Description
本發明係關於一種耐候性、耐水性及塗膜密合性優異之化學轉化鋁系鍍鋼板及其製造方法。
鍍鋼板為了防止成形加工時之擦傷,會形成包含有機樹脂之化學轉化塗膜(例如參照專利文獻1、2)。專利文獻1、2中記載有在鋅系鍍鋼板之表面形成包含氨基甲酸乙酯樹脂等有機樹脂的化學轉化塗膜。如此,藉由以包含有機樹脂之化學轉化塗膜被覆鍍鋼板之表面,不僅是耐擦傷性,亦可使耐腐蝕性及耐變色性等提高。
另外,為了使化學轉化處理鍍鋼板之耐候性提高,有時使用耐候性優異之氟樹脂作為構成化學轉化塗膜之有機樹脂。如此,基於提高耐候性之目的而使用氟樹脂時,多係使用有機溶劑系氟樹脂組合物。但是,此種有機溶劑系氟樹脂組合物存在火災之危險性、有害性及空氣污染等的問題。
此外,亦提出有各種水系氟樹脂組合物(例如參照專利文獻3)。但是,此種水系氟樹脂組合物均需要實施高溫烘烤(例如180~230℃,參照專利文獻3)。此種高溫烘烤在現場塗裝中實際上不可能(通常使用常溫乾燥樹脂),在加熱乾燥為主之工廠生產線上亦不利。
再者,為求解決水系氟樹脂組合物之問題,亦提出有導入硬化性部位(有機官能團),即使在低溫仍可造膜之水系氟樹脂組合物(例如參照專利文獻4)。但是,因為使有機官能團反應而硬化之塗膜的耐候性會從該硬化部優先老化,塗膜形成多孔質狀,導致耐水性降低。此外,為了改善擦傷性,而藉由環氧系樹脂或氨基甲酸乙酯樹脂等實施基底處理時,有機樹脂之耐候性亦優先老化,而導致塗膜密合性急遽降低。

如前述,藉由在鍍鋼板之表面形成包含有機樹脂之化學轉化塗膜,可使耐擦傷性、耐腐蝕性及形成於其上之塗膜(皮膜)的密合性等提高。但是,形成包含有機樹脂之化學轉化塗膜的過去之化學轉化處理鍍鋼板用作外裝建材時,有時耐候性不足。亦即,因為氨基甲酸乙酯樹脂等多種有機樹脂會因紫外線而老化,所以使用過去之化學轉化處理鍍鋼板作為外裝建材時,被覆鍍鋼板表面之化學轉化塗膜可能隨著時間經過而喪失。如此,當化學轉化塗膜喪失時,可能發生變色及生銹等而有損美觀,不宜作為外裝建材。
使此種化學轉化處理鍍鋼板之耐候性提高的手段,考慮有使用耐候性優異之氟樹脂作為構成化學轉化塗膜的有機樹脂。因此,本發明人進行使用處理容易之水系氟樹脂乳膠在鍍鋼板之表面形成化學轉化塗膜的預備實驗。結果,藉由使用水系氟樹脂之乳膠可使耐紫外線性提高,但是另一方面,造膜性、耐水性及塗膜密合性降低。經本發明人進一步檢討結果,推測此等之品質降低是因為製造水系氟樹脂之乳膠時使用的乳化劑(例如全氟辛酸銨鹽)殘留於化學轉化塗膜中(參照後述之參考實驗)。
如以上所述,形成包含有機樹脂之化學轉化塗膜的過去之化學轉化處理鍍鋼板有耐候性不足的情況。此外,有機樹脂若是使用水系氟樹脂,雖可使化學轉化處理鍍鋼板之耐候性(耐紫外線性)提高,但是另一方面,因為造膜性、耐水性及塗膜密合性降低,所以無法兼顧耐候性、耐水性及塗膜密合性。
本發明之目的為提供一種具有包含有機樹脂之化學轉化塗膜,且耐候性、耐水性及塗膜密合性均優異的化學轉化鋁系鍍鋼板。
本發明人發現藉由使用導入親水性官能團之高分子量的含氟樹脂作為有機樹脂,且以4A族金屬化合物交聯此等含氟樹脂,可使化學轉化塗膜之耐候性、耐水性及塗膜密合性均提高,進一步加以檢討而完成本發明。
亦即,本發明之第一態樣係關於以下的化學轉化鋁系鍍鋼板。
[1]一種化學轉化鋁系鍍鋼板,係具有:鋁系合金鍍鋼板,其包含85~99質量%之鋁;及膜厚為0.5~10μm之化學轉化塗膜,其形成於前述鋁系合金鍍鋼板之表面;且前述化學轉化塗膜含有:含氟樹脂,其含有0.05~5質量%之選自由羧基、磺酸基及此等之鹽構成的群之親水性官能團與7~20質量%之氟(F)原子;及4A族金屬化合物,其對前述含氟樹脂以金屬換算為0.1~5質量%。
[2]如[1]之化學轉化鋁系鍍鋼板,其中前述含氟樹脂具有之羧基與磺酸基的比率以羧基/磺酸基之莫耳比為5~60的範圍內。
[3]如[1]或[2]之化學轉化鋁系鍍鋼板,其中前述化學轉化塗膜進一步含有磷酸鹽,前述磷酸鹽對前述含氟樹脂之量以磷(P)換算為0.05~3質量%的範圍內。
[4]如[1]~[3]中任一項之化學轉化鋁系鍍鋼板,其中前述化學轉化塗膜進一步含有矽烷耦合劑,前述矽烷耦合劑對前述含氟樹脂之量為0.5~5質量%的範圍內。
[5]如[1]~[4]中任一項之化學轉化鋁系鍍鋼板,其中前述4A族金屬選自由鈦(Ti)、鋯(Zr)、鉿(Hf)及此等之組合構成的群。
[6]如[1]~[5]中任一項之化學轉化鋁系鍍鋼板,其中進一步具有基底化學轉化塗膜,其形成於前述鋁系合金鍍鋼板與前述化學轉化塗膜之間,且含有閥金屬(valve metal)之氧化物或氫氧化物、及閥金屬的氟化物。
本發明之第二態樣係關於以下的化學轉化鋁系鍍鋼板之製造方法。
[7]一種化學轉化鋁系鍍鋼板之製造方法,其包含以下步驟:準備包含85~99質量%之鋁的鋁系合金鍍鋼板;及在前述鋁系合金鍍鋼板之表面塗布化學轉化處理液,使其乾燥,而形成膜厚為0.5~10μm之化學轉化塗膜;前述化學轉化處理液含有:含氟樹脂,其含有0.05~5質量%之選自由羧基、磺酸基及此等之鹽構成的群之親水性官能團與7~20質量%之氟原子,數均分子量為1000~200萬之範圍內;及4A族金屬之含氧酸鹽、氟化物、氫氧化物、有機酸鹽、碳酸鹽或過氧化鹽之任何一個,且前述4A族金屬之含氧酸鹽、氟化物、氫氧化物、有機酸鹽、碳酸鹽或過氧化鹽對前述含氟樹脂之量,以金屬換算為0.1~5質量%之範圍內。
[8]如[7]之化學轉化鋁系鍍鋼板的製造方法,其中前述含氟樹脂具有之羧基與磺酸基的比率以羧基/磺酸基之莫耳比為5~60的範圍內。
