200946341 九、發明說明: 【發明所屬之技術領域】 本發明係關於熱固性聚合物或包含羥基聚合物及I里基聚 合物交聯劑之無曱醛黏結劑系統。本發明亦有關利用此無 甲醛黏結劑系統製造之複合材料及製造該等複合材料之方 法。 本申請案主張2007年12月21曰申請之美國臨時專利中請 案第61/010,374號之權利,該案之全文以引用的方式併入 本文中。 【先前技術】 合成聚合物已用於多種應用中。在許多應用中,該等合 成聚合物係經交聯以達成所需性能特性》對於過去六十 年’一大類重要商用熱固性聚合物已利用甲醛基交聯劑。 此基於甲醛之交聯劑傳統上已提供一高效且成本上有利之 黏結劑以製造各種複合材料。甲醛基交聯劑之實例包括三 聚氰胺-甲醛、脲-甲醛、酚-甲醛及丙烯醯胺_甲醛加成 物。隨毒性及環境問題發展,已有正進行替代甲醛基交聯 系統的研究。然而,該等替代系統具有明顯不足處,包括 高成本、低或慢固化、需要終端用戶改變其等之商用高速 率應用設備、排放毒性組份或揮發性有機化合物(除甲醛 外)、防濕性不足、黏結劑與基板間之不充分黏結及需低 PH以固化黏結劑而導致製造設備產生腐蝕問題。 傳統無甲醛黏結劑系統通常不如曱醛基熱固性樹脂。此 外,傳統無曱醛黏結劑系統(諸如基於聚丙烯酸之彼等物) 137179.doc 200946341 在低pH(例如,小於3)下固化,其在製程設備中會產生腐 蚀問題。因此,需要可在大於3之阳、甚至在中性pH範圍 下固化之無甲醛黏結劑系、统。 -些無曱《結齊U統利用小分子㈣錄鹽作爲交聯 劑。該等系統具有排放問題,諸如釋放氨。因此,需要限 制或最小化排放問題諸如釋放氨之無甲醛黏結劑系統。其 他無曱搭黏結劑系統係以醛類諸如乙二醛取代黏結劑系統 參 中之甲醛。不幸地,大多數醛類(包括乙二醛)具有毒性及 環境問題。因此’需要不使用搭類交聯劑之無甲酸黏结劑 系統。 【發明内容】 在一實施例中,本發明提供利用無曱醛黏結劑系統與礦 物綿或木質纖維素基板製造之複合材料。該等無曱醛黏結 劑係羥基聚合物與羥基聚合物交聯劑之混合物。在另一實 施例中,本發明提供藉由將羥基聚合物與羥基聚合物交聯 Φ 劑之混合物沉積在礦物綿或木質纖維素基板上且固化該經 處理之基板以製造該等複合材料之方法。 【實施方式】 基於本發明之目的,複合材料係經無甲酿黏結劑處理基 板形成之製造物件或產物。本發明中實用之基板包括諸如 礙物綿及木質纖維素基板之材料。例如’可以水溶液形式 將無甲醛黏結劑施加在基板上且經固化形成複合材料。 基於本發明之目的’礦物绵意指由礦物或金屬氧化物製 4之纖維’其可為合成或天然且包括玻璃纖維、陶免纖 137179.doc 200946341 維、礦物綿及岩綿(亦已知為石綿)。礦物綿為用於絕緣及 過濾之無機物質。材料像玻璃纖維及陶瓷纖維實際係由礦 物或金屬氧化物組成之礦物綿。 當基板為玻璃纖維時,製造之玻璃纖維複合材料可以輥 或棒或鬆填絕緣形式用作熱或聲音之絕緣;作爲頂板與地 板產物諸如天花板及地磚之增強氈;作爲印刷電路板與電 池隔板之微玻璃基基板;作爲濾器料(filter st〇ck)及帶料 (tape stock);及用於增強非水泥基及水泥基石工塗層。 基於本發明之目的,「木質纖維素基板(lig〇ceUui〇sic substrate)」係定義為用於製造木質纖維素複合材料(諸如 木材、亞麻、大麻及麥桿,包括小麥、水稻及大麥麥桿, 但不包括纖維素纖維諸如用於造紙之彼等物)之木質纖維 素原料。在一態樣中,木質纖維素基板係木材。木質纖維 素基板可經加工成任何適宜形式及大小,包括各種顆粒或 碎片諸如晶片、薄片、纖維、束狀材、板片、木飾條、刨 屑、木屑及其組合。可將黏結劑沉積在木質纖維素基板上 且其經固化形成木質纖維素複合材料。利用本發明無甲醛 黏結劑製造之木質纖維素複合材料包括粒塑板、夾板、定 向結構创花板(OSB)、大片刨花板、纖維板(包括中密度及 南密度纖維板)、積層平行束狀材(PSL)、積層束狀板 (LSL)、積層單板材(LVL)及類似產品。 