背景技术

发明内容

另外,抗冲击强度和负载阻抗可以与常规使用的MDF或HDF板的特性相当,或者高于常规使用的MDF或HDF板的特性,结合低得多的重量。例如,许多家具应用中需要的典型的650kg/m3的中密度纤维板可以被根据本发明的密度低于550kg/m3、或低于450kg/m3、、或甚至低于400kg/m3、甚至是约350kg/m3的复合板替换。
另一个益处是该复合板由可再生材料和/或再生材料制成。
根据本发明使用的热固化剂可以是使得能够与散开的天然纤维和/或玻璃纤维和塑料纤维的混合物混合的任何类型的热固化剂材料。这种热固化剂可以是粉末形式或液体形式的,例如聚酯类粉末,或环氧树脂类粉末或液体,或甲醛类粉末或液体,或聚氨酯液体树脂,或水玻璃类黏结剂,如WO2013079635中描述的,其通过引用并入本文,或生物黏结剂,包括天然和/或合成的生物物质、其缀合物、或衍生物,包括其聚合物。一个实例可以是多糖类的黏合剂。
使用热固化剂可以导致强化塑料纤维基体,并可以改善甚至更耐用和刚性的非织造复合材料结构的形成。
根据本发明的复合板可以包含低于50重量%、或低于25重量%、或低于20重量%、或低于10重量%、或低于5重量%的所述热固化剂。
在本发明的一个具体实施方案中,复合板可以包含40重量%至90重量%的散开的天然纤维和/或玻璃纤维、40重量%至5重量%的塑料纤维和40重量%至5重量%的热固化剂。
在本发明的另一具体实施方案中,复合板可以包含50重量%至75重量%的散开的天然纤维和/或玻璃纤维、10重量%至40重量%的塑料纤维和10重量%至40重量%的热固化剂。
在本发明的另一具体实施方案中,复合板可以包含50重量%至75重量%的散开的天然纤维和/或玻璃纤维、15重量%至40重量%的塑料纤维和10重量%至30重量%的热固化剂。
另外,本发明的复合板还可以包含双组份纤维,优选低于25重量%、或低于20重量%、或低于10重量%、或低于5重量%。
双组份纤维是通过以下步骤由两种不同的聚合物制造的:从一个喷丝头中以同时的过程纺丝并将两种不同的聚合物结合到一起,生成例如具有聚对苯二甲酸乙二醇酯中心和聚丙烯外层的纤维。
在本发明的情况下,双组份纤维可以由用于外层的熔融点为至少80℃、或至少110℃和用于中心层的熔融点为至少140℃、或至少160℃的两种组分制成。
不受任何理论束缚,认为因为中心纤维由于其高熔融点而在加工中保持未改变并与散开的天然纤维和/或玻璃纤维混合,而外层变为塑料基体的部分,所以可以获得更强且刚性的结构。
另外,根据本发明的复合板可以至少部分地由非织造复合材料板制成,所述非织造复合材料板由单层热成形和压制的非织造复合材料制成,或者由压制到彼此上的多层热成形非织造复合材料层制成。
可替代地,在多层非织造复合材料层内,几个单层可以与替代材料的层交替。
根据本发明的复合板可以在一侧或更多侧具有处理用于直接涂装或装饰印刷的外层。
另外,根据本发明的复合板可以在一侧或更多侧包括一个或更多个精饰层,例如适合于直接印刷的预印刷层,和/或印刷装饰层,和/或一个或更多个漆层或涂料层。
根据本发明的复合板可以在其中使用颗粒板(PB)、中密度纤维板和高密度纤维板(MDF&HDF)、定向刨花板(OSB)、单板层积材(LVL)、胶合板(PLW)和相关材料的全部应用中,以及在墙板、分隔板、隔离板、层压材料、地板特别是层压地板、瓦、家具和相关应用中使用。
另外,本发明提供用于制造复合板的方法,其包括将散开的天然纤维和/或玻璃纤维与塑料纤维和0至50重量%的热固化剂混合,并使所述混合物热成形为非织造复合材料层。