[9]如[7]或[8]之化學轉化鋁系鍍鋼板的製造方法,其中前述化學轉化處理液進一步含有磷酸鹽,前述磷酸鹽對前述含氟樹脂之量以磷換算為0.05~3質量%範圍內。
[10]如[7]~[9]中任一項之化學轉化鋁系鍍鋼板的製造方法,其中前述化學轉化處理液更含有矽烷耦合劑,前述矽烷耦合劑對前述含氟樹脂之量為0.5~5質量%的範圍內。
[11]如[7]~[10]中任一項之化學轉化鋁系鍍鋼板的製造方法,其中前述4A族金屬選自由鈦、鋯、鉿及此等之組合構成的群。
[12]如[7]~[11]中任一項之化學轉化鋁系鍍鋼板的製造方法,其中在形成前述化學轉化塗膜的步驟之前,進一步包含在前述鋁系合金鍍鋼板之表面塗布基底化學轉化處理液,使其乾燥,而形成基底化學轉化塗膜之步驟,前述基底化學轉化處理液含有閥金屬鹽與氟化物離子。
按照本發明,可提供耐候性、耐水性及塗膜密合性均優異之化學轉化鋁系鍍鋼板。因為本發明之化學轉化鋁系鍍鋼板的耐候性、耐水性、耐腐蝕性及耐變色性優異,所以有效用作例如外裝建材用的鍍鋼板。
本發明之化學轉化鋁系鍍鋼板具有鋁系合金鍍鋼板(化學轉化處理原板)與形成於鋁系合金鍍鋼板之表面的化學轉化塗膜。本發明之化學轉化鋁系鍍鋼板的一個特徵為化學轉化塗膜包含導入親水性官能團(羧基及磺酸基等)之高分子量的含氟樹脂及4A族金屬化合物。
以下,就本發明之化學轉化鋁系鍍鋼板的各構成要素作說明。
化學轉化處理原板係使用耐腐蝕性及創新性優異之鋁系合金鍍鋼板。此處所謂「鋁系合金鍍鋼板」係指包含85~99質量%之鋁,其餘部分實質上具有矽(Si)之鋁系合金鍍層的鋼板。鋁系合金鍍鋼板之例中包含熔化鋁-9%矽鍍鋼板等。
鋁系合金鍍鋼板之基底鋼係使用低碳鋼、中碳鋼、高碳鋼、合金鋼等。需要加工性之情況,宜將低碳鈦添加鋼、低碳鈮(Nb)添加鋼等之深拉延用鋼板作為基底鋼。
亦有時在用作化學轉化處理原板之鋁系合金鍍鋼板的表面形成含有閥金屬之氧化物或氫氧化物與閥金屬之氟化物的基底化學轉化塗膜。如此,在鋁系合金鍍鋼板之表面形成有基底化學轉化塗膜的情況,化學轉化塗膜係經由基底化學轉化塗膜而形成於鋁系合金鍍鋼板之表面。
閥金屬之氧化物及氫氧化物顯示高的絕緣電阻。因而包含閥金屬之氧化物或氫氧化物的基底化學轉化塗膜作用為對電子移動之電阻體。因此,抑制氣氛中之水分中所含的溶解氧之還原反應,也抑制成對之鋁系合金鍍鋼板的氧化反應。結果抑制金屬成分從底材之鋁系合金鍍鋼板溶解析出(腐蝕)。其中鈦、鋯、鉿等IV族元素的4價化合物係穩定之化合物,且形成優異之高絕緣性塗膜。
此外,通常在化學轉化處理時及成形加工時,化學轉化塗膜中不可避免地發生塗膜瑕疵。因為底材在塗膜瑕疵部露出,所以即使進行化學轉化處理仍無法期待抑制腐蝕作用。相對於此,前述之基底化學轉化塗膜由於亦包含閥金屬之氟化物,因此具有自行修復作用。換言之,閥金屬之氟化物在氣氛中之水分中溶解析出後,成為難溶性氧化物或氫氧化物而再度析出於從塗膜瑕疵部露出的基底鋼表面。結果由於掩埋塗膜瑕疵部,因此發揮自行修復作用。
本發明之化學轉化鋁系鍍鋼板係藉由對鋁系合金鍍鋼板進行化學轉化處理而製造,不過化學轉化處理前之鋁系合金鍍鋼板的耐腐蝕性不足。因而,可能在保存或搬運化學轉化處理前之鋁系合金鍍鋼板或是進行成形加工中發生腐蝕。因此,藉由預先在化學轉化處理前之鋁系合金鍍鋼板上形成基底化學轉化塗膜,可確實防止化學轉化處理前之鋁系合金鍍鋼板中發生腐蝕。
將形成基底化學轉化塗膜之鋁系合金鍍鋼板實施保存、搬運或成形加工(包含焊接等)時,一部分之基底化學轉化塗膜會剝離、缺損或脫落。藉此,鋁系合金鍍鋼板之表面露出,不過該露出面係直接接觸包含含氟樹脂及4A族金屬化合物之化學轉化塗膜。
基底化學轉化塗膜顯示使鋁系合金鍍鋼板與化學轉化塗膜之密合性提高的作用。因而,形成於基底化學轉化塗膜剝離之部位的化學轉化塗膜,一般而言,其塗膜密合性也降低。但是,化學轉化塗膜中存在從直接接觸之鍍層溶解析出的鋁。因而,化學轉化塗膜之耐腐蝕性及塗膜密合性藉由該鋁之存在而提高。亦即,即使在顯示提高鋁系合金鍍鋼板與化學轉化塗膜之密合性的作用之基底化學轉化塗膜剝離的部位,仍可發揮化學轉化塗膜之耐腐蝕性及密合性不易降低的效果。另外,就化學轉化塗膜之耐腐蝕性及塗膜密合性藉由化學轉化塗膜中存在鋁而提高的機制敘述於後。
基底化學轉化塗膜可藉由使形成於底材之鋁系合金鍍鋼板表面的基底化學轉化處理液之塗布膜乾燥而形成。基底化學轉化處理液中包含閥金屬鹽、氟化物離子與溶劑之水。藉由使基底化學轉化處理液之塗膜乾燥,閥金屬鹽成為包含於基底化學轉化塗膜中之閥金屬的氧化物或氫氧化物,或是氟化物。
閥金屬之例中包含鈦、鋯、鉿、釩(V)、鈮、鉭(Ta)、鉬(Mo)及鎢(W)。添加於基底化學轉化處理液之閥金屬鹽可為閥金屬之鹵化物及含氧酸鹽等。添加之閥金屬鹽係氟化物時,亦作用為氟化物離子源。
鈦鹽之例中包含Kn
TiF6
(K:鹼金屬或鹼土類金屬、n:1或2)、K2
[TiO(COO)2
]、(NH4
)2
TiF6
、TiCl4
、TiOSO4
、Ti(SO4
)2
及Ti(OH)4
等。另外,基底化學轉化處理液中包含之氟化物離子源亦可為包含氟原子之閥金屬鹽,亦可為其他之可溶性氟化物(例如(NH4
)F等)。
為了使閥金屬鹽穩定化,宜在基底化學轉化處理液中添加有螯合作用之有機酸。有機酸可將金屬離子螯合化而使化學轉化處理液穩定。因而,有機酸之添加量設定成有機酸/金屬離子之莫耳比為0.02以上。有機酸之例中包含酒石酸、丹寧酸、檸檬酸、草酸、丙二酸、乳酸、醋酸及抗壞血酸等。其中酒石酸等之羥基羧酸及丹寧酸等之多價苯酚類,亦顯示使基底化學轉化處理液穩定化,並且補充氟化物之自行修復作用的作用,在提高密合性上亦有效。
