Abstract

A method of manufacturing a foam product with at least one outer skin and the method includes placing a thermoplastic skin as the outer skin into a mold and then injecting a plurality of polystyrene foam beads together with hot gas into the mold, and having the polystyrene foam beads fully expanded within mold cavity of the mold subsequently. Additionally, the temperature of the hot gas is properly arranged to allow the polystyrene foam beads sealing with each other and fusing with an inner surface of the thermoplastic skin entirely. Accordingly, a polystyrene foam core with the thermoplastic skin as the outer skin is manufactured, and the inner surface of thermoplastic skin is completed heat bonded to the polystyrene foam core.