在本发明的情况下,热成形可以是适合于复合板形成的任何形式的热成形(例如热黏合、热压、模制、真空模塑等),并可以包括具有在热成形过程中将复合材料混合物的中心内的温度充分升高的能力的任何类型的加热,例如蒸汽加热或蒸汽注入加热或微波加热。
热成形过程中复合材料混合物中心内的温度可以是至少100℃,或至少120℃,或至少140℃。
根据本发明的方法可以包括将40重量%至90重量%的散开的天然纤维和/或玻璃纤维和10重量%至60重量%的塑料纤维混合。
尽管天然纤维如黄麻纤维等是多孔的、吸水的、粘弹性材料,根据本发明的方法实现了在耐用和可重复使用的复合板的制造中使用其作用基础材料。
塑料纤维可以具有至少100℃、或至少120℃、或甚至至少140℃的熔融点,使得在热成形期间,散开的天然纤维(或玻璃纤维)变得充分地嵌入到塑料和热固化剂熔体内。
在本发明的一个具体实施方案中,可以将40重量%至90重量%的散开的天然纤维和/或玻璃纤维、40重量%至5重量%的塑料纤维和40重量%至5重量%的热固化剂混合。
在本发明的另一具体实施方案中,可以将50重量%至75重量%的散开的天然纤维和/或玻璃纤维、10重量%至40重量%的塑料纤维和10重量%至40重量%的热固化剂混合。
天然或玻璃纤维和塑料纤维可以通过适合于混合纤维的任何常规技术,如气流成网、针刺法、梳理、湿法成网、水刺法或其组合来混配。例如,可以使用针刺法,其为其中通过数干个有倒钩的制毡针重复地进入和拉出纤维混合物来实现机械连锁或缠绕的技术。
散开的天然纤维和/或玻璃纤维和/或塑料纤维可以不切碎、切割、缩绒、或通过以与散开的天然纤维长度或原始塑料纤维长度相比降低纤维长度为目的的任何其他技术进行处理。
散开的天然纤维长度可以是至少0.5cm或至少0.7cm,其中至少50为至少1cm或至少2cm,以获得预期的三维网络结构。优选地,纤维长度为至少1.2cm,或优选至少1.5cm,或甚至更优选至少4cm。
可以通过任何类型的用于将粉末混合到纤维混合物中的常规技术,例如通过将其气吹或涂到纤维层上,来将热固化剂与散开的天然纤维和/或玻璃纤维和塑料纤维混合。可替代地,在液体热固化剂的情况下,可以使用喷雾或浸入,例如可以将针刺的材料层浸入到液体热固化剂浴中。
在热成形之后,可以对非织造复合材料层进行冷压,由此形成单层非织造复合材料板。冷压可以具有使非织造复合材料板松弛以降低破损风险的优点。
可替代地,热成形的步骤可以包括直接将非织造复合材料层热压成单层非织造复合材料板。
在本发明的一个实施方案中,用于制造复合板的方法还可以包括将双组份纤维混合到纤维混合物内。
在本发明的一个优选实施方案中,提供用于制造复合板的方法,其包括使多个非织造复合材料层热成形,并通过压制、真空成形、胶合或焊接使其连接,由此形成多层非织造复合材料板。
根据本发明的用于制造复合板的方法还可以包括在非织造复合板材料的一侧或更多侧上的精饰处理,例如预印刷处理(即准备板表面用于直接(数字)印刷)、和/或装饰印刷步骤(即仿木印刷)、或涂层、涂装、上蜡等。
可替代地,这种方法还可以包括提供一个或更多个精饰层,并将所述一个或更多个精饰层压制到非织造复合板材料的一侧或更多侧上。这种精饰层可以是例如适合于直接(数字)印刷的预印刷层,和/或印刷的装饰层,和/或一个或更多个漆层或涂料层。
根据本发明的复合板还可以以所有类型的锯、切、钉、胶合、磨制、抛光或涂装操作进行加工。
在本发明的一个实施方案中,提供一种具体的用于制造复合板的方法,其包括:
-将散开的天然纤维和/或玻璃纤维、塑料纤维和热固化剂粉末混合,
-在预热模具中预热混合物,
-将预热的纤维层转移到蒸汽注入炉中,由此形成非织造复合材料层,