基底化學轉化處理液中亦可添加各種金屬之正磷酸鹽或多磷酸鹽。為了使化學轉化塗膜中包含可溶性或難溶性之金屬磷酸鹽或複合磷酸鹽。
可溶性之金屬磷酸鹽或複合磷酸鹽從基底化學轉化塗膜溶解析出於塗膜瑕疵部,與底材之鋁系合金鍍鋼板的鍍成分(鋁等)反應,而使不溶性磷酸鹽析出。如此補充鈦氟化物之自行修復作用。此外,可溶性磷酸鹽離解時,因為氣氛進行若干酸性化,所以促進鈦氟化物之水分解,進一步促進難溶性鈦氧化物或氫氧化物的生成。
可溶性磷酸鹽或複合磷酸鹽之金屬可為鹼金屬、鹼土類金屬及錳(Mn)等。可溶性磷酸鹽或複合磷酸鹽亦可以各種金屬磷酸鹽之形態添加於基底化學轉化處理液,亦可組合各種金屬鹽與磷酸、多磷酸或磷酸鹽而添加於化學轉化處理液。
另外,難溶性之金屬磷酸鹽或複合磷酸鹽分散於基底化學轉化塗膜,消除塗膜瑕疵並且使塗膜強度提高。難溶性磷酸鹽或複合磷酸鹽之金屬可為鋁、鈦、鋯、鉿、鋅等。難溶性磷酸鹽或複合磷酸鹽亦可以各種金屬磷酸鹽之形態添加於化學轉化處理液,亦可組合各種金屬鹽與磷酸、多磷酸或磷酸鹽而添加於化學轉化處理液。
基底化學轉化處理液中亦可添加氟系、聚乙烯系、苯乙烯系等有機蠟,或二氧化矽、二硫化鉬、滑石等無機物潤滑劑等。藉由添加此等可使基底化學轉化塗膜之潤滑性提高。低熔點之有機蠟在使基底化學轉化處理液之塗布膜乾燥時,擴散於膜表面而發現潤滑性。另外,高熔點之有機蠟及無機系潤滑劑係分散而存在於塗膜中,不過塗膜之最表層藉由以島狀分布露出於塗膜表面,而發現潤滑性。
將使基底化學轉化處理液之塗布膜乾燥而獲得的基底化學轉化塗膜以螢光X射線、ESCA等實施元素分析時,測定基底化學轉化塗膜中包含之氧及氟的濃度。此等元素濃度比F/O(原子比率)宜為1/100以上。這是為了抑制所獲得之化學轉化處理鋼板的腐蝕。特別是元素濃度比F/O(原子比率)為1/100以上時,以塗膜瑕疵部作為起點而發生腐蝕的情形大幅減少。推測這是因為充足量之鈦氟化物預先包含於基底化學轉化塗膜中,而發揮自行修復作用。
化學轉化塗膜形成於上述鋁系合金鍍鋼板(化學轉化處理原板)之表面。亦可在化學轉化處理原板之表面進行形成基底之塗膜等的基底化學轉化處理,不過亦可不進行基底化學轉化處理。另外,在化學轉化處理原板之表面不進行基底化學轉化處理情況下,在化學轉化處理原板之表面直接形成化學轉化塗膜。該化學轉化塗膜使鋁系合金鍍鋼板之耐候性及耐水性等提高。
本發明之目的為使化學轉化塗膜之耐候性、耐水性及塗膜密合性均提高。如前述,為了使化學轉化塗膜之耐候性(耐紫外線性)提高,有機樹脂使用含氟樹脂即可。含氟樹脂大致上區分為溶劑系含氟樹脂與水系含氟樹脂。使用溶劑系含氟樹脂形成化學轉化塗膜之情況,揮發之溶劑的回收成為問題,不過使用水系含氟樹脂之情況,則不致發生此種問題。因此,本發明人嘗試使用處理容易之水系含氟樹脂形成耐候性、耐水性及塗膜密合性均優異的化學轉化塗膜。
如前述,按照本發明人之預備實驗,使用水系含氟樹脂之乳膠形成化學轉化塗膜情況下耐水性降低,是因為在製造水系含氟樹脂之乳膠時使用的乳化劑殘留於化學轉化塗膜中(參照後述之參考實驗)。因此,本發明人思考若是可幾乎不使用乳化劑來製造水系含氟樹脂之乳膠,應可抑制化學轉化塗膜耐水性之降低。而後,本發明人就各種水系含氟樹脂進行檢討結果,發現導入一定量之親水性官能團的含氟樹脂,可幾乎不使用乳化劑來製造水系乳膠,可輕易形成幾乎不含乳化劑之化學轉化塗膜。
此外,本發明人亦就不僅抑制化學轉化塗膜之耐水性降低,還使耐水性提高進行檢討。而後,從各種觀點檢討之結果,發現藉由增大水系含氟樹脂之分子量,且以4A族金屬化合物交聯水系氟樹脂,可使化學轉化塗膜之耐水性顯著提高。
而後,本發明人發現藉由在將導入親水性官能團之高分子量的含氟樹脂作為基礎之化學轉化處理液中進一步摻合4A族金屬化合物,可形成耐候性、耐水性及塗膜密合性均優異的化學轉化塗膜。
本發明之化學轉化鋁系鍍鋼板的化學轉化塗膜,係1)藉由摻合含氟樹脂(宜為含氟烯烴樹脂),使耐候性(耐紫外線性)提高。此外,2)藉由使用導入親水性官能團之含氟樹脂,儘量減少使用製造乳膠時之乳化劑,且3)藉由增大含氟樹脂之分子量,且4)以4A族金屬化合物使含氟樹脂交聯,而使耐候性(耐紫外線性)及耐水性提高。
以下,就化學轉化塗膜中包含之各成分作說明。
化學轉化塗膜包含含氟樹脂,更具體而言係含氟烯烴樹脂,作為主要成分。化學轉化塗膜中作為主要成分而包含之含氟樹脂的量宜為70~99質量%之範圍內。如前述,構成化學轉化塗膜之有機樹脂藉由使用含氟樹脂,可使化學轉化塗膜之耐候性(耐紫外線性)提高。
含氟樹脂宜係比有機溶劑系氟樹脂處理容易之水系含氟樹脂。所謂「水系含氟樹脂」係指具有親水性官能團之含氟樹脂。親水性官能團之適宜例中包含羧基、磺酸基及此等之鹽。羧基或磺酸基之鹽的例包含銨鹽、胺鹽、鹼金屬鹽等。
適宜之水系含氟樹脂(宜為含氟烯烴樹脂)具有0.05~5質量%之親水性官能團。具有0.05~5質量%之親水性官能團的含氟樹脂儘管幾乎不使用乳化劑,仍可作為水系乳膠。幾乎不含乳化劑之化學轉化塗膜可作為耐水性優異之化學轉化塗膜。
水系含氟樹脂中之親水性官能團的含量,可為水系含氟樹脂中包含之親水性官能團的總莫耳質量除以水系含氟樹脂之數均分子量而求出者。由於羧基之莫耳質量係45,磺酸基之莫耳質量係81,因此,求出水系含氟樹脂中包含之羧基及磺酸基個別數量,藉由個別乘上莫耳質量,而求出水系含氟樹脂中包含之親水性官能團的總莫耳質量。水系含氟樹脂之數均分子量係以GPC測定。
水系含氟樹脂中之羧基雖然形成鍍層表面與氫結合等,有助於提高化學轉化塗膜與鍍層表面之密合性,不過因為H+
