絶縁部10は、溝部11上に設けられており、かつ第1領域3aの表面であって、光電変換層4が配置されていない表面の少なくとも一部を被覆する。絶縁部10は、さらに、第1領域3aおよび第2領域3bの間に位置する第1基板1の表面を被覆することが好ましい。
封止材8は、第1基板1と第2基板2とを間隔を空けて向かい合うように保持するものである。具体的には、第2基板2と第1導電層3(第1領域3a)とを接合し、かつ第2基板2と第2導電層7とを接合することによって、第1基板1と第2基板2とを接合している。これにより、第1基板1と、第2基板2と、封止材8とによって取り囲まれる領域が封止される。
電解質9は、第1基板1と、第2基板2と、封止材8とによって取り囲まれる領域に充填されている。電解質9としては、少なくとも流動性を有する電解質を用いることができ、たとえば電解液などの液体電解質を好適に用いることができる。液体電解質は、酸化還元種を含む液状物であればよく、たとえば、酸化還元種と、酸化還元種を溶解可能な溶剤とからなる液体電解質を用いることができる。
実施形態1の光電変換素子の製造方法は、図3に示すように、第1導電層の形成工程(S1)と、第1の多孔質半導体層の形成工程(S2)と、絶縁部の形成工程(S3)と、第2の多孔質半導体層の形成工程(S4)と、多孔質絶縁層の形成工程(S5)と、触媒層の形成工程(S6)と、第2導電層の形成工程(S7)と、光増感剤の設置工程(S8)と、第2基板の設置工程(S9)と、電解質の注入工程(S10)とを含んでいる。
まず、図3および図4に示すように、第1基板1上に第1導電層3を形成する(ステップS1)。たとえば、スパッタ法、スプレー法、スクリーン印刷法などの方法により、第1基板1上に、第1導電層3の材料からなる層(導電層形成用層)を1つ形成し、導電層形成用層のうち、溝部11に相当する部分の導電層形成用層を、レーザー光照射等により除去する。これにより、溝部11によって第1領域3aおよび第2領域3bに分断された第1導電層3が形成される。また、第1基板1上に第1領域3aおよび第2領域3bからなる第1導電層3が予め設けられた基板を用意してもよい。
次に、図3および図5に示すように、第1導電層3上に、第1の多孔質半導体層40を形成する(ステップS2)。第1の多孔質半導体層40を形成する方法としては、特に限定されず、従来から公知の方法を用いることができる。たとえば、半導体微粒子を含有する懸濁液を第1導電層3(第1領域3a)上に塗布し、乾燥および焼成の少なくとも一方を行う方法などを用いることができる。
次に、図3および図6に示すように、絶縁部10を形成する(ステップS3)。絶縁部10を形成する方法としては、特に限定されず、従来から公知の方法を用いることができる。たとえば、絶縁部10の材料となるガラスフリットを含むガラスペーストを所定の位置にスクリーン印刷法を用いて塗布し、乾燥を行う方法などを用いることができる。
次に、図3および図7に示すように、第1の多孔質半導体層40上に、さらに第2の多孔質半導体層を形成する(ステップS4)。第2の多孔質半導体層は、第1の多孔質半導体層40と同様の方法により形成することができる。これにより、光電変換層4の母体となる多孔質半導体層が形成される。
次に、図3および図8に示すように、多孔質絶縁層5を形成する(ステップS5)。多孔質絶縁層5の形成方法は特に限定されず、たとえば上記の多孔質半導体層と同様の方法で形成することができる。
次に、図3および図9に示すように、触媒層6を形成する(ステップS6)。触媒層6の形成方法は特に限定されず、従来から公知の方法を用いることができる。
次に、図3および図10に示すように、第2導電層7を形成する(ステップS7)。第2導電層7を形成する方法は特に限定されず、従来から公知の方法を用いることができる。
次に、図3に示すように、多孔質半導体層に光増感剤を設置する(ステップS8)。具体的には、多孔質半導体層に光増感剤としての増感色素を吸着させることにより、多孔質半導体層に光増感剤が設置されてなる光電変換層4を形成することができる。
次に、図3および図11に示すように、第1基板1の上方に第2基板2を設置する(ステップS9)。
