Abstract
本發明提供一種包括膜供應源、不織布材料供應源及積層機之積層系統。該積層機使來自該膜供應源之膜積層至來自該不織布材料供應源之片材上,以建立積層片材。
Description
本發明係關於一種積層系統,且尤其關於一種用於將彈性材料積層至襯底材料上之系統。更特定言之,本發明係關於一種將彈性不織布網積層至不織布襯底網上之系統。
根據本發明,積層系統包括拉伸機單元及積層機。拉伸機單元拉長彈性不織布材料以於其中形成內部回縮力。積層機將彈性不織布材料黏結至不織布襯底網。
在說明性實施例中,拉長前將彈性不織布材料分成條帶。條帶經過拉伸機輥之間,以使得條帶之前邊緣牽離條帶之後邊緣以拉長條帶。各拉伸機輥包括複數個經組態以至少部分地刺穿彈性不織布材料的間隔開之指狀物。各指狀物彎曲,且經配置以面向指狀物連接之拉伸機輥之旋轉的方向。
本發明之額外特徵將在考慮例示進行如當前所感知之本發明之最佳模式的說明性實施例後對熟習此項技術者變得顯而易見。

根據本發明之積層系統10展示於圖1中。積層系統10包括拉伸機單元12及積層機14。彈性不織布材料16之網穿過拉伸機單元12之切割機18以將彈性不織布16分割成條帶11。條帶11由拉伸機單元12之轉移輥13運載至拉伸機輥15。條帶11經過拉伸機輥15之間,以拉長條帶11,且基於彈性不織布材料16之彈性特性形成內部回縮力。細長條帶11穿過積層機14以與不織布襯底網17黏結,從而形成積層片19。條帶11在積層片19中彼此間隔開,且將彈性品質賦予黏結至不織布襯底網17之積層片19。
如圖2中所表明,各拉伸機輥15包括複數個彎曲指狀物22。相鄰拉伸機輥15相較於彼此反向旋轉,且指狀物22經配置以在沿指狀物22所連接之拉伸機輥15之旋轉方向上向外彎曲。各指狀物22包括尖端24及基底26以將指狀物22固定至拉伸機輥15。尖端24經組態以刺穿至少一部分條帶11以將條帶11向拉伸機輥15牽拉。拉伸機單元12中之後續拉伸機輥15具有與先前拉伸機輥15相比更快的表面速度,以使得各條帶11之前邊緣牽離條帶11之後邊緣,同時條帶11經過拉伸機輥15之間以拉長條帶11。在一些實施例中,後續拉伸機輥15具有與先前拉伸機輥15相比較大的直徑,且以類似速度旋轉。如圖1中所表明(但指狀物22不展示於圖1中),拉伸機單元12中之第一拉伸機輥15之指狀物22將條帶11牽離轉移輥13。在一些實施例中,特別對於諸如彈性膜之無孔網,轉移輥13使用真空壓力或靜電黏附以將條帶固持在轉移輥13上。
如圖2中所表明,各條帶11朝向指狀物22之基底26移動以阻止條帶11回縮。在說明性實施例中,各指狀物在基底26處自拉伸機輥15朝外徑向延伸,且在尖端24處朝向拉伸機輥15之旋轉方向彎曲。指狀物22之彎曲型態及定向阻止條帶11回縮,同時使後續拉伸機輥15將條帶11牽離先前拉伸機輥15。如圖3中之假想線28所表明,複數個指狀物22在複數個列中沿各拉伸機輥15之寬度經配置。儘管圖3中僅展示一列指狀物22,但各假想線28將具有沿各假想線置放之相關列之指狀物。
在說明性實施例中,如圖4中所示,積層機14包括支撐輥32及超音波焊機34。支撐輥32包括導梢36及圖案化黏結表面38。導梢36將條帶11牽離拉伸機單元12中之最後一個拉伸機輥15,且阻止條帶11回縮。導梢36至少部分地刺穿條帶11以在超音波焊機34下夾緊條帶11且引導條帶11。在一些實施例中,支撐輥32比拉伸機單元12中之最後一個拉伸機輥15更快地旋轉。在一些實施例中,支撐輥32具有與拉伸機單元12中之最後一個拉伸機輥15相比較大的直徑,且以與最後一個拉伸機輥15類似的速度旋轉。
如圖4中所表明,超音波焊機34經組態以將條帶11黏結至不織布襯底網17。如圖5中所表明,圖案化黏結表面38包括複數個能量集中構件39。能量集中構件39經組態以自超音波焊機34集中能量,從而界定條帶11與不織布襯底網17之間之局部黏結的區域。在說明性實施例中,導梢36在支撐輥32周圍之多個區段31中且沿兩個通道42、通道44經配置以引導條帶11a、條帶11b分別穿過積層機14。對於各通道42、通道44,導梢36之各區段31包括導梢36之前列43及後列45及側邊緣行47、行49。區段31分佈在支撐輥32周圍(但僅一部分展示於圖5中)。導梢36彈性地偏向外,且經組態以至少部分地回縮至支撐輥32中,以使得在自超音波焊機34施加能量期間對導梢36的損壞降至最低。在一些實施例中,彈簧偏向導梢36外。在一些實施例中,來自支撐輥32旋轉之離心力偏向導梢36外。