不易離解,所以不易產生與4A族金屬化合物之交聯反應。另外,水系含氟樹脂中之磺酸基雖然H+
離解容易,但是若不與4A族金屬化合物交聯反應,而在未反應狀態下殘留於塗膜中時,因為水分子之吸附作用強,所以可能導致塗膜之耐水性顯著降低。因此,為了充分利用個別之特徵,水系含氟樹脂中宜包含羧基及磺酸基兩者。此時,羧基與磺酸基之比率宜為羧基/磺酸基之莫耳比為5~60之範圍內。
化學轉化塗膜中包含之水系含氟樹脂(宜為含氟烯烴樹脂)的數均分子量宜為1000以上,更宜為1萬以上,特別宜為20萬以上。
化學轉化塗膜中包含之水系含氟樹脂的分子量過小時,無法使化學轉化塗膜之透水性及耐水性充分提高。此種情況下,因為濕氣及腐蝕性氣體等輕易貫穿化學轉化塗膜而到達鍍鋼板,所以可能導致鍍鋼板輕易地腐蝕。此外,使用分子量小之水系含氟樹脂的情況,因為藉由光能等之作用而發生的自由基容易作用於聚合物鏈的末端,所以可能藉由水等之協同作用,而輕易地將水系含氟樹脂予以水分解。為了防止此等問題,只須某種程度增大化學轉化塗膜中包含之水系含氟樹脂的分子量,或是在水系含氟樹脂間形成交聯構造即可。藉由增大水系含氟樹脂之分子量,因為分子間力增強,化學轉化塗膜之凝聚力升高,所以耐水性提高。此外,因為將水系含氟樹脂之主鏈中的原子間結合穩定化,所以也不易產生水分解。
另外,化學轉化塗膜中包含之水系含氟樹脂的數均分子量宜為200萬以下。數均分子量超過200萬之情況,可能在凝膠化等之處理液穩定性上發生問題。
化學轉化塗膜中包含之水系含氟樹脂中的氟原子含量宜為7~20質量%之範圍內。氟原子含量未達7質量%之情況,無法使化學轉化塗膜之耐候性充分提高。另外,氟原子之含量超過20質量%的情況,塗料化困難,且可能密合性及乾燥性降低。水系含氟樹脂中之氟原子的含量可使用螢光X射線分析裝置來測定。
水系含氟樹脂如為氟烯烴與含親水性官能團單體之共聚物。所謂含親水性官能團單體係含羧基單體或含磺酸基單體。
氟烯烴之例中包含四氟乙烯、三氟乙烯、氯三氟乙烯、六氟丙烯、氟乙烯、偏氟乙烯、五氟丙烯、2,2,3,3-四氟丙烯、3,3,3-三氟丙烯、溴三氟乙烯、1-氯-1,2-二氟乙烯、1,1-二氯-2,2-二氟乙烯等。此等氟烯烴亦可單獨使用,亦可組合2種以上來使用。從耐候性(耐紫外線性)之觀點而言,此等氟烯烴中,宜為四氟乙烯、六氟丙烯等之全氟烯烴,或是偏氟乙烯。氯三氟乙烯等之含氯氟烯烴因為可能因氯離子產生腐蝕,所以不適宜。
含羧基單體之一例,如為以下之式(1)所示的不飽和羧酸,及此等之酯或酸酐等不飽和羧酸類。

上述式(1)所示之不飽和羧酸的例中包含丙烯酸、甲基丙烯酸、乙烯基乙酸、丁烯酸、肉桂酸、衣康酸、衣康酸單酯、馬來酸、馬來酸單酯、富馬酸、富馬酸單酯、5-己烯酸、5-庚烯酸、6-庚烯酸、7-辛烯酸、8-壬烯酸、9-癸烯酸、10-十一碳烯酸、11-十二碳烯酸、17-十八碳烯酸、油酸等。
含羧基單體之另外例,如有以下之式(2)所示的含羧基乙烯醚單體。

上述式(2)所示之含羧基乙烯醚單體的例中包含3-(2-烯丙氧基乙酯基)丙酸、3-(2-烯丙氧基丁酯基)丙酸、3-(2-烯乙氧基乙酯基)丙酸、3-(2-烯乙氧基丁酯基)丙酸等。
含磺酸基單體之例如有乙烯基磺酸、丙烯基磺酸、甲代烯丙基磺酸、苯乙烯磺酸、2-丙烯醯胺-2-甲基丙烷磺酸、2-甲基丙烯醯烴乙基磺酸、3-甲基丙烯醯烴基丙烷磺酸、4-甲基丙烯醯烴基丁烷磺酸、3-甲基丙烯醯烴基-2-烴基丙烷磺酸、3-丙烯醯基烴基丙烷磺酸、苯基烯丙基醚 酸、甲代烯丙基烴基苯磺酸、異戊二烯磺酸、3-烯丙氧基-2-烴基丙烷磺酸等。
氟烯烴與含親水性官能團單體之共聚物中,依需要亦可進一步共聚可共聚之其他單體。可共聚之其他單體如有羧酸乙烯酯類、烷基乙烯醚類、非氟系烯烴類等。
羧酸乙烯酯類可使相溶性及光澤提高,或是使玻璃態化溫度上昇。羧酸乙烯酯類之例中包含乙酸乙烯酯、丙酸乙烯酯、丁酸乙烯酯、異丁酸乙烯酯、三甲基乙酸乙烯酯、己酸乙烯酯、三級癸酸乙烯酯、月桂酸乙烯酯、硬脂酸乙烯酯、環己基羧酸乙烯酯、苯甲酸乙烯酯、對-三級丁基苯甲酸乙烯酯等。
烷基乙烯醚類可使光澤及柔軟性提高。烷基乙烯醚類之例中包含甲基乙烯醚、乙基乙烯醚、丁基乙烯醚等。
非氟系烯烴類可使撓性提高。非氟系烯烴類之例中包含乙烯、丙烯、正丁烯、異丁烯等。
藉由以習知之聚合法使上述單體共聚,可獲得具有親水性官能團之氟烯烴共聚物。此時,以氟烯烴共聚物具有0.05~5質量%之親水性官能團的方式,調整原料單體組合物中之氟烯烴量,幾乎不使用乳化劑即可製造氟烯烴共聚物之水系乳膠。在使用幾乎不含乳化劑(1質量%以下)之氟烯烴共聚物的乳膠所形成之化學轉化塗膜中幾乎不含乳化劑。
如此,構成化學轉化塗膜之水系含氟樹脂,藉由使用具有親水性官能團之含氟樹脂,可輕易形成幾乎不含乳化劑之化學轉化塗膜。如此形成之化學轉化塗膜幾乎看不到因乳化劑殘留造成耐水性老化,而發揮優異之耐水性。
化學轉化塗膜包含4A族金屬化合物。4A族金屬化合物容易與水系含氟樹脂中之羧基及磺酸基等的官能團反應,而促進水系含氟樹脂之硬化或交聯反應。因而,即使低溫乾燥仍可使化學轉化塗膜之耐水性提高。
含氟樹脂交聯時使用三聚氰胺樹脂及異氰酸酯樹脂等的情況,有耐候性容易老化的問題。例如,使用三聚氰胺樹脂而硬化之化學轉化塗膜,其酯結合及甲酸乙酯(formic ether)結合等藉由氧化、水分解而耐候性立即老化。此外,亦藉由酸雨中包含之硫酸離子及硝酸離子等酸性物質切斷交聯構造,而進行耐候性老化。使用異氰酸酯樹脂而硬化之化學轉化塗膜,因為形成於交聯部分之氨基甲酸酯結合比氟(F)結合弱,所以先切斷交聯構造而進行耐候性老化。
