族胺及脂肪族醯胺之硫酸鹽類、脂肪族醇磷酸酯鹽類、二元脂肪酸酯之磺酸鹽類、脂肪酸醯胺磺酸鹽類、烷基烯丙基磺酸鹽類及福馬林縮合物之萘磺酸鹽類等。
作為陽離子性乳化劑,可舉出:脂肪族胺鹽類、四級銨鹽類及烷基吡啶鎓鹽等。
作為性乳化劑,可舉出烷基甜菜鹼等。
作為離子性聚合起始劑,可舉出:過硫酸鹽(例如,過硫酸鉀或過硫酸銨)、偶氮雙(異丁腈磺酸鹽)、4,4'-偶氮雙(4-氰基戊酸)等陰離子性聚合起始劑,2,2'-偶氮雙(脒基丙烷)二鹽酸鹽、2,2'-偶氮雙[2-(5-甲基-2-咪唑啉-2-基)丙烷]二鹽酸鹽、2,2'-偶氮雙[2-(2-咪唑啉-2-基)丙烷]二鹽酸鹽、2,2'-偶氮雙異丁基醯胺二水合物等陽離子性聚合起始劑。
作為用於本發明之有機系聚合物粒子之粒徑d,並無特別限制,就與聚四氟乙烯粒子之凝聚狀態之穩定性之觀點而言,較佳為相對於聚四氟乙烯粒子之粒徑D於下式之範圍內。
0. 1D<d<10D
(C) 包含聚四氟乙烯粒子及有機系聚合物粒子之混合粉體例如係藉由將上述聚四氟乙烯粒子之水性分散液與有機系聚合物粒子之水性分散液混合,其後利用後述方法粉體化而獲得。該混合粉體包含聚四氟乙烯粒子與有機系聚合物粒子由於表面電荷之不同而凝聚之凝聚粒子、及不凝聚而殘存之各單獨粒子。
凝聚粒子具有聚四氟乙烯粒子與有機系聚合物粒子成為一體之結構,但其形態根據兩粒子之混合比或粒徑而有各種各樣者。即,存在有機系聚合物包圍聚四氟乙烯粒子之周圍之形態、相反聚四氟乙烯粒子包圍有機系聚合物粒子之周圍之形態、及數個粒子相對於1個粒子凝聚之形態等。
為降低上述水性分散液混合時之凝聚速度,亦可於混合前使非離子性乳化劑吸附於聚四氟乙烯粒子及/或有機系聚合物粒子之表面上。
作為非離子性乳化劑,並無特別限制,可舉出:聚氧乙烯烷基醚、聚氧乙烯烷基烯丙醚、二烷基苯氧基聚(伸乙氧基)乙醇、聚乙烯醇、聚丙烯酸及烷基纖維素等。
並且,可將如上所述混合之水性分散液投入至例如溶解有氯化鈣、硫酸鎂等金屬鹽之熱水中,鹽析、凝固後藉由乾燥或噴霧乾燥而粉體化。
又,亦可於上述混合水性分散液中,使具有乙烯性不飽和鍵之單體乳化聚合,藉由凝固或噴霧乾燥而粉體化。
作為於混合之水性分散液中乳化聚合之乙烯性不飽和單體,可舉出:苯乙烯、對甲基苯乙烯、鄰甲基苯乙烯、對氯苯乙烯、鄰氯苯乙烯、對甲氧基苯乙烯,鄰甲氧基苯乙烯、2,4-二甲基苯乙烯、α-甲基苯乙烯等苯乙烯系單體;丙烯酸甲酯、甲基丙烯酸甲酯、丙烯酸乙酯、甲基丙烯酸乙酯、丙烯酸丁酯、甲基丙烯酸丁酯、丙烯酸-2-乙基己酯、甲基丙烯酸-2-乙基己酯、丙烯酸十二烷基酯、甲基丙烯酸十二烷基酯、丙烯酸環己酯、甲基丙烯酸環己酯等(甲基)丙烯酸烷基酯系單體;丙烯腈、甲基丙烯腈等氰化乙烯基系單體;乙烯基甲醚、乙烯基乙醚等乙烯醚系單體;乙酸乙烯酯、丁酸乙烯酯等羧酸乙烯酯系單體;乙烯、丙烯、異丁烯等烯烴單體;丁二烯、異戊二烯、戊二烯、二甲基丁二烯等二烯系單體等。該等單體可使用1種或混合2種以上使用。
就所獲得之樹脂組合物之抗滴落效果之阻燃性、及成形品之外觀或熔接強度等觀點而言,本發明之(C)混合粉體中之聚四氟乙烯粒子之含量較佳為0.1~90質量%,更佳為30~90質量%,進而較佳為40~90質量%。
本發明之聚碳酸酯系樹脂組合物中之(C)包含聚四氟乙烯粒子及有機系聚合物粒子之混合粉體之含量相對於(A)樹脂混合物100質量份為0.1~1質量份,較佳為0.1~0.9質量份,更佳為0.2~0.8質量份。