如圖6中所表明,彈性不織布16之條帶11a、條帶11b沿著不織布襯底網17之邊黏結以形成積層片19。在說明性實施例中,吸收性墊52黏結至條帶11a與條帶11b之間之不織布襯底網17。如假想線56所表明,積層片19可切成分開的尿布底盤54以形成尿布,諸如圖9中所示之尿布100。在一些實施例中,不織布襯底網17為具有於其上接收條帶11a、條帶11b及吸收墊52之寬度的單個網。在一些實施例中,不織布襯底網17包括以常見方向對準移動的多個網,且各網經放置以於其上接收至少一部分條帶11a、條帶11b及吸收墊52。多個網可與彼此間隔開以位於例如條帶11a、條帶11b及吸收墊52之末端部分之下。
當積層片19切成分開的尿布底盤54以將彈性品質賦予條帶11a、條帶11b所連接之不織布襯底網17之區段時,條帶11a、條帶11b回縮。舉例而言,條帶11a、條帶11b形成尿布之腰帶的至少一部分,諸如在圖9中所示之尿布100之彈性腰帶102中,其拉伸以適應不同穿戴者的各種腰尺寸。在一些實施例中,如圖6中所表明,條帶11a、條帶11b在相鄰吸收墊52之間延伸。在一些實施例中,條帶11a、條帶11b在相鄰吸收墊52之間之部分路徑延伸,且與吸收墊52間隔開,諸如自假想線51延伸至假想線53。
在一個說明性實施例中,如圖7中所表明,彈性不織布帶62、彈性不織布帶64沿交叉正弦圖案與不織布襯底網17黏結。帶62、帶64之黏結圖案在腿洞66之位置之間的周圍延伸並相交,其中在形成尿布期間,材料自不織布襯底網17移除。帶62、帶64在尿布之腿洞66周圍形成腿帶,諸如在圖9中所示之尿布100的彈性腿帶104中,其拉伸以適應不同穿戴者之各種腿尺寸。可使用超音波焊機、黏著材料或任何其他適合之其他黏結方法將帶62、帶64黏結至不織布襯底網17。在一些實施例中,帶62、帶64黏結至吸收墊52下之不織布襯底網17。在一些實施例中,可削弱位於腿孔66之間之帶62、帶64之部分,諸如與吸收墊52重疊之彼等部分,以在該位置使彈性品質降至最低或消除。削弱可例如藉由施加熱量來實現。
在另一說明性實施例中,如圖8中所表明,彈性不織布帶61、帶63沿吸收墊52之前邊緣及後邊緣與不織布襯底網17黏結。帶61、帶63至少部分地延伸穿過不織布襯底網17,諸如在條帶11a與條帶11b之間。帶61、帶63形成尿布之腿箍,諸如在圖9中所示之尿布100之彈性腿箍106中,其針對穿戴者之腿形成密封部分以引導身體廢物朝向吸收墊52且阻止身體廢物通過腿孔66。可使用超音波焊機、黏著材料或任何其他適合之黏結方法將帶62、帶64黏結至不織布襯底網17。
在一個實例中,根據本發明之積層系統經組態以接收彈性不織布材料16之片材及將片材縱向分割成兩個連續條帶。以連續且不間斷的方式將條帶連續拉長且施加至不織布襯底網以建立積層片19。在形成尿布期間,例如,積層片切割為大體上垂直於縱向之橫向以形成尿布底盤54。可藉由施加熱量削弱各尿布底盤之部分以使得彼等部分中之內部回縮力降至最低或消除。在一個實例中,此等削弱部分可對應於尿布之前部分及後部分。削弱可藉由施加熱量或任何其他適合之方法實現。
在另一實例中,根據本發明之積層系統經組態以接收彈性不織布材料16之片材且將片材分割成條帶。各條帶可以橫向切割以形成條帶區段。各條帶區段可縱向地自其他條帶區段間隔開以形成其中不存在彈性不織布的積層片之部分。在一個實例中,此等無彈性不織布部分可對應於尿布之前部分及後部分。