相對於此,藉由在含氟樹脂之交聯中使用4A族金屬化合物,即可避免此種問題,亦可使耐候性提高。
此外,4A族金屬化合物亦使塗膜密合性及耐水性提高。亦即,存在於鋁系合金鍍鋼板之表面的強固之鋁氧化物雖使化學轉化塗膜之密合性降低,不過藉由使化學轉化塗膜中包含4A族金屬化合物,可抑制該鋁氧化物造成之塗膜密合性的降低。此外,4A族金屬化合物亦成為與藉由蝕刻反應而溶解析出之鋁離子反應的4A族金屬離子之供給源。反應生成物在鍍層與化學轉化塗膜之界面稠化,使初期之耐腐蝕性提高。4A族金屬之例中包含鈦、鋯、鉿等。
化學轉化塗膜中之4A族金屬化合物的含量,對含氟樹脂以金屬換算宜為0.1~5質量%之範圍內。含量以金屬換算未達0.1質量%之情況,無法充分抑制因鋁氧化物稠化造成的不良影響,此外,無法使水系含氟樹脂充分交聯,結果無法使化學轉化塗膜之耐水性充分提高。另外,含量以金屬換算超過5質量%之情況,化學轉化塗膜成為多孔質,可能造成加工性、耐候性降低。
化學轉化塗膜中之4A族金屬化合物的金屬換算量,可藉由使用螢光X射線分析裝置來測定。
如上述,化學轉化塗膜中存在從鍍層溶解析出之鋁。該鋁有助於耐腐蝕性之提高。藉由存在鋁而耐腐蝕性提高,推測是因為以下的機制。亦即,1)因為化學轉化處理液係弱鹼性,塗布化學轉化處理液時,鍍層中包含之鋁的氧化物及金屬鋁選擇性地溶解析出於化學轉化處理液中。2)在化學轉化處理液之pH區域,鋁以Al(OH)4 -
之狀態溶解於化學轉化處理液中。3)使化學轉化處理液乾燥而形成化學轉化塗膜時,化學轉化處理液中之鋁藉由脫水縮合等滲入化學轉化塗膜中。4)結果化學轉化塗膜之絕緣性及緻密度等提高,且耐腐蝕性提高。
化學轉化塗膜宜進一步包含磷酸鹽。磷酸鹽與鋁系合金鍍鋼板之鍍層表面反應,使化學轉化塗膜對鋁系合金鍍鋼板之密合性提高。
磷酸鹽之種類係具有磷酸陰離子的化合物,只要係水溶性者即可,並無特別限定。磷酸鹽之例中包含磷酸鈉、磷酸銨、磷酸鎂、磷酸鉀、磷酸錳、磷酸鋅、正磷酸、偏磷酸、焦磷酸(二磷酸)、三磷酸、四磷酸等。此等磷酸鹽亦可單獨使用,亦可組合2種以上來使用。
化學轉化塗膜中之磷酸鹽的含量,對含氟樹脂,作為磷換算量,宜為0.05~3質量%之範圍內。磷換算量未達0.05質量%之情況,與鍍層表面之反應不足,無法使化學轉化塗膜之密合性充分提高。另外,磷換算量超過3質量%之情況,與4A族金屬化合物之反應進行過度,而有損4A族金屬化合物之交聯效果。
化學轉化塗膜中之磷酸鹽的磷換算量,可藉由使用螢光X射線分析裝置來測定。
化學轉化塗膜宜進一步包含矽烷耦合劑。藉由摻合矽烷耦合劑,可使化學轉化塗膜之密合性更加提高。矽烷耦合劑係使用包含氨基、環氧基、巰基、丙烯氧基(acryloxy)、甲基丙烯醯氧基、烷氧基、乙烯基、苯乙烯基、異氰酸基、氯丙基等之官能團的1種或2種以上之矽烷化合物。
化學轉化塗膜中之矽烷耦合劑的含量,宜為對含氟樹脂在0.5~5質量%的範圍內。矽烷耦合劑之含量未達0.5質量%的情況,無法使化學轉化塗膜之密合性充分提高。另外,矽烷耦合劑之含量超過5質量%的情況,塗膜密合性飽和,而不再繼續提高。
化學轉化塗膜中之矽烷耦合劑的含量可使用螢光X射線分析裝置來測定。
化學轉化塗膜之膜厚宜為0.5~10μm的範圍內。膜厚未達0.5μm之情況,無法充分賦予耐腐蝕性及耐變色性等。另外,膜厚即使超過10μm,仍無法期待性能伴隨膜厚之增加而提高。
本發明之化學轉化鋁系鍍鋼板的製造方法並無特別限定,例如係藉由以下的方法來製造。
本發明之化學轉化鋁系鍍鋼板的製造方法包含:1)準備鋁系合金鍍鋼板(化學轉化處理原板)之第1步驟;2)準備化學轉化處理液之第2步驟;及3)在鋁系合金鍍鋼板之表面形成化學轉化塗膜的第3步驟。另外,經由基底化學轉化塗膜而在鋁系合金鍍鋼板之表面形成化學轉化塗膜的情況下,在形成化學轉化塗膜之第3步驟之前,進一步包含在鋁系合金鍍鋼板之表面塗布基底化學轉化處理液,使其乾燥而形成基底化學轉化塗膜之步驟。
第1步驟就化學轉化處理原板,係準備前述之鋁系合金鍍鋼板。
第2步驟係準備包含具有前述親水性官能團之含氟樹脂(宜為含氟烯烴樹脂)與4A族金屬化合物的化學轉化處理液。
化學轉化處理液係藉由在前述具有親水性官能團之含氟樹脂(宜為含氟烯烴樹脂)的水系乳膠中添加4A族金屬化合物來調製。添加於化學轉化處理液之4A族金屬化合物係使用4A族金屬之含氧酸鹽、氟化物、氫氧化物、有機酸鹽、碳酸鹽、過氧化鹽等。含氧酸鹽之例中包含含氫酸鹽、銨鹽、鹼金屬鹽、鹼土金屬鹽等。化學轉化處理液中進一步依需要亦可添加磷酸鹽及矽烷耦合劑等。
水系乳膠中包含之含氟樹脂的數均分子量宜為1000以上,更宜為1萬以上,特別宜為20萬以上。如前述,係為了在化學轉化塗膜上賦予耐水性。另外,從處理液之穩定性的觀點而言,含氟樹脂之數均分子量宜為200萬以下。
含氟樹脂從幾乎不使用乳化劑來調製水系乳膠的觀點而言,宜具有0.05~5質量%之親水性官能團。
含氟樹脂之水系乳膠中的乳化劑含量宜為1質量%以下。乳化劑超過1質量%之情況,在第3步驟中形成化學轉化塗膜之情況下,有時乳化劑可能因乾燥溫度而殘留於化學轉化塗膜中,如此,當乳化劑殘留於化學轉化塗膜中時,因為化學轉化塗膜之耐水性顯著降低所以不適宜。如前述,係具有親水性官能團之含氟樹脂時,即使乳化劑之量為1質量%以下,仍可調製水系乳膠。
亦可包含於含氟樹脂之水系乳膠中的乳化劑,從耐候性及耐水性之觀點而言,宜為全氟辛酸之銨鹽、全氟壬酸之銨鹽等的氟系乳化劑。其他,亦可使用習知之氟系界面活性劑作為乳化劑。