-对非织造复合材料层进行冷压,
-将几个非织造复合材料层压制到彼此上,由此形成多层非织造复合板。
在本发明的另一实施方案中,提供一种替代的用于制造复合板的方法,其包括:
-通过气流成网、针刺法、梳理、湿法成网、水刺法或其组合将散开的天然纤维和/或玻璃纤维和塑料纤维混合,得到临时的非织造复合纤维垫,
-将热固化剂液体洒到该复合纤维垫上,或者将该垫浸入到热固化剂液体浴中,
-将浸入的垫热压成非织造复合材料层,
-将几个非织造复合材料层压制到彼此上,由此形成多层非织造复合板。
Claims (17)
1.一种至少部分地由非织造复合材料制成的复合板,所述非织造复合材料包含:
-散开的天然纤维和/或玻璃纤维,
-塑料纤维,和
-0至50重量%的热固化剂。
2.根据权利要求1所述的复合板,其包含至少40重量%、至少50重量%、或至少60重量%、或至少80重量%、或至少90重量%的散开的天然纤维和/或玻璃纤维。
3.根据权利要求1至2中任一项所述的复合板,其包含低于60重量%、或低于50重量%、或低于40重量%、或低于20重量%、或低于10重量%、或低于5重量%的塑料纤维。
4.根据权利要求1至3中任一项所述的复合板,其包含低于40重量%、或低于25重量%、或低于20重量%、或低于10重量%、或低于5重量%的热固化剂。
5.根据权利要去4所述的复合板,其包含50重量%至75重量%的散开的天然纤维和/或玻璃纤维、10重量%至40重量%的塑料纤维和10重量%至40重量%的热固化剂。
6.根据权利要求1至7中任一项所述的复合板,其中,所述非织造复合材料还包含双组份纤维。
7.根据权利要求1至7中任一项所述的复合板,其在一侧或更多侧包。
8.一种用于制造复合板的方法,其包括将散开的天然纤维和/或玻璃纤维与塑料纤维和0至50重量%的热固化剂混合,并使所述混合物热成形为非织造复合材料层。
9.根据权利要求9所述的用于制造复合板的方法,其中,热成形包括蒸汽加热或蒸汽注入加热或微波加热。
10.根据权利要求9或10中任一项所述的用于制造复合板的方法,其中,将40重量%至90重量%的散开的天然纤维和/或玻璃纤维、10重量%至60重量%的塑料纤维混合。
11.根据权利要求9至11中任一项所述的用于制造复合板的方法,其中,将40重量%至90重量%的散开的天然纤维和/或玻璃纤维、40重量%至5重量%的塑料纤维和40重量%至5重量%的热固化剂混合。
12.根据权利要求9至12中任一项所述的用于制造复合板的方法,其中,混合步骤包括气流成网、针刺法、梳理、湿法成网、水刺法或其组合。
13.根据权利要求9至12中任一项所述的用于制造复合板的方法,其中,在热成形之后,对所述非织造复合材料层进行冷压,由此形成单层非织造复合材料板。
14.根据权利要求9至12中任一项所述的用于制造复合板的方法,其包括使多个非织造复合材料层热成形,并通过压制、真空成形、胶合或焊接使其连接,由此形成多层非织造复合材料板。
15.根据权利要求9至12中任一项所述的用于制造复合板的方法,其还包括在非织造复合板材料的一侧或更多侧上的精饰处理,任选地预印刷处理。
16.根据权利要求9至12中任一项所述的用于制造复合板的方法,其还包括提供一个或更多个精饰层,任选地包括印刷装饰层,和将所述一个或更多个精饰层压制到非织造复合板材料的一侧或更多侧上。
17.根据权利要求1至8所述的复合板在其中使用颗粒板(PB)、中密度纤维板和高密度纤维板(MDF&HDF)、定向刨花板(OSB)、单板层积材(LVL)、胶合板(PLW)和相关材料的全部应用中,以及在墙板、分隔板、隔离板、层压材料、地板特别是层压地板、瓦、家具和相关应用中的用途。
