図2は、本実施形態のプレス成形品としてフロントピラーロアーアウターの一例を模式的に示す平面図である。図3は、図2に示すフロントピラーロアーアウター10を製造する際に用いられるTWBを模式的に示す平面図である。図4は、図2に示すフロントピラーロアーアウターにおける湾曲部位の湾曲内側の領域を拡大して示す斜視図である。図2に示す本実施形態のアウター10は、前記図1Aに示すアウターと同様に、長手方向に沿ってL字状に湾曲し、その断面形状が長手方向の全域にわたりハット形である(図1B参照)。
アウター10の円弧状領域14にTWB20の溶接線Lが単純に配置されると、溶接線Lの近傍で割れが発生する。円弧状領域14は、プレス加工時に伸びフランジ変形場となるからである。本実施形態では、アウター10の円弧状領域14において、溶接線Lと伸びフランジ変形の最大主ひずみ方向とのなす角度θ(以下、「溶接線第1角度」ともいう)が17~84°にされる。最大主ひずみ方向とは、プレス加工時に伸びフランジ変形によって板厚が減少する円弧状領域14のうちで、板厚減少率が最大の部分(以下、「最大板厚減少部」ともいう)における湾曲円弧の周方向のことである(図4中の点線矢印参照)。
プレス成形品の伸びフランジ変形場になる円弧状領域において、TWBの溶接線が円弧状領域の内周縁と外周縁を交差するように配置された場合、溶接線及びその近傍を含む領域の変形場(ひずみ場)は、厳密には、単軸引張の変形場又は平面ひずみに近い変形場である。特に、円弧状領域のうちの内周縁以外の領域では、平面ひずみに近い変形場(以下、「平面ひずみ変形場」ともいう)になる。一方、円弧状領域の内周縁では、単軸引張変形場になる。内周縁は開放されているからである。

図6A~図6Cは、平面ひずみ変形場(伸びフランジ変形場)での溶接線の配置を検討するために行ったFEM解析の概要を模式的に示す図である。これらの図のうち、図6Aは、金型を含む解析モデルを示す斜視図である。図6Bは、ブランクの形状を示す平面図である。図6Cは、成形品の形状を示す斜視図である。
図7は、単軸引張変形場(伸びフランジ変形場)での溶接線の配置を検討するために行った穴広げ試験によるプレス成形品を示す斜視図である。図8は、図7に示すプレス成形品の伸びフランジ変形でのひずみの発生状況を示す模式図である。なお、穴広げ試験の詳細は下記の実施例で述べる。

本実施形態のプレス成形品としてフロントピラーロアーアウターを採用し、このアウターについて、FEM解析により、前面衝突時の耐衝突性能を確認する試験を行った。
本実施形態のプレス成形品としてフロントピラーロアーアウターを採用し、このアウターを金属板から作製する場合について、材料歩留りを調査した。
上記のとおり、WL溶接線方向ひずみdεWLy’とBM溶接線方向ひずみdεy’(dεBMy’)との相対差が0.030以下となるように、溶接線を配置すれば、割れの発生を抑制することができる。したがって、割れを抑制するための最適な条件は、dεWLy’とdεy’との相対差が0となることである。つまり、dεWLy’とdεy’が同じになることである。この条件(dεWLy’=dεy’)を上記式(2)に代入し、更に上記式(2)の両辺を溶接線近傍の母材金属板における周方向ひずみdεxで割ると、下記の式(6)が導かれる。

前記プレス成形品は長手方向に沿ってL字状に湾曲する自動車用骨格部品であり、前記骨格部品の断面形状が長手方向の全域にわたりハット形であり、
前記骨格部品は、長手方向に沿って湾曲する湾曲部位と、前記湾曲部位の両端それぞれから延び出す第1部位及び第2部位と、を備え、前記第1部位の延び出し方向に沿って衝突荷重を受けることが想定された部品であり、
前記円弧状領域が前記湾曲部位の湾曲内側のフランジ部であり、
前記第1部位側に配置された前記金属板の板厚が、前記第2部位側に配置された前記金属板の板厚よりも厚い、プレス成形品。 - 請求項4に記載のプレス成形品であって、
前記骨格部品がフロントピラーロアーアウターであり、
前記第1部位がサイドシルに結合され、前記第2部位がフロントピラーアッパーに結合される、プレス成形品。 - 請求項4又は5に記載のプレス成形品であって、
前記第1部位側に配置された前記金属板の引張強度と板厚の積算値と、前記第2部位側に配置された前記金属板の引張強度と板厚の積算値との差が、600mm・MPa以下である、プレス成形品。 - 複数の金属板を突き合わせ溶接されたテーラードブランクからプレス加工によって成形されるプレス成形品の設計方法であって、
前記プレス成形品は、フランジ部と、前記フランジ部の領域のうちで、伸びフランジ変形によって形成され、且つ内周縁が開放した円弧状領域と、を含み、前記テーラードブランクの溶接線が前記円弧状領域の前記内周縁と前記円弧状領域の外周縁を交差しており、
前記プレス成形品を設計する際、プレス加工中に、前記溶接線の幅方向中央における前記溶接線に沿う方向のひずみdεWLy’と、前記金属板の前記溶接線近傍における前記溶接線に沿う方向のひずみdεy’と、の相対差が0.030以下となるように、前記溶接線を配置する、プレス成形品の設計方法。 - 請求項7に記載のプレス成形品の設計方法であって、
前記ひずみdεWLy’と前記ひずみdεy’との相対差が0である、プレス成形品の設計方法。
