Abstract
Description
そこで、発明者らは、上記の知見をもとに接着型絶縁被膜について検討を重ねた結果、接着型絶縁被膜に最適な硬度範囲を見出し、本発明を完成するに至った。
1.積層用電磁鋼板であって、
電磁鋼板と、
前記電磁鋼板の少なくとも片面に設けられ、マルテンス硬さ(HM)が50以上、500未満である接着型絶縁被膜と、を備える積層用電磁鋼板。
i)塗布工程:素材となる電磁鋼板の表面に接着型絶縁被膜を形成するための組成物を塗布する工程。
ii)焼付け工程:塗布された組成物を焼き付けて接着型絶縁被膜(以下、単に「被膜」と呼ぶ場合がある)を形成する工程。この工程によって得られる鋼板を、本発明では「積層用電磁鋼板」と呼ぶ。
iii)加熱加圧工程:前記焼付け工程によって得られた積層用電磁鋼板を複数枚積層し、加熱加圧して一体化する。この工程によって得られる積層された鋼板を、本発明では「積層型電磁鋼板」と呼ぶ。
本発明では、焼付け工程後の積層用電磁鋼板における接着型絶縁被膜のマルテンス硬さ(HM)を50以上500未満とすることが重要である。マルテンス硬さが50未満であると、加熱加圧を行うまでの間、鋼板を重ねて保管しておいた場合に鋼板同士の固着(スティッキング)が生じやすい。特に、鋼帯をコイル状に巻き取って保管する場合にはスティッキングが発生しやすいが、マルテンス硬さを50以上とすることでスティッキングの発生を抑制できる。また、HMが50未満であると、加熱加圧工程において積層鋼板を加圧した際に端面から被膜がはみ出して鋼板の汚染や作業効率の低下につながる懸念がある。
本発明において使用される電磁鋼板の種類は特に制限されない。磁束密度の高いいわゆる軟鉄板(電気鉄板)やSPCC等の一般冷延鋼板、また比抵抗を上げるためにSiやAlを含有させた無方向性電磁鋼板、方向性電磁鋼板など、いずれも利用できる。
塗布工程においては、素材となる電磁鋼板の表面に、接着型絶縁被膜を形成するための組成物が塗布される。前記組成物の塗布には、ロールコート、フローコート、ナイフコート、スプレー等、種々の方法が利用できる。
接着型絶縁被膜を形成するための組成物は特に限定されないが、1種または2種以上の有機樹脂を含有する組成物を使用することが好ましい。前記有機樹脂を含有する組成物としては、水系および有機溶剤系のどちらの物も使用可能である。前記組成物が水系である場合、前記有機樹脂としては、エマルジョン型、ディスパージョン型、水溶性型のいずれの水系樹脂も利用できる。前記組成物中における有機樹脂の総含有量は、組成物中の全固形分に対し30質量%以上であることが好ましく、40質量%以上であることがより好ましい。一方、前記組成物中における有機樹脂の総含有量の上限は特に限定されず、100質量%であってよいが、後述するように硬化剤や添加剤などを併用する場合には、99質量%であってもよく、95質量%であってもよい。
接着型絶縁被膜の焼付け処理には、熱風式、赤外式、誘導加熱式など各種公知の加熱方法が使用できる。前記焼付け処理における到達鋼板温度は150℃以上350℃以下とすることが好ましく、150℃以上200℃以下とすることがより好ましい。到達鋼板温度が150℃以上であれば、被膜が過度に軟質となることがなく、コイル鋼帯が固着してリコイル(巻きほぐし)の際の操業負荷が大きくなることも防げる。到達鋼板温度が350℃以下であれば、被膜中の反応に寄与する結合基がすべて結合することなく残存し、積層型電磁鋼板としたときに所望のせん断接着強度が発現するため好ましい。また、到達鋼板温度に達するまでの時間は1秒以上100秒以下であればよい。この時間が1秒以上であれば焼付けが十分となり、被膜が液状形態で残ることがない。また、前記時間が100秒以下であれば、焼付け工程に要する時間が長くならず、製造効率が低下しない。
上記焼付け処理後の積層用電磁鋼板を複数枚積層する。積層される鋼板の枚数は限定されない。しかし、積層枚数が少ないと打抜き回数が増えるため、金型の磨耗や製造効率の低下が問題となる。また、枚数を多くすると積層型電磁鋼板の加工性、成形性が低下する。以上の観点から積層枚数は2枚以上、10枚以下とすることが好ましく、3枚以上、8枚以下とすることがより好ましい。
加熱加圧工程では、上記積層処理によって積層された積層用電磁鋼板に対し、加熱と加圧を同時に行うことによって鋼板を一体化する。前記加熱加圧処理における加熱温度は100~250℃、圧力は0.49~4.90MPa(=5~50kgf/cm2)であることが好ましい。加熱加圧処理を施す時間は5分~48時間とすることが好ましい。加熱加圧工程においては、上記した加熱温度範囲、圧力範囲、時間範囲であれば、未反応の結合基が被膜中に残存しない完全硬化状態とすることが可能となり、積層型電磁鋼板の接着強度を確保することができる。
上述のようにして得た積層型電磁鋼板を、接着型絶縁被膜を介して積層することによって自動車モーター用鉄心を製造する。積層された積層型電磁鋼板は、任意の方法を用いて固定することができる。固定方法としては、例えば、かしめ、ボルト締め、その他の治具による固定、加熱加圧による接着、および溶接、ならびにそれらの組み合わせを用いることができる。本発明の接着型絶縁被膜を用いることによって、上記固定方法おける接着力を補完することができる。したがって、本発明の接着型絶縁被膜ではない接着機能の劣る従来の絶縁被膜を用いた電磁鋼板の固定方法と比較して、かしめ点数、ボルト本数、または溶接部位を低減することが可能となり、鉄心の製造工程の高効率化に寄与するといえる。
表1に示す板厚の無方向性電磁鋼板から幅150mm、長さ300mmの大きさに切り出した鋼板を供試材として用いた。前記供試材である電磁鋼板を常温のオルトケイ酸ナトリウム水溶液(濃度0.8質量%)に30秒間浸漬後、水洗および乾燥した。この前処理を施した供試材表面(両面)に、各種の組成物をロールコーターで塗布し、熱風焼付炉で焼付けた後、室温で放冷して積層用電磁鋼板を得た。使用した組成物の組成、到達鋼板温度、前記温度に到達するまでの時間、および焼付け後の膜厚は、表1に示すとおりである。また、用いた樹脂、硬化剤、顔料、および添加剤については、それぞれ表2~5に示す。
接着型絶縁被膜表面のマルテンス硬さを、フィッシャー・インストルメンツ社製超微小硬度計HM2000を用いて測定した。測定は、ダイヤモンド製の四角錐型、対面角136度のビッカース圧子を使用し、室温(25℃)で行い、荷重-くぼみ深さ曲線の傾きから、マルテンス硬さを算出した。
ISO12013-1および2に準じ、エー・アンド・デイ社製剛体振り子型物性試験器RPT-3000Wを用い、対数減衰率のピーク温度を測定した。測定中の昇温速度は12.5℃/minとした。振り子のエッジはナイフエッジを使用した。
上記焼付け工程で得られた積層用電磁鋼板を50mm×50mmにせん断し、5枚重ねて耐スティッキング性評価用試料を作成した。前記試料に大気中、4.90MPa(=50kgf/cm2)、50℃、24時間の加熱加圧処理を施し、冷却した後に鋼板同士の剥離しやすさを評価した。評価方法は、5枚重ねた積層鋼板に100gの分銅を5cm高さから落下させて(落下試験)、剥離するか否かを判定した。判定基準は以下の通りである。