根據本發明之尿布100之一個實施例展示於圖9中。使用由積層系統10產生之積層片19形成尿布100。在說明性實施例中,條帶11a、條帶11b及其所黏結之不織布襯底網17之部分沿接縫101黏結在一起以界定腿孔66及腰部開口103,從而形成尿布100。彈性腿帶104圍繞各腿洞66延伸,且彈性腰帶102圍繞腰部開口103延伸。腿箍106放置於鄰近腿洞66及沿著吸收墊52的邊處。在一些實施例中,如假想線105所表明,可藉由於其自身上摺疊條帶11a、條帶11b形成較窄腰帶以在較小區域中提供類似回縮力。在一些實施例中,圖形108印刷在尿布100上。在一些實施例中,彈性不織布材料自尿布100之一側上的接縫101延伸至尿布之相對側上的接縫101。為避免圖形108褶皺,可削弱腰帶102中之彈性不織布材料之部分以使該位置中的彈性品質降至最低或消除。
根據本發明之積層系統210之另一實施例展示於圖10中。積層系統210類似於圖1之積層系統10,且包括拉伸機單元212及積層機214。彈性不織布材料216之網通過拉伸機單元212之切割機218以將彈性不織布216分割成條帶211。條帶211由拉伸機單元212之轉移輥213運載至拉伸機輥215。條帶211穿過拉伸機輥215之間,以拉長條帶211,且基於彈性不織布材料216之彈性特性形成內部回縮力。細長條帶211穿過積層機214以與不織布襯底網217黏結,從而形成積層片219 (類似於上文所述之積層片19)。條帶211在積層片219中彼此間隔開,且將彈性品質賦予黏結至不織布襯底網217之積層片219。
在說明性實施例中,如圖10中所示,積層機214包括支撐輥232、黏著劑施加器234及黏結輥235。黏著劑施加器234經組態以沿條帶211將與不織布襯底網217黏結的區域將黏著材料施加至不織布襯底網217上。黏結輥235及支撐輥232形成夾持點以迫使條帶211及不織布襯底網217一起抵靠黏著材料以用於黏結。
根據本發明之積層系統310之另一實施例展示於圖11中。積層系統310包括拉伸機單元312及積層機314。彈性不織布材料316之網通過拉伸機單元312之切割機318以將彈性不織布316分割成條帶311a、條帶311b。條帶311a、條帶311b藉由轉移輥313運載至拉伸機輥372、拉伸機輥374、拉伸機輥376、拉伸機輥378,且沿分開的路徑引導其穿過拉伸機單元312朝向積層機314。條帶311a、條帶311b在拉伸機輥372、拉伸機輥374、拉伸機輥376、拉伸機輥378之間穿過以拉長條帶311a、條帶311b且基於彈性不織布材料316之彈性特性形成內部回縮力。細長條帶311a、細長條帶311b穿過積層機314以與不織布襯底網317黏結,從而形成積層片319 (類似於上文所述之積層片19)。條帶311a、條帶311b在積層片319中彼此間隔開,且將彈性品質賦予黏結至不織布襯底網317之積層片319。
在說明性實施例中,如圖11中所表明,轉移輥313旋轉且將切割機318之葉片接合在一起以將彈性不織布316切成條帶311a、條帶311b。在一些實施例中,「預拉伸」拉長之量可在通過切割機318之前施加至彈性不織布416。藉由拉伸機輥374將條帶311b牽離較高轉移輥313。拉伸機輥374之滑動表面379使條帶311a藉由較高轉移輥313運載至拉伸機輥372。條帶311a藉由拉伸機輥372引導至支撐輥332,且條帶311b藉由拉伸機輥374、拉伸機輥376、拉伸機輥378引導至支撐輥332。拉伸機單元312經組態以拉伸及對準條帶311a、條帶311b以在積層機314中與不織布襯底網317黏結。積層機314包括支撐輥332及超音波焊機334。條帶311a、條帶311b穿過拉伸機單元312且在基本上同一時間達至積層機314以在沿積層系統310之縱向的不織布襯底網317的類似位置與不織布襯底網317黏結。在一些實施例中,由於各條帶311a、條帶311b之路徑長度的差異,在切割機318處形成之後續條帶311a、條帶311b沿縱向的不織布襯底網317達至不同位置。舉例而言,當條帶311a由切割機318形成時,條帶311a可與已經沿拉伸機輥374、拉伸機輥376、拉伸機輥378進行之條帶311b同時達至積層機314。可在條帶311a一個步驟或多個步驟之前形成條帶311b。