根據本發明之「無曱搭黏結劑(Formaldehyde free bmders)」具有至少—種或多種羥基聚合物及一種或多種 經基聚合物交聯劑。「無曱經黏結劑(F〇rnlaldehyde free 137179.doc 200946341 binders)」意指黏結劑大體為無甲醛,其中其包含具有約 100 ppm或更少之曱醛總含量之成份。在本發明之一實施 例中,無曱醛黏結劑不包含任何具有甲醛之成份,其中無 甲酸黏結劑稱爲「完全無曱醛黏結劑(c〇mpletely formaldehyde free binders)」。基於本發明之目的,「羥基 聚合物(hydroxyl P〇lymers)」為任何包含羥基之合成聚合 物。該羥基聚合物包括(例如)包含乙烯醇官能性之均聚物 及共聚物及包含羥基烷基(曱基)丙烯酸酯部分(諸如經乙基 ® 丙烯酸酯或羥丙基甲基丙烯酸酯)之聚合物。然而,經基 聚合物不包括小分子多元醇諸如山梨醇、甘油、丙二酵 等。亦可使用羥基聚合物之混合物且根據系統可提供有益 作用。 本發明中實用之交聯劑係稱爲羥基聚合物交聯劑。本發 明中可互換使用術語「羥基聚合物交聯劑(hydr〇xy polymer crosslinker)」與「交聯劑(cr〇sslinker)」。基於本 ❿ 發明之目的,「羥基聚合物交聯劑(hydroxy p〇lymer crosslinkers)」包括任何可與羥基聚合物或其衍生物反應 形成二或多鍵之材料。該等鍵包括(但不限於)共價鍵、離 子鍵、氫鍵或任何其組合。 羥基聚合物具有衆多能與羥基聚合物交聯劑上之官能性 基團反應之羥基。實用羥基聚合物交聯劑之實例包括己二 酸/乙酸混合酸酐、表氣醇、三偏磷酸鈉、三偏磷酸鈉/三 聚磷酸鈉、丙烯醛、氧氯化磷、聚醯胺_表氯醇交聯劑(諸 如購自 Hercules,Inc” Wilmington, Delaware之POLYCUP® 1884 137179.doc 200946341 交聯樹脂)、包含酸酐之卺 合物(諸如購自Hercules之 SCRIPS膽,、環醯胺縮合物(諸如㈣Q_va之 REZ® 700C)、錯與敛錯合物(諸如礙酸錢錯、碳酸钟 锆)、鈦二乙醇胺錯合物、敍= 、一乙醇胺錯合物、乳酸鈦、 乙烯羥乙酸鈦、己二酸二酼趾 ^ -肼、二環氧化物諸如丙二醇二 衣氧丙S曰及1,4 丁一醇—氧化丙稀謎及聚環氧化物化合物 諸如聚胺/聚環氧化物樹脂(1义二氯乙烧與表氯醇之反應 產物)、雙官能單體諸如N,N、亞甲基雙丙烯醯胺、乙二醇 -甲基丙烯酸S旨及乙二醇二丙婦酸8旨、酸二野、縮酿類、 多官能矽烷、硼化合物諸如硼酸鈉或硼砂及其組合。 羥基聚合物交聯劑與羥基聚合物衍生物反應係在本發明 之範圍内。例如,若經基聚合物係經竣酸基團官能化,則 該等鲮酸基團可與聚醯胺_表氣醇樹脂反應形成交聯系 統。該等羥基聚合物交聯劑不包含需在3或更低的PH下與 羥基聚合物反應之羧酸基團之聚合物。此類型交聯劑所需 之低pH在設備中產生腐蝕問題且不係較佳的。 根據本發明之羥基聚合物交聯劑不具有排放問題。如文 中疋義,'排放問題(emission issues)i係指在固化過程中釋 放顯著量(substantial amount)'之揮發性組份。對於本發 明’顯著量係定義為揮發性組份大於交聯劑之25莫耳%。 排放問題之實例包括當在交聯系統(參見(例如)美國專利公 開案第2005/0202224號,該案之全文以引用的方式併入本 文中)(其中羧酸酯官能性係經氨中和成大於25莫耳%)中使 用經銨中和之羧酸酯官能性時釋放氨。 137179.doc • 10· 200946341 此外,經基聚合物―基聚合物交聯劑不包含賴官能 性(參見(例如)美國專利公開案第2〇〇7/〇〇83〇〇4及2〇〇7/ 0167561號’該等案之全文各以引用的方式併入本文中)諸 如乙二搭,因爲包含酸類之材料傾於具有毒性問題。 在-實施例中,根據本發明之交聯劑在約中性之pH下盘 經基聚合物反應。在另—實施例中,該等交聯劑在室溫下 -