次に、図3に示すように、第1基板1と第2基板2と封止材8とによって取り囲まれる領域に、電解質9を注入する(ステップS10)。たとえば、第2基板2に電解質9の注入用の孔を設け、当該孔から電解質9を注入するという注入方法により行うことができる。以上により、実施形態1の光電変換素子を作製することができる。
実施形態1の作用効果について、図12に示す従来の光電変換素子と比較しながら説明する。
図14に、実施形態2の光電変換素子の模式的な断面図を示す。図14に示されるように、光電変換層4のうち、少なくとも溝部11と略平行の一辺側には、中央部分側から端部側に向けて、その厚みが小さくなる領域Bが存在する。このような形状の光電変換層4は、スクリーン印刷法により容易に形成される。
図16に、実施形態3の光電変換素子の模式的な断面図を示す。実施形態3は、絶縁部10と光電変換層4との間に、多孔質絶縁層5の一部が介在している点で、実施形態2と相違する。実施形態3の光電変換素子においても、実施形態1および実施形態2と同様の理由により、内部短絡を抑制することができる。
図17に、実施形態4の光電変換素子の模式的な断面図を示し、図18に、実施形態4の光電変換素子であって、第1基板に対し、第2基板側から光電変換層および絶縁部を投影したときの各投影像を示す模式的な平面図を示す。
図19に、実施形態5の光電変換素子の模式的な断面図を示す。図19を参照し、実施形態5の光電変換素子は、実施形態2の絶縁部10が、光電変換層4のうち溝部11近傍の一辺側のみでなく、光電変換層4の4辺の全てに配置されている点で、実施形態2と相違する。実施形態5によれば、光電変換層4の外周において起こり得る内部短絡の発生を抑制することができる。
図20に、実施形態6の光電変換素子の模式的な断面図を示す。図20を参照し、実施形態6の光電変換素子は、実施形態3の絶縁部10が、光電変換層4のうち溝部11近傍の一辺側のみでなく、光電変換層4の4辺の全てに配置されている点で、実施形態3と相違する。実施形態6によれば、光電変換層4の外周において起こり得る内部短絡の発生を抑制することができる。
図21に、実施形態7の光電変換モジュールの模式的な断面図を示す。図21を参照しながら、実施形態7の光電変換モジュールの構造について説明する。
図17および図18に示す構造を有する実施形態4の光電変換素子を、図2に示すフローチャートにしたがって作製した。
まず、長さ120mm×幅420mmの大きさの表面を有する日本板硝子株式会社製のSnO2膜付きガラス基板を用意し、レーザースクライブ法により直列接続方向と垂直な方向に沿って、直線状にSnO2膜を除去した。これにより、SnO2膜の除去部分である溝部11がストライプ状に形成され、第1基板1としてのガラス基板上に、第1領域3aおよび第2領域3bからなる第1導電層3としてのSnO2膜をストライプ状に形成した。
次に、スクリーン印刷機(ニューロング精密工業株式会社製、LS-34TVA)を用いて、市販の酸化チタンペースト(Solaronix社製、商品名:Ti-Nanoxide D/SP、平均粒径:13nm)を第1領域3aに相当するSnO2膜上に塗布した。
次に、スクリーン印刷機(ニューロング精密工業株式会社製、LS-34TVA)を用いて、ガラスフリットを含むガラスペースト(旭硝子株式会社製、ガラス転移温度:450℃、軟化点:510℃)を絶縁部10に相当する位置に塗布した。次に、室温にてガラスペーストを1時間レベリングを行って得られた塗膜を、80℃で20分間予備乾燥して、540℃で1時間焼成を行った。上記の形成方法によれば、ガラスペーストが溶融した後に凝固しているため、後に形成される多孔質絶縁層よりも空隙率が小さい絶縁部が形成された。
次に、第1の多孔質半導体層の形成工程と同様の工程により、厚さ6μmの酸化チタンからなる第2の多孔質半導体層を形成した。第1の多孔質半導体層と第2の多孔質半導体層とからなる多孔質半導体層は、光電変換層4の母体となる。
次に、粒径が100nmの酸化ジルコニウムの微粒子(シーアイ化成株式会社製、融点2700℃)を含むペーストを上記と同様の方法で調製した。多孔質半導体層の作製に用いたスクリーン版とスクリーン印刷機(ニューロング精密工業製、LS-34TVA)とを用いて、多孔質半導体層上に調製したペーストを塗布した。室温にて1時間レベリングを行なった後、80℃で20分間予備乾燥し、450℃で1時間焼成を行なった。この工程により、多孔質半導体層上に、厚さ5μmの多孔質絶縁層5を形成した。