積層用電磁鋼板に対して、15mmφスチールダイスを用いて繰り返し打ち抜きを行った。かえり高さが50μmに達するまでの打ち抜き回数に基づいて、前記積層用電磁鋼板の打抜性を評価した。判定基準は以下の通りである。

JIS K6850:1999に準じてせん断引張試験片を作製し、引張試験を行なった。上記焼付け工程で得られた積層用電磁鋼板(幅25mm×長さ100mm)2枚を、先端から10mmまでの部分で絶縁被膜同士が接着するように、ずらして積層した後(ラップ部分:幅25mm×10mm)、加熱加圧処理を温度200℃、圧力1.96MPa(=20kgf/cm2)、処理時間1時間の条件で施し、前記試験片を作製した。引張試験環境は180℃とし、前記試験片を当該温度に10分間保持した後、前記温度に保った状態で試験を実施した。試験速度は3mm/minとした。測定された引張強度を以下の基準に基づいて判定した。

180℃に保持した油中に積層型電磁鋼板を500時間浸漬し、取り出して放冷した後にその積層型電磁鋼板に分離や剥離が生じるかを観察した。前記油としては出光興産社製ダフニー・スーパーハイドロ46HFを使用した。判定基準は次の通りである。

- 積層用電磁鋼板であって、

前記電磁鋼板の少なくとも片面に設けられ、マルテンス硬さ(HM)が50以上、500未満である接着型絶縁被膜と、を備える積層用電磁鋼板。 - 前記接着型絶縁被膜の剛体振り子試験による対数減衰率のピーク温度が50℃以上、200℃以下である、請求項1に記載の積層用電磁鋼板。
- 前記接着型絶縁被膜が、ノボラック型、レゾール型、変性型またはこれらの混合物から選ばれる少なくとも1種のフェノール樹脂を含む、請求項1または2に記載の積層用電磁鋼板。
- 請求項1~3のいずれか一項に記載の積層用電磁鋼板を、前記接着型絶縁被膜を介して積層した、積層型電磁鋼板。
- 請求項1~3のいずれか一項に記載の積層用電磁鋼板を積層し、次いで加熱と加圧を同時に施す、積層型電磁鋼板の製造方法。
- 請求項4に記載の積層型電磁鋼板を、前記接着型絶縁被膜を介して積層した自動車モーター用鉄心。