若上述混合粉體之含量未達0.1質量份,則滴落性能下降,無法達成阻燃性。另一方面,若超過1質量份,則組合物中之有機系聚合物之比例增加,無法達成阻燃性。
以改善外觀、抗靜電、改善耐候性、改善剛性等為目的,本發明之聚碳酸酯系樹脂組合物可視需要添加並含有常用於聚碳酸酯系樹脂之添加劑成分。
例如,可舉出:抗靜電劑、聚醯胺聚醚嵌段共聚物(賦予永久抗靜電性能)、苯并三唑系或二苯甲酮系之紫外線吸收劑、受阻胺系之光穩定劑(耐候劑)、抗菌劑、相溶化劑、著色劑(染料、顏料)等。
只要在維持本發明之聚碳酸酯系樹脂組合物之特性之範圍內,則任意成分之調配量並無特別限制。
本發明之聚碳酸酯系樹脂組合物不含有機鹵素系阻燃劑及有機磷酸酯系阻燃劑之任一者。因此,無產生有害氣體、污染成形機、樹脂燒結、耐熱性下降之虞。
其次,就本發明之聚碳酸酯系樹脂組合物之製造方法加以說明。
本發明之聚碳酸酯系樹脂組合物可藉由將上述各成分(A)[(A-1),(A-2)]、(B)、(C)以上述比例,將進而視需要使用之各種任意成分、進而其他一般成分以適當之比例加以調配、混練而獲得。
此時之調配及混練可利用通常使用之機器,例如帶型攪拌機、轉鼓等進行預備混合,藉由使用亨舍爾混合機、班伯里混合機、單螺桿擠出機、雙螺桿擠出機、多螺桿擠出機、雙向捏合機等之方法進行。
混練時之加熱溫度通常於240~300℃之範圍內適當選擇。
再者,聚碳酸酯系樹脂以外之含有成分亦可預先與聚碳酸酯系樹脂熔融混練,即作為母料而添加。
本發明之聚碳酸酯樹脂成形品係使如上所述製造之聚碳酸酯樹脂組合物成形而成。
本發明之聚碳酸酯樹脂成形品可藉由將使用上述熔融混練成形機熔融混練本發明之聚碳酸酯系樹脂組合物而成之組合物、或由該組合物所得之顆粒作為原料,藉由射出成形法、射出壓縮成形法、擠出成形法、吹塑成形法、擠壓成形法、真空成形法及發泡成形法等而製造各種成形品。
尤其是藉由上述熔融混練方法,製造顆粒狀之成形原料,接著使用該顆粒,可較好地用於利用脫模性最成問題之射出成形、射出壓縮成形的射出成形品之製造。
再者,作為射出成形方法,亦可採用用以防止外觀之凹痕或用以輕量化之氣體注入成形方法。
使如上所述獲得之聚碳酸酯系樹脂組合物成形而成之本發明之成形品可用作必需非常高之衝擊特性、阻燃特性的資訊通訊盒等屋外電氣‧電子收納盒、或太陽光發電用接線盒等之材料。
進一步說明本發明之實施例,但本發明不受該等例任何限定。
於5.6質量%氫氧化鈉水溶液中,相對於隨後溶解之雙酚A(BPA),添加2000 ppm之二亞硫酸鈉,以雙酚A濃度成為13.5質量%之方式向其中溶解雙酚A,製備雙酚A之氫氧化鈉水溶液。
以該雙酚A之氫氧化鈉水溶液40 L(以下,L為公升之省略)/hr、二氯甲烷15 L/hr、光氣4.0 kg/hr之流量連續地通入內徑6 mm、管長30 m之管型反應器中。
管型反應器具有套管部分,於套管中通入冷卻水而將反應液之溫度保持於40℃以下。
將自管型反應器流出之反應液連續地導入具備後退翼之內容積40 L之帶擋板之槽型反應器中,進而以雙酚A之氫氧化鈉水溶液2.8 L/hr、25質量%氫氧化鈉水溶液0.07 L/hr、水17 L/hr、1質量%三乙基胺水溶液0.64 L/hr之流量添加至其中而進行反應。
將自槽型反應器溢出之反應液連續地排出,藉由靜置而分離去除水相,採集二氯甲烷相。