化學轉化處理液中之含氟樹脂的含量,對水100質量部宜為10~70質量部之範圍內。含氟樹脂之含量未達10質量部的情況,在乾燥過程中水之蒸發量多,可能導致化學轉化塗膜之成膜性及緻密性降低。另外,含氟樹脂之含量超過70質量部的情況,可能使化學轉化處理液之保存穩定性降低。
化學轉化處理液中之4A族金屬的含氧酸鹽、氟化物、氫氧化物、有機酸鹽、碳酸鹽或過氧化鹽之含量,對含氟樹脂100質量部,以金屬換算宜為0.1~5質量部之範圍內。此等鹽之含量未達0.1質量部的情況,交聯反應及與鍍層表面之反應不足,無法使化學轉化塗膜之耐水性及塗膜密合性充分提高。另外,此等鹽之含量超過5質量部的情況,可能進行交聯反應,化學轉化處理液之保存穩定性降低。
在化學轉化處理液中添加磷酸鹽之情況,化學轉化處理液中之磷酸鹽的含量,對含氟樹脂100質量部,以磷換算宜為0.05~3質量部之範圍內。磷酸鹽之含量未達0.05質量部的情況,無法使化學轉化塗膜之密合性充分提高。另外,磷酸鹽之含量超過3質量部的情況,可能會與4A族金屬化合物過度進行反應,因4A族金屬化合物而損害交聯效果。
化學轉化處理液中添加矽烷耦合劑之情況,化學轉化處理液中之矽烷耦合劑的含量,對含氟樹脂100質量部,宜為0.5~5質量部之範圍內。矽烷耦合劑之含量未達0.5質量部的情況,無法使化學轉化塗膜之密合性充分提高。另外,矽烷耦合劑之含量超過5質量部的情況,塗膜密合性飽和,不再繼續提高。此外,可能導致處理液之穩定性降低。
化學轉化處理液中之其他成分,依需要亦可添加蝕刻劑、無機化合物、潤滑劑、著色顏料、染料等。蝕刻劑係使用氟化物等。蝕刻劑藉由活化鍍層表面更加升高化學轉化塗膜之密合性。鎂(Mg)、鈣(Ca)、鍶(Sr)、釩、鎢、錳、硼(B)、矽、錫(Sn)等無機化合物(氧化物、磷酸鹽等)將化學轉化塗膜緻密化而使耐水性提高。氟系、聚乙烯系、苯乙烯系等之有機潤滑劑;二硫化鉬及滑石等之無機潤滑劑從化學轉化處理液帶進塗膜,使化學轉化塗膜之潤滑性提高,進一步使化學轉化鋁系鍍鋼板之加工性提高。此外,藉由摻合無機顏料、有機顏料及有機染料等,可在化學轉化塗膜上賦予指定之色調。
第3步驟係在第1步驟所準備之鋁系合金鍍鋼板的表面形成化學轉化塗膜。形成化學轉化塗膜時,只須將第2步驟所準備之化學轉化處理液塗布於第1步驟所準備之鋁系合金鍍鋼板的表面並使其乾燥即可。
化學轉化處理液之塗布方法並無特別限定,從習知之方法中適宜選擇即可。此種塗布方法之例中包含輥塗法、簾流法、旋塗法、噴塗法、浸漬昇降法等。
化學轉化處理液之乾燥亦可以常溫乾燥,不過考慮連續作業時,宜保持在50℃以上以縮短乾燥時間。但是,超過300℃保持之情況,可能造成有機成分熱分解,使化學轉化塗膜之性能降低。本發明之製造方法,因為化學轉化處理液中所含之乳化劑含量少,所以即使乾燥溫度為50℃程度,仍可形成幾乎不含乳化劑,且耐水性優異之化學轉化塗膜。
藉由以上之程序,可製造耐候性、耐水性及塗膜密合性均優異之本發明的化學轉化鋁系鍍鋼板。
形成基底化學轉化塗膜之步驟,係在形成化學轉化塗膜之前,在第1步驟所準備之鋁系合金鍍鋼板的表面塗布基底化學轉化處理液而形成塗布膜。基底化學轉化處理液例如可以輥塗法、旋塗法、噴塗法等等塗布。基底化學轉化處理液之塗布量宜以閥金屬附著量為1mg/m2
以上之方式作調整。這是為了在獲得之化學轉化處理鋼板上賦予充分之耐腐蝕性。此外,基底化學轉化處理液之塗布量宜以所形成之基底化學轉化塗膜的厚度為3nm以上,1000nm以下之方式作調整。在3nm以上發現充分之耐腐蝕性,超過1000nm時,若將鋼板進行成形加工時,可能藉由應力而發生破裂。
藉由將形成於鋁系合金鍍鋼板表面之塗布膜不實施水洗而乾燥,可形成基底化學轉化塗膜。雖然亦可以常溫實施乾燥,不過考慮連續作業時,保持在50℃以上可縮短乾燥時間。不過超過200℃之乾燥溫度時,化學轉化處理被膜中包含之有機成分會熱分解,而損害有機成分賦予之特性。
以下,參照實例詳細說明本發明,不過本發明並非藉由此等實例而限定。
將板厚為0.8mm之SPCC作為底材,來製作熔化鋁-9質量%矽合金鍍鋼板(鍍附著量45g/m2
)。本實例係使用該熔化鋁-9質量%矽合金鍍鋼板作為化學轉化處理原板。
在各鍍鋼板之表面塗布表1所示之組合的化學轉化處理液,以到達板溫140℃加熱乾燥,而形成膜厚為2.0μm之化學轉化塗膜。
表1所示之處理液No.1~10的化學轉化處理液,係在包含含氟樹脂(其包含指定量之羧基及磺酸基)與乳化劑的水系乳膠(不揮發成分為25質量%;參照表2)中添加4A族金屬化合物等來調製。處理液No.11之化學轉化處理液,係在包含氨基甲酸酯樹脂與乳化劑之水系乳膠(不揮發成分為25質量%;參照表2)中添加4A族金屬化合物等來調製。
包含含氟樹脂之水系乳膠係在水溶劑中添加指定量之氟烯烴、含羧基單體、含磺酸基單體及乳化劑,使此等共聚反應而得。包含氨基甲酸酯樹脂之水系乳膠使用PR135(Sumika Bayer Urethane Co.,Ltd.)。矽烷耦合劑使用A-1891(Momentive Performance Materials Japan聯合公司)。
以螢光X射線分析裝置測定對於各化學轉化鋁系鍍鋼板之化學轉化塗膜中的有機樹脂之4A族金屬、磷酸鹽及矽烷耦合劑的量。磷酸鹽及矽烷耦合劑之含量從磷及矽之測定值算出。就各化學轉化處理液,將對於所形成之化學轉化塗膜中的有機樹脂之4A族金屬、磷酸鹽及矽烷耦合劑的量顯示於表3。
從各化學轉化鋁系鍍鋼板切下試驗片,按照JIS K5600-7-7: 2008實施促進耐候性試驗(氙燈法)。本試驗係將在照射氙燈之光的120分鐘之中噴射水18分鐘的過程作為1個周期(2小時),並反覆實施該過程0~1000個周期(0、500、1000個周期)。