如圖12中所表明,拉伸機單元312使彈性不織布316之單個進入或入口通道371分割成沿分開的通道373、通道375遞送至支撐輥332的條帶311a、條帶311b。在說明性實施例中,轉移輥313及拉伸機輥372、拉伸機輥374沿入口通道371及第一條帶通道373對準。條帶311a沿第一條帶通道373移動。拉伸機輥376、拉伸機輥378係截頭圓錐體,且經配置以沿與第一條帶通道373間隔開之第二條帶通道375轉移條帶311b。
根據本發明之積層系統410之另一實施例展示於圖13中。積層系統410包括拉伸機單元412及積層機414。彈性不織布材料416之網通過拉伸機單元412之切割機418以將彈性不織布416分割成條帶411a、條帶411b。在一些實施例中,彈性材料之其他網,諸如網織品、穿孔或成形膜、泡沫或例如片材,代替彈性不織布網416使用。條帶411a、條帶411b由拉伸機單元412之轉移輥413運載至拉伸機輥415。條帶411a、條帶411b穿過轉移輥413與拉伸機輥415之間以拉長條帶411a、條帶411b且基於彈性不織布材料416之彈性特性形成內部回縮力。細長條帶411a、細長條帶411b穿過積層機414以與不織布襯底網417黏結,從而形成積層片419 (類似於上文所述之積層片19)。條帶411在積層片419中彼此間隔開,且將彈性品質賦予黏結至不織布襯底網417之積層片419。在一些實施例中,「預拉伸」拉長之量可在通過切割機418之前施加至彈性不織布416。
在說明性實施例中,如圖13中所示,積層機414包括支撐輥432、間隔開之黏結台482、黏結台484及網轉向引導件486。各黏結台482、黏結台484包括黏著劑施加器434及黏結輥435。積層機414之第一黏結台482經組態以黏結條帶411a與不織布襯底網417。
第一黏結台482之黏著劑施加器434經組態以沿條帶411a將與不織布襯底網417黏結的區域將黏著材料施加於不織布襯底網417上。第一黏結台482之黏結輥435及支撐輥432形成夾持點以迫使條帶411a及不織布襯底網417一起抵靠黏著材料以用於黏結。
如圖13中所表明,由於缺乏施加至與條帶411b一致的通過第一黏結台482之不織布襯底網417之部分的黏著劑,使條帶411b迂迴第一黏結台482。第二黏結台484之黏著劑施加器434經組態以沿條帶411b將與不織布襯底網417黏結的區域將黏著材料施加於不織布襯底網417上。第二黏結台484之黏結輥435及支撐輥432形成夾持點以迫使條帶411b及不織布襯底網417一起抵靠黏著材料以用於黏結。條帶411b經配置以在與條帶411a基本上同一時間穿過第二黏結台484以在沿積層系統410之縱向的不織布襯底網417的類似位置處與不織布襯底網417黏結。在一些實施例中,由於各條帶411a、條帶411b之路徑長度的差異,在切割機418處形成之後續條帶411a、條帶411b沿縱向的不織布襯底網417達至不同位置。舉例而言,在條帶411b一個步驟或多個步驟之前,條帶411b可與黏結至不織布襯底網417之條帶411a同時達至第二黏結台484。
如圖14中所表明,積層機414使彈性不織布條帶411a、條帶411b之單個進入或入口通道471沿分開的通道473、通道475與不織布襯底網417黏結。黏結台482、黏結台484相對於條帶411a、條帶411b之入口通道471彼此間隔開。第一黏結台482相對於支撐輥432配置以沿第一條帶通道473黏結條帶411a與不織布襯底網417。網轉向引導件486引導及對準不織布襯底網417,其中條帶411a與第二黏結台484黏結。第二黏結台484相對於支撐輥432配置以沿第二條帶通道475黏結條帶411b與不織布襯底網417從而形成積層片419。在一些實施例中,彈性膜代替彈性不織布416使用,且真空壓力或靜電力用於在傳遞通過拉伸機單元412及積層機414期間固持膜。