如此所得之聚碳酸酯寡聚物之濃度為329 g/L,氯甲酸酯基濃度為0.74 mol/L。
向具備隔板、漿型攪拌翼及冷卻用套管之50 L槽型反應器中加入上述製造之聚碳酸酯寡聚物溶液15 L、二氯甲烷9.0 L、二甲基矽氧烷單元之重複數為90之鄰烯丙基苯酚末端改性聚二甲基矽氧烷(PDMS)411 g及三乙基胺8.8 mL,於攪拌下向其中添加6.4質量%氫氧化鈉水溶液1389 g,進行10分鐘聚碳酸酯寡聚物與烯丙基苯酚末端改性PDMS之反應。
於該聚合液中添加對第三丁基苯酚(PTBP)之二氯甲烷溶液(將PTBP 132 g溶解於二氯甲烷2.0 L中而成者)、雙酚A之氫氧化鈉水溶液(使雙酚A 1012 g溶解於將氫氧化鈉577 g與二亞硫酸鈉2.0 g溶解於水8.4 L中而成之水溶液中而成者),進行50分鐘聚合反應。
為進行稀釋而添加二氯甲烷10 L並攪拌10分鐘後,分離為包含聚碳酸酯-聚二甲基矽氧烷共聚物之有機相與包含過剩之雙酚A及氫氧化鈉之水相,將有機相單獨分離。
對於如此獲得之酯-聚二甲基矽氧烷共聚物之二氯甲烷溶液,將該溶液依序以15容積%之0.03 mol/L氫氧化鈉水溶液、0.2莫耳/L鹽酸進行清洗,其次以純水反覆進行清洗,直至清洗後之水相中之導電率成為0.01 μS/m以下為止。
將藉由清洗所得之聚碳酸酯-聚二甲基矽氧烷共聚物之二氯甲烷溶液濃縮、粉碎,將所得之碎片於減壓下於120℃進行乾燥。
所得之聚碳酸酯-聚二甲基矽氧烷共聚物藉由核磁共振(NMR)求得之PDMS嵌段部分含量為6.0質量%,依據ISO1628-4(1999)測定之黏度數為49.5,黏度平均分子量Mv=18,500。
如表1所示設定烯丙基苯酚末端改性聚二甲基矽氧烷之PDMS平均重複數、使用量、對第三丁基苯酚之使用量,製造聚碳酸酯-聚二甲基矽氧烷共聚物。
將所得之聚碳酸酯-聚二甲基矽氧烷共聚物之PDMS嵌段部分含量(質量%)、黏度數、黏度平均分子量Mv示於表1。
實施例1~7、比較例1~10
以表2所示之比例將各成分混合[表中之各成分之數值表示樹脂組合物中之質量份],進而均勻地混合亞磷酸三(2,4-二-第三丁基苯基)酯(商品名:IRGAFOS168,BASF公司製造)0.1質量份作為抗氧化劑,使用帶通氣孔之50 mmΦ之單軸擠出機於樹脂溫度280℃下造粒而獲得顆粒。
如下表示所使用之成形材料及性能評價方法。
(A-1) 聚碳酸酯-聚二甲基矽氧烷共聚物
製造例1~9中記載之聚碳酸酯-聚二甲基矽氧烷共聚物
(A-2) 芳香族聚碳酸酯樹脂
末端基上具有對第三丁基苯酚之雙酚A聚碳酸酯(商品名:Tarflon FN1900A,出光興產股份有限公司製造,黏度數49.5,黏度平均分子量Mv=18,500)
(B) 有機磺酸之鹼金屬鹽
全氟丁磺酸鉀(商品名:Megafac F114,大日本油墨化學工業股份有限公司製造)
(C) 包含聚四氟乙烯(PTFE)粒子與有機系聚合物粒子之混合粉體
PTFE-1
包含聚四氟乙烯粒子與(甲基)丙烯酸烷基酯系共聚物之混合粉體;PTFE含量約50~60質量%(商品名:A3800,三菱麗陽股份有限公司製造)
並非本案之(C)成分之PTFE

(D) 磷酸酯化合物
間苯二酚雙(二-二甲苯基磷酸酯)(商品名:FP500,大八化學工業股份有限公司製造)
[性能評價]