就各化學轉化鋁系鍍鋼板,藉由剖面顯微鏡測定促進耐候試驗前後之化學轉化塗膜的厚度,求出塗膜剩餘率。就各化學轉化鋁系鍍鋼板,於塗膜剩餘率為95%以上之情況評估為「◎」,80%以上,未達95%之情況評估為「○」,60%以上,未達80%之情況評估為「△」,30%以上,未達60%之情況評估為「▲」,未達30%之情況評估為「×」。
就各化學轉化鋁系鍍鋼板使用促進耐候試驗前後之試驗片(尺寸:30mm×150mm),進行拉延筋(draw bead)試驗(金屬模之壓邊筋(bead))高度:4mm,加壓力:1.0kN)後,計測金屬模滑動之部分的塗膜剩餘率。塗膜剩餘率為95%以上之情況評估為「◎」,80%以上,未達95%之情況評估為「○」,60%以上,未達80%之情況評估為「△」,30%以上,未達60%之情況評估為「▲」,未達30%之情況評估為「×」。
就各化學轉化鋁系鍍鋼板,使用促進耐候試驗後之試驗片進行鹽水噴霧試驗(按照JIS Z2371;120小時),評估平坦部之白銹發生面積率。就各化學轉化鋁系鍍鋼板,白銹發生面積率為5%以下之情況評估為「◎」,超過5%,10%以下之情況評估為「○」,超過10%,30%以下之情況評估為「△」,超過30%,50%以下之情況評估為「▲」,超過50%之情況評估為「×」。
就各化學轉化鋁系鍍鋼板(實例1~5、參考例6、實例7、比較例1~4),將使用之處理液種類,以及耐候性試驗、塗膜密合性試驗及平坦部耐腐蝕性試驗的評估結果顯示於表4。
耐候性藉由促進耐候性試驗後的化學轉化塗膜之塗膜剩餘率來評估。形成包含氨基甲酸酯樹脂之化學轉化塗膜的比較例4之化學轉化鋁系鍍鋼板,經過500個周期(相當於暴露於室外5年)化學轉化塗膜消失。另外,形成包含具有指定量之親水性官能團的含氟樹脂及4A族金屬化合物之化學轉化塗膜的實例1~5及7之化學轉化鋁系鍍鋼板,即使反覆1000個周期(相當於暴露於室外10年)後,化學轉化塗膜之膜厚幾乎無變化。
塗膜密合性藉由拉延筋試驗後的塗膜剩餘率來評估。形成包含氨基甲酸酯樹脂之化學轉化塗膜的比較例4之化學轉化鋁系鍍鋼板,經過500個周期(相當於暴露於室外5年),因為化學轉化塗膜幾乎消失,所以在拉延筋試驗後塗膜亦不存在。另外,形成包含具有指定量之親水性官能團的含氟樹脂及4A族金屬化合物之化學轉化塗膜的實例1~5及7之化學轉化鋁系鍍鋼板,即使反覆1000個周期(相當於暴露於室外10年)後,塗膜之密合性仍然良好。
耐腐蝕性藉由鹽水噴霧後之白銹發生面積率來評估。形成包含氨基甲酸酯樹脂之化學轉化塗膜的比較例4之化學轉化鋁系鍍鋼板,雖然在促進耐候性試驗前耐腐蝕性良好,但是伴隨塗膜消失而耐腐蝕性顯著降低。此外,形成包含具有過多量或過少量之親水性官能團的含氟樹脂之化學轉化塗膜的比較例1、2之化學轉化鋁系鍍鋼板、及形成不含4A族金屬化合物之化學轉化塗膜的比較例3之化學轉化鋁系鍍鋼板,從促進耐候性試驗前耐腐蝕性差。另外,
形成包含具有指定量之親水性官能團的含氟樹脂及4A族金屬化合物之化學轉化塗膜的實例1~5及7之化學轉化鋁系鍍鋼板,即使反覆1000個周期(相當於暴露於室外10年)後,耐腐蝕性仍然良好。
從以上結果瞭解,本發明之化學轉化鋁系鍍鋼板的耐候性、耐腐蝕性及塗膜密合性優異。
3.化學轉化鋁系鍍鋼板之製作(2)
(1)基底化學轉化塗膜之形成
在前述之鋁系合金鍍鋼板的表面塗布表5所示之組合的基底化學轉化處理液後,以到達板溫70~170℃加熱乾燥而形成基底化學轉化塗膜。並使用螢光X射線分析裝置分析所形成之基底化學轉化塗膜的組合。將結果顯示於表6。
(2)化學轉化塗膜之形成
在所形成之基底化學轉化塗膜的表面塗布前述之處理液No.7的化學轉化處理液,並以到達板溫140℃加熱乾燥,而形成膜厚為2.0μm之化學轉化塗膜。
4.化學轉化鋁系鍍鋼板之評估(2)
藉由與前述「化學轉化鋁系鍍鋼板之評估(1)」同樣的方法,就製作之化學轉化鋁系鍍鋼板實施促進耐候性試驗,而後評估所製作之化學轉化鋁系鍍鋼板的耐候性、耐變黑性及平坦部及交叉切割(cross cut)部之耐腐蝕性。評估結果顯示於表7。就交叉切割部之耐腐蝕性,藉由以下所示之程序作評估。
交叉切割部之耐腐蝕性的評估
就各化學轉化鋁系鍍鋼板,在促進耐候試驗後,在表面形成X形切入部(交叉切割部),使鍍層露出,而得試驗片。對所得試驗片進行鹽水噴霧試驗(依JIS Z2371;120小時),評估交叉切割部之白銹發生面積率。就各化學轉化
處理鋁系鍍鋼板,白銹發生面積率5%以下時評估為「◎」,超過5%,10%以下時評估為「○」,超過10%,30%以下時評估為「△」,超過30%,50%以下時評估為「▲」,超過50%時評估為「×」。
在基底化學轉化塗膜之上,形成包含具有指定量之親水性官能團的含氟樹脂及4A族金屬化合物之化學轉化塗膜的實例8~15之化學轉化鋁系鍍鋼板,即使反覆1000個周期(相當於暴露於室外10年)後,化學轉化塗膜之膜厚及明亮度幾乎不降低。
此外,任何一個實例中,在平坦部之耐腐蝕試驗中均顯示良好的結果。再者,任何一個實例中,在交叉切割部之耐腐蝕試驗中均顯示大致良好的結果。這是因為基底化學轉化塗膜發揮自行修復作用,而修復了交叉切割部(塗膜瑕疵部)。特別是基底化學轉化塗膜中包含磷(P)之實例8~13的化學轉化鋁系鍍鋼板,交叉切割部之耐腐蝕性更優異。
參考實驗係顯示調查氟樹脂塗膜中之4A族金屬化合物的量及乳化劑之量與透濕度的關係之結果。