在說明性實施例中,如本文所述之彈性不織布材料適用於替代用於尿布之腰帶、腿帶及腿箍的單獨的彈性線料,或適用於需要彈性特性的其他織物應用。在一些實施例中,不同於為黏結而使用大量黏著劑之單獨的彈性線料,彈性不織布材料可黏結至不織布襯底網而不使用黏著材料。在一些實施例中,黏著材料用於黏結彈性不織布材料與不織布襯底網,但與在相同應用中用於黏結單獨的彈性線料相比,使用較少黏著材料。彈性不織布材料可摺疊於自身上以增大所給區域之回縮力。與併入彈性線料之積層物片材相比,本文所揭示之積層物片材可形成為「雙積層物」,其需要覆蓋材料以提供與皮膚之舒適接觸,產生「三積層物」片材。
在說明性實施例中,彈性不織布材料可由諸多方法形成,諸如,熔噴法、紡絲黏結法、氫化纏結法及黏梳網法(bonded carded web process)。
在說明性實施例中,彈性不織布包括具有彈性芯及圍繞芯之外鞘的線料以提供不織布襯底網之柔軟的感覺及黏結潛能。用於芯之代表性彈性體包括但不限於可以商標名VISTAMAXX購自ExxonMobil (Irving, Texas)的聚丙烯彈性體、可以商標名INFUSE購自the Dow Chemical Co.的聚乙烯嵌段共聚物彈性體及/或其一組合。適於根據本發明使用之其他代表性非苯乙烯嵌段共聚物(彈性體或塑性體)包括但不限於乙烯共聚物。代表性乙烯共聚物包括但不限於:乙烯乙酸乙烯酯;乙烯辛烷;乙烯丁烷;乙烯/丙烯共聚物或丙烯共聚物彈性體;乙烯/丙烯/二烯三元共聚物彈性體;茂金屬聚烯烴,諸如聚乙烯、聚(1-己烷)、乙烯及1-己烯之共聚物、及聚(1-辛烯);熱塑性材料彈性體聚胺甲酸酯,諸如可以MORTHANE PE44-203聚胺甲酸酯商標名購自Morton International, Inc. (Houston, Texas)的KRATON或KRATON類苯乙烯嵌段共聚物、苯乙烯-異戊二烯嵌段共聚物、苯乙烯-(乙烯-丁烯)嵌段共聚物、苯乙烯-(乙烯丙烯)嵌段共聚物、苯乙烯-丁二烯嵌段共聚物及/或類似物、及其組合。在一些實施例中,根據本發明之熱塑性材料彈性體材料包括:聚醚酯,諸如可以商標名HYTREL G3548購自E.I. DuPont de Nemours的彼等;及/或聚醚嵌段醯胺,諸如可以商標名PEBAX購自Elf Atochem的彼等。根據本發明可使用的額外熱塑性材料包括但不限於:聚酯,包括非晶形聚酯、聚醯胺、氟化熱塑性塑料,諸如聚偏二氟乙烯;鹵化熱塑性塑料,諸如氯化聚乙烯、聚醚-嵌段-醯胺,諸如以商標名PEBAX 5533可購自Elf-Atochem的彼等,及/或類似物,及其組合。
在說明性實施例中,用於彈性不織布中之線料之外鞘的代表性材料包括但不限於:聚丙烯,諸如以商標名FORMOLENE可購自Formosa Plastics Corp.的聚丙烯均聚物;富含聚丙烯之摻合物,諸如以商標名ASPUN可購自the Dow Chemical Co.及以商標名ADFLEX Z101H可購自LyondellBasell Industries的摻合有聚乙烯聚合物及共聚物之聚丙烯均聚物;及聚乙烯聚合物及共聚物。
在說明性實施例中,外鞘少於約50%之線料橫截面。在一些實施例中,外鞘少於約25%之線料橫截面。在一些實施例中,外鞘少於約20%之線料橫截面。

Claims (31)
- 一種積層系統,其包含 包括經組態以自彈性不織布材料片材形成條帶之切割機及位於該切割機下游之拉伸機輥的拉伸機單元;及 位於該等拉伸機輥下游且經組態以接收及黏結該等條帶與不織布襯底網以形成積層片之積層機, 其中該等拉伸機輥經組態以拉長該等條帶以在該等條帶中形成內部回縮力,且該積層機經組態以在拉長該等條帶的同時將該等條帶黏結至該不織布襯底網。
- 如請求項1之積層系統,其中該拉伸機單元進一步包括位於該切割機與該等拉伸機輥之間之轉移輥,且該轉移輥經組態以將該等條帶自該切割機轉移至該等拉伸機輥。
- 如請求項1之積層系統,其中當黏結至該不織布襯底網時,該等條帶中之第一個以與該等條帶中之第二個成間隔開的橫向關係定位。
- 如請求項1之積層系統,其中各拉伸機輥包括滾筒主體及耦接至該滾筒主體以與其一起移動的複數個彎曲指狀物,且各彎曲指狀物經配置以在沿該滾筒主體旋轉方向上向外彎曲。
- 如請求項4之積層系統,其中各指狀物包括經組態以將該指狀物耦接至該滾筒主體的基底及經組態以接合該等條帶的一部分以將該等條帶的一部分朝向該滾筒主體牽拉的尖端。