使用射出成形機(型號:IS100EN,東芝機械股份有限公司製造),於料缸溫度280℃、模具溫度80℃之成形條件下將利用上述方法獲得之顆粒射出成形而獲得試驗片。使用所得之試驗片進行以下測定。
(1) 衝擊試驗(衝擊強度)
依據ASTM D256,於23℃及-40℃進行帶缺口艾氏衝擊試驗。
(2) 燃燒性
根據美國Underwriters Laboratories公司規定之UL94垂直阻燃試驗,對試驗片厚度1/16英吋成形品進行試驗,分類為V-0、V-1及V-2而進行評價。
由實施例1~7可知,本發明之聚碳酸酯系樹脂組合物之成形體之艾氏衝擊強度於23℃及-40℃之任一者下均為40 kJ/m2以上,即便於低溫下亦獲得高衝擊特性。又,燃燒性評價結果均為V-0,顯示高阻燃性。
另一方面,如比較例1及2所示,(A-1)成分中之PDMS,即上述通式(II)所示之結構單元之平均重複數未達30或超過500之情形時,低溫下之衝擊特性均下降。又,如比較例3及4所示,使用並非本案(C)成分之聚四氟乙烯之情形時,低溫下之衝擊特性下降。
由比較例5及6可知,不添加(B)或(C)成分之情形或如比較例8般(C)成分超過1質量份之情形時,阻燃性均下降。比較例7及9中,聚碳酸酯系樹脂(A)中之(A-1)成分之含量未達30質量%,又,因(A)中之PDMS嵌段部分含量未達2質量%,故-40℃下之衝擊特性與阻燃性兩者下降。
進而,如比較例10所示可知,添加(D)作為有機磷酸酯系阻燃劑之磷酸酯化合物之情形時,低溫下之衝擊特性下降。
根據本發明,可提供無產生有害氣體等之虞,兼具優異之衝擊特性與阻燃性之聚碳酸酯系樹脂組合物。又,包含該組合物之成形品可用作必需非常高之衝擊特性、阻燃特性之資訊通訊盒等屋外電氣‧電子收納盒或太陽光發電用接線盒等之材料。
Claims (4)
- 一種聚碳酸酯系樹脂組合物,其特徵在於:相對於(A)樹脂混合物100質量份,含有(B) 有機磺酸之鹼金屬鹽及/或鹼土金屬鹽0.01~0.15質量份、及(C) 包含聚四氟乙烯粒子及有機系聚合物粒子之混合粉體0.1~1質量份;且,不含有機鹵素系阻燃劑及有機磷酸酯系阻燃劑之任一者,上述(A)樹脂混合物包含:(A-1)具有通式(I)所示之結構單元及通式(II)所示之結構單元,且通式(II)所示之結構單元之平均重複數為30~500之聚碳酸酯-聚有機矽氧烷共聚物30~100質量%;及(A-2)該聚碳酸酯-聚有機矽氧烷共聚物以外之芳香族聚碳酸酯樹脂70~0質量%;並且,上述樹脂混合物(A)中之包含通式(II)所示之結構單元之聚有機矽氧烷嵌段部分之含量為2~30質量%;[化1]
[式中,R1及R2分別獨立表示碳數1~6之烷基或烷氧基,X表示單鍵、碳數1~8之伸烷基、碳數2~8之亞烷基、碳數5~15之伸環烷基、碳數5~15之亞環烷基、-S-、-SO-、-SO2-、-O-或-CO-,R3及R4分別獨立表示氫原子、或可具有取代基之烷基或芳基,a及b分別獨立表示0~4之整數;1為平均重複單元數,表示30~500之整數]。 - 如請求項1之聚碳酸酯系樹脂組合物,其中(B)有機磺酸之鹼金屬鹽及/或鹼土金屬鹽為全氟烷磺酸之鹼金屬鹽及/或鹼土金屬鹽。
- 如請求項1或2之聚碳酸酯系樹脂組合物,其中(C)成分中之有機系聚合物粒子係包含(甲基)丙烯酸烷基酯系共聚物之粒子。
- 一種成形品,其係使如請求項1至3中任一項之聚碳酸酯系樹脂組合物成形而成。