將在以成為1質量%之方式添加含親水性官能團單體,以成為1質量%之方式添加乳化劑所製作之具有親水性官能團的含氟樹脂之水系乳膠中,添加指定量之4A族金屬化合物所調製的化學轉化處理液,以桿塗機(bar coater)塗布於鍍鋼板之表面,以到達板溫140℃加熱乾燥,而形成膜厚為30μm之氟樹脂塗膜。從鍍鋼板剝離該氟樹脂塗膜,切成指定之大小作為試驗片。就各試驗片(游離氟樹脂塗膜)按照JIS Z0208測定透濕度(測定條件:溫度40±0.5℃,相對濕度90±2%,24小時)。
圖1係顯示氟樹脂塗膜中之4A族金屬的量與透濕度之關係圖。從該圖瞭解藉由將氟樹脂塗膜中之4A族金屬的量調成0.1質量%以上,可使氟樹脂塗膜之透濕度顯著降低。
將在以成為1質量%之方式添加含親水性官能團單體,並添加指定量之乳化劑所製作之具有親水性官能團的含氟樹脂之水系乳膠中,以使最終濃度以金屬換算成為1質量%之方式添加4A族金屬化合物所調製的化學轉化處理液,以桿塗機塗布於鍍鋼板之表面,以到達板溫140℃加熱乾燥,而形成膜厚為30μm之氟樹脂塗膜。從鍍鋼板剝離該氟樹脂塗膜,切成指定之大小作為試驗片。就各試驗片(游離氟樹脂塗膜)按照JIS Z0208測定透濕度(測定條件:溫度40±0.5℃,相對濕度90±2%,24小時)。
圖2係顯示含氟樹脂之乳膠中的乳化劑濃度與氟樹脂塗膜之透濕度的關係圖。從該圖瞭解藉由將乳膠中之乳化劑的濃度調成1質量%以下,可使氟樹脂塗膜之透濕度顯著降低。
從以上結果瞭解4A族金屬化合物之量多,且乳化劑之剩餘量少的氟樹脂塗膜具有優異的耐水性。
本申請案依據2010年6月18日申請之日本特願2010-139682及2011年2月28日申請之日本特願2011-042209主張優先權。記載於該申請說明書及圖式之內容,全部援用於本案說明書中。
本發明之化學轉化鋁系鍍鋼板,因為耐候性、耐水性、塗膜密合性及耐腐蝕性優異,所以有效用在外裝建材等各種用途上。例如本發明之化學轉化鋁系鍍鋼板適合使用在1)塑料棚室(vinyl house)或農業房屋用之鋼管、型鋼、支柱、樑、搬運用構件;2)隔音牆、防音牆、吸音牆、防雪牆、護欄、高欄、防護柵、支柱;3)鐵道車輛用構件、架線用構件、電性設備用構件、安全環境用構件、構造用構件、太陽光架台等之用途上。
鋁系合金鍍鋼板在高溫高濕下與塗膜充分密合,並且耐腐蝕性優異。因而本發明之化學轉化鋁系鍍鋼板特別適合用作在高溫高濕環境下使用的外裝用材料。
圖1係顯示氟樹脂塗膜中之4A族金屬的量與透濕度之關係圖。
圖2係顯示含氟樹脂之乳膠中的乳化劑濃度與氟樹脂塗膜之透濕度的關係圖。
Claims (10)
- 一種化學轉化鋁系鍍鋼板,包括:鋁系合金鍍鋼板,其包含85~99質量%之鋁;及膜厚為0.5~10μm之化學轉化塗膜,其形成於前述鋁系合金鍍鋼板之表面;且前述化學轉化塗膜含有:含氟樹脂,其含有0.05~5質量%之選自由羧基、磺酸基及此等之鹽構成的群之親水性官能團與7~20質量%之氟(F)原子;及4A族金屬化合物,其對前述含氟樹脂以金屬換算為0.1~5質量%,其中前述含氟樹脂具有之羧基與磺酸基的比率以羧基/磺酸基之莫耳比為5~60的範圍內。
- 如申請專利範圍第1項之化學轉化鋁系鍍鋼板,其中前述化學轉化塗膜進一步含有磷酸鹽,前述磷酸鹽對前述含氟樹脂之量以磷(P)換算為0.05~3質量%的範圍內。
- 如申請專利範圍第1項之化學轉化鋁系鍍鋼板,其中前述化學轉化塗膜進一步含有矽烷耦合劑,前述矽烷耦合劑對前述含氟樹脂之量為0.5~5質量%的範圍內。
- 如申請專利範圍第1項之化學轉化鋁系鍍鋼板,其中前述4A族金屬選自由鈦(Ti)、鋯(Zr)、鉿(Hf)及此等之組合構成的群。
- 如申請專利範圍第1項之化學轉化鋁系鍍鋼板,其中進一步具有基底化學轉化塗膜,其形成於前述鋁系合金鍍 鋼板與前述化學轉化塗膜之間,且含有閥金屬(valve metal)之氧化物或氫氧化物、及閥金屬的氟化物,其中所述閥金屬為選自由鈦、鋯、鉿、釩、鈮、鉭、鉬及鎢所組成的群組中的至少一種。
- 一種化學轉化鋁系鍍鋼板之製造方法,包括以下步驟:準備包含85~99質量%之鋁的鋁系合金鍍鋼板;及在前述鋁系合金鍍鋼板之表面塗布化學轉化處理液,使其乾燥,而形成膜厚為0.5~10μm之化學轉化塗膜;前述化學轉化處理液含有:含氟樹脂,其含有0.05~5質量%之選自由羧基、磺酸基及此等之鹽構成的群之親水性官能團與7~20質量%之氟原子,數均分子量為1000~200萬之範圍內;及4A族金屬之含氧酸鹽、氟化物、氫氧化物、有機酸鹽、碳酸鹽或過氧化鹽之任何一個,且前述4A族金屬之含氧酸鹽、氟化物、氫氧化物、有機酸鹽、碳酸鹽或過氧化鹽對前述含氟樹脂之量,以金屬換算為0.1~5質量%之範圍內,其中前述含氟樹脂具有之羧基與磺酸基的比率以羧基/磺酸基之莫耳比為5~60的範圍內。
- 如申請專利範圍第6項之化學轉化鋁系鍍鋼板的製造方法,其中前述化學轉化處理液進一步含有磷酸鹽,前述磷酸鹽對前述含氟樹脂之量以磷換算為0.05~3質量%的範圍內。
- 如申請專利範圍第6項之化學轉化鋁系鍍鋼板的製 造方法,其中前述化學轉化處理液進一步含有矽烷耦合劑,前述矽烷耦合劑對前述含氟樹脂之量為0.5~5質量%的範圍內。
- 如申請專利範圍第6項之化學轉化鋁系鍍鋼板的製造方法,其中前述4A族金屬選自由鈦、鋯、鉿及此等之組合構成的群。
- 如申請專利範圍第6項之化學轉化鋁系鍍鋼板的製造方法,其中在形成前述化學轉化塗膜的步驟之前,進一步包含在前述鋁系合金鍍鋼板之表面塗布基底化學轉化處理液,使其乾燥,而形成基底化學轉化塗膜之步驟,並且前述基底化學轉化處理液含有閥金屬鹽與氟化物離子。
