- This invention relates to a method and machine for the utilisation of scrap plastics material, and is particularly but not exclusively concerned with the utilisation of scrap plastics material as is currently used in packaging, such as, for example, scrap polythene in sheet form.
- scrap plastics material is desirable both economically and environmentally, and new legislation is shortly to be introduced in the United Kingdom concerning the re-use of packaging waste, including scrap plastics.
- the re-extrusion process means that, in general, different grades of plastics need to be processed separately.
- scrap plastics material a method of utilisation of scrap plastics material, involving the steps: a) procuring scrap thermoplastic material in granular form; b) conveying the granular material along a pathway; c) subjecting the material whilst being so conveyed to heat from substantially one side only so as to cause the material partly to melt; and d) moulding the partially melted granular material into a desired shape.
- the granules are heated conveniently by radiant heating means so as partially to melt the granule on one side only, eg. to a depth of no greater than the radius of the granules.

- the moulding machine is a compression moulding machine, in which agglomerated granular material is compressed to form a continuous sheet or slab of plastics material, typically 2mm to 50mm thickness.
- plastics slab is particularly useful as a flooring material, and/or as a walling material, providing sound and heat insulation.
- the partially melted granules may be deposited on a conveyer belt operative to convey the granules continuously through a compression zone, in which the sheet is formed.
- the compression machine comprises a heating inlet zone, to provide the moulded sheet with a smooth surface finish, and a cooling zone.
- the sheet may be formed adhered to a base matrix or substrate, which may conveniently be fed continuously through the conveyer.
- substrates may include sacking, plastic film, leather, melamine or the like.
- the sheet may be formed as a sandwich between two spaced substrate sheets.
- filler material may be included with the partially melted granules, eg. glass particles, granite or brick dust, sawdust etc.
- the invention above described may be utilised to mould a sheet or slab of single thickness, but if desired may be utilised to mould a slab formed as a laminate of two or more thicknesses.
- further partially melted material may be deposited onto an upper surface of an already-moulded slab, which may then be fed through a second moulding machine, to produce a thicker slab.
- such fillers may be conveyed through the heating device, to ensure an absence of moisture.
- FIGURE 1 is a schematic elevational view of a machine which is a preferred embodiment of the invention.
- FIGURE 2 is a schematic elevational view of a modification of the machine which is the preferred embodiment of the invention, particularly for use in the moulding of a laminate.
- the machine which is the preferred embodiment of this invention, is specifically for use in carrying out a process of utilisation of scrap plastics material, also illustrative of the invention in certain of its aspects, and involves the use of regranulated scrap plastics material, the regranulation being carried out by any convenient process or means.
- the machine which is the preferred embodiment of this invention comprises a heating device 6, comprising an elongate conveyor 8, over which a radiant heating device 10 is mounted, elements 12 directing heat towards the conveyor belt 8, and material thereon.
- a compression moulding device 14 Downstream of the conveyor 8 is a compression moulding device 14, comprising a lower conveyor belt 16 and an upper conveyor belt 18, said conveyor belts converging in a direction away from the conveyor 8.
- the conveyor belts 16 and 18 are each of stainless steel, and comprise an upstream, heated section 16a, 18a, a central section 16b, 18b and a downstream, cooled section, 16c, 18c, conveniently said heating and cooling being effected by the use of heating and/or water cooling elements between the conveyor runs.
- scrap plastics material in conveniently-sized granules is brought towards the machine on a conveyor 4, being deposited on the conveyor belt 8, and moved from left to right as shown in the drawing, through the heating device 6.
- the speed of the conveyor belt 8, and the rate of deposition of granular material thereon is such as to provide substantially a single layer only of granules on the conveyor belt 8, ensuring that substantially all granules are heated on the upper side, causing the granules to melt in an upper diametral half.
- melt is used herein to refer to the viscat softening point, at which the plastic material attains a specific degree of fluidity.
- partially melted plastics granules are deposited from the conveyor 8 onto the lower conveyor 16, to be conveyed through the compression moulding device 14.
- substantially the whole of the compression is effected between the heated, convergent section 16a and 18a of the conveyor 14, the compression being produced as the partly melted granular material is drawn into the conveyor effecting working of the plastics material, producing a high degree of mixing and homogeneity.
- the compressed material is then drawn through the cooling section 16b, 18b, through a final section of the conveyor, and emerges as a continuous sheet or slab 30 of plastics material, typically having a width in the order of 2 metres, and a thickness typically from 2mm to 50mm.
- filler material which may be granite dust, brick dust, glass particles, may be introduced into the material, conveniently by being added to the material as it is drawn into the machine, at the point A or upstream thereof, ensuring that the filler material is properly dried prior to being mixed with the plastics material within the compression moulding machine.
- a lining may be provided to the sheet 30, which may be in the form of sacking, webbing, or high quality plastic sheet, such as melamine, or the like, conveniently the material being drawn into the conveyor immediately adjacent the upper run of the conveyor belt 16, to ensure that the plastic material which is formed by the compression moulding machine is firmly adhered to the substrate sheet.
- the use of the preferred embodiment is feasible in the moulding of sheet material up to perhaps 50mm in thickness, in practice moulding material to this or greater thickness presents difficulties in cooling and maintaining rigidity, and thus the invention which is the preferced embodiment of this invention may be utilised in a modified form, shown in Figure 2, in which similar numerals have been used, increased by 100, to denote parts similar to those described in the first embodiment.
- a pre-moulded sheet 30 is fed through the machine 114, in contact with the lower conveyor 116, and partially melted plastics granules are deposited onto the upper surface of the sheet 30, to be integrated therewith in the moulding operation, as the granules together with the pre-moulded sheet are passed through the moulding machine 114.
- moulded sheet may be produced in laminate form, in a number of stages, to a very large slab thickness, and, as the final layer 130 is moulded onto the pre-moulded layer 30, if desired a cover sheet may be introduced, as indicated by the reference numeral C in Figure 2.
- the sheet 30 moulded as described and illustrated in Figure 1 is fed directly into the machine illustrated in Figure 2, whereby integration of the additional plastics granules with the sheet 30 is assisted by the fact that the sheet 30 may still be warm.
- the partially melting of the granules, and the working of the partially melted granules in the compression moulding machine has been found to produce a high quality and highly durable recycled sheet material, which has a wide variety of uses.