次に、電子ビーム蒸着器EVD-500A(ANELVA社製)を用いて、白金を0.1Å/Sの蒸着速度で蒸着させることによって、多孔質絶縁層5上に、厚さ5nmの白金膜からなる触媒層6を形成した。
次に、電子ビーム蒸着器EVD-500A(ANELVA社製)を用いて、チタン(Ti)を0.1Å/Sの蒸着速度で蒸着させることによって、触媒層6上に、厚さ2μmのTi膜からなる第2導電層7を形成した。
次に、増感色素として、Ruthenium620-1H3TBA色素(Solaronix社製)を用い、これのアセトニトリル(Aldrich Chemical Company製)/t-ブチルアルコール(Aldrich Chemical Company製)の1:1溶液(増感色素の濃度;4×10-4モル/リットル)を調製した。この溶液に多孔質半導体層を浸漬し、40℃の温度条件のもとで20時間放置した。その後、多孔質半導体層をエタノール(Aldrich Chemical Company製)で洗浄した後に乾燥した。このように、多孔質半導体層に増感色素を吸着させることによって、第1導電層3上に光電変換層4を形成した。
次に、封止材8の前駆体として、紫外線硬化樹脂(TB3035B(スリーボンド社製))を上述のように積層した光電変換層4、多孔質絶縁層5、触媒層6、第2導電層7、および絶縁部10の積層体を取り囲むように第1導電層3上に塗布した。
第2の多孔質半導体層の形成工程および絶縁部の形成工程を実施せず、第1の多孔質半導体層の形成工程において、厚さ12μmの酸化チタンからなる多孔質半導体層を形成した以外は、実施例1と同様の方法により、図12に示す光電変換素子を作製した。
実施例1および比較例1の各光電変換素子を52個ずつ準備し、テスターを用いて内部短絡の有無を確認した。具体的には、第1導電層3の第1領域3aと第2領域3bとのそれぞれにテスターのプローブを当接させて、両者間の抵抗を測定した。その結果、実施例1においては、全ての光電変換素子で数十MΩ以上の抵抗が計測された。これに対し、比較例1においては、12個の光電変換素子で数十kΩ程度の抵抗が計測され、40個の光電変換素子で数十Ωの抵抗が測定された。
(1)ここで開示された実施形態の光電変換素子において、絶縁部および光電変換層は、第2基板と対向する面を各々有し、対向する面の各々は、同一面内に含まれることが好ましい。
Claims (5)
- 第1基板と、
前記第1基板と間隔を空けて向かい合う第2基板と、
前記第1基板上に位置する第1導電層と、
前記第1導電層上に位置する光電変換層と、
前記光電変換層上に位置する多孔質絶縁層と、
前記多孔質絶縁層上に位置する第2導電層と、
前記第1基板と前記第2基板との間を取り囲む封止材と、
前記第1基板、前記第2基板、および前記封止材によって取り囲まれた領域内に充填される電解質と、を備え、
前記光電変換層は、多孔質半導体層と、前記多孔質半導体層に設けられた光増感剤とを備え、
前記第1導電層は、溝部によって、前記光電変換層が配置される第1領域と、前記光電変換層が配置されない第2領域とに分割されており、
前記溝部上には、前記第1領域の表面であって前記光電変換層が配置されていない表面を被覆する絶縁部が配置されており、
前記絶縁部は、前記多孔質絶縁層よりも緻密な構造を有し、
前記第1基板に対し、前記第2基板側から、前記光電変換層および前記絶縁部を投影したときに、前記絶縁部の投影像の一部は、前記光電変換層の投影像に重なる、光電変換素子。 - 前記絶縁部の屈折率は、前記光電変換層の屈折率よりも小さい、請求項1に記載の光電変換素子。
- 前記多孔質絶縁層の一部は、前記絶縁部と前記光電変換層との間に位置するとともに光散乱粒子を含む、請求項1または請求項2に記載の光電変換素子。
- 前記光電変換層は、前記第1基板に対向する第1面と、前記第2基板に対向する第2面とを有し、
前記第1基板に対し、前記第2基板側から、前記第1面、前記第2面および前記絶縁部を投影したときに、前記第2面の投影像は前記第1面の投影像に一致し、または内包され、かつ前記絶縁部の投影像の一部は前記第2面の投影像に重なる、請求項1から請求項3のいずれか1項に記載の光電変換素子。 - 請求項1から請求項4のいずれか1項に記載の光電変換素子を含む光電変換モジュール。
