Description
複数個の前記ハニカムセグメントの側面同士を互いに接合する接合層と、
前記接合層によって前記ハニカムセグメントが格子状に配列した状態で接合されたハニカムセグメント接合体の外周を囲繞するように配設された外周壁と、を備え、
複数個の前記ハニカムセグメントのそれぞれは、第一端面から第二端面まで延びる複数のセルを取り囲むように配設された多孔質の隔壁を有し、
複数個の前記ハニカムセグメントのそれぞれは、前記セルの延びる方向に直交する断面において、当該ハニカムセグメントの最外周を除く前記セルの形状が六角形であり、
複数個の前記ハニカムセグメントは、第一ハニカムセグメントと、第二ハニカムセグメントと、を含み、
前記第二ハニカムセグメントは、前記接合層によって接合された前記ハニカムセグメント接合体の状態において、前記断面における前記セルの形状、前記セルの大きさ、及び複数個の前記セルが前記隔壁を挟んで配列する前記セルの配列方向のうちの少なくとも1つが、前記第一ハニカムセグメントとは異なるものであり、且つ、
前記第一ハニカムセグメントにおける六角形の前記セル内に仮想的に描かれる一の対角線の延長線と、前記第二ハニカムセグメントにおける六角形の前記セル内に仮想的に描かれる一の対角線の延長線とが直交するように構成されている、ハニカム構造体。
前記ハニカムセグメント接合体を前記第一端面側から見たときに、前記第二ハニカムセグメントが、当該ハニカムセグメント接合体の前記第一端面側の最外周を起点として前記第一端面の外径の20%の領域に少なくとも存在する、前記[1]~[3]のいずれかに記載のハニカム構造体。
前記ハニカムセグメント接合体を前記第一端面側から見たときに、前記第二ハニカムセグメントが、当該ハニカムセグメント接合体の前記第一端面側の重心を起点として前記第一端面の外径の40%の領域に少なくとも存在する、前記[1]~[4]のいずれかに記載のハニカム構造体。
前記ハニカムセグメント接合体を前記第一端面側から見たときに、前記第二ハニカムセグメントが、当該ハニカムセグメント接合体の前記第一端面側の最外周を起点として前記第一端面の外径の20%の領域のみ存在する、前記[1]~[3]のいずれかに記載のハニカム構造体。
本発明のハニカム構造体の一の実施形態は、図1~図4に示すような、複数個のハニカムセグメント4と、接合層14と、外周壁13と、を備えた、ハニカム構造体100である。本実施形態のハニカム構造体100は、所謂、セグメント構造のハニカム構造体100である。
実施形態のハニカム構造体の製造方法については、特に制限はなく、例えば、以下のような方法により製造することができる。まず、ハニカムセグメントを作製するための可塑性の坏土を調製する。ハニカムセグメントを作製するための坏土は、原料粉末として、前述のハニカムセグメントの好適な材料の中から選ばれた材料に、適宜、バインダ等の添加剤、及び水を添加することによって調製することができる。
セラミックス原料として、炭化珪素(SiC)粉末と金属珪素(Si)粉末とを80:20の質量割合で混合した混合原料を準備した。この混合原料に、バインダとしてヒドロキシプロピルメチルセルロース、造孔材として吸水性樹脂を添加するとともに、水を添加して成形原料を作製した。得られた成形原料を、ニーダー(kneader)を用いて混練し、坏土を得た。
アイソスタティック強度の測定は、社団法人自動車技術会発行の自動車規格(JASO規格)のM505-87で規定されているアイソスタティック破壊強度試験に基づいて行った。アイソスタティック破壊強度試験は、ゴムの筒状容器に、ハニカム構造体を入れてアルミ製板で蓋をし、水中で等方加圧圧縮を行う試験である。アイソスタティック破壊強度試験によって測定されるアイソスタティック強度は、ハニカム構造体が破壊したときの加圧圧力値(MPa)で示される。表2の「アイソスタティック強度の比」の欄には、下記する基準ハニカム構造体のアイソスタティック強度に対する、各実施例及び比較例のハニカム構造体のアイソスタティック強度の比の値を示す。基準ハニカム構造体とは、各実施例及び比較例のハニカム構造体において、第一ハニカムセグメントにおける六角形のセル内に仮想的に描かれる一の対角線の延長線と、第二ハニカムセグメントにおける六角形のセル内に仮想的に描かれる一の対角線の延長線とが直交しないハニカム構造体である。例えば、実施例1のハニカム構造体については、比較例1のハニカム構造体が「基準ハニカム構造体」となる。「アイソスタティック強度の比」については、1.1以上を合格とする。
ディーゼルエンジンから排出される排ガスをハニカム構造体に流入させて、煤の堆積量が4g/Lとなるように、ハニカム構造体の隔壁にて煤を捕集する。そして、煤の堆積量が4g/Lとなった状態で、200℃のエンジン排ガスを、(ハニカム構造体の容積)×40000Nm3/hの流量で流入させた。この際、ハニカム構造体の流入端面側と流出端面側との圧力を測定し、その圧力差を算出することにより、圧力損失(kPa)を求めた。表2の「圧力損失の比」の欄には、下記する基準ハニカム構造体の圧力損失に対する、各実施例及び実施例のハニカム構造体の比の値を示す。基準ハニカム構造体とは、各実施例及び比較例のハニカム構造体において、第一ハニカムセグメントにおける六角形のセル内に仮想的に描かれる一の対角線の延長線と、第二ハニカムセグメントにおける六角形のセル内に仮想的に描かれる一の対角線の延長線が直交しないハニカム構造体である。例えば、実施例1のハニカム構造体については、比較例1のハニカム構造体が「基準ハニカム構造体」となる。「圧力損失の比」については、0.995以下を合格とする。
実施例2~15においては、第一ハニカムセグメント及び第二ハニカムセグメントを表1及び表2に示すように変更してハニカム構造体を作製した。なお、各実施例における第二ハニカムセグメントの配置については、表2に示す通りである。
比較例1~5においては、第一ハニカムセグメント及び第二ハニカムセグメントを表1及び表2に示すように変更してハニカム構造体を作製した。比較例1においては、1種類のハニカムセグメントを用い、全てのハニカムセグメントのセルの配置が同一となるようにしてハニカムセグメントの接合体を作製した。比較例2~5において、第一ハニカムセグメントと第二ハニカムセグメントは、互いにその延長線が直交しないような配置とした。
実施例1~15のハニカム構造体は、アイソスタティック強度の比が1.1以上であり、アイソスタティック強度の向上が図られたものであった。また、実施例1~15のハニカム構造体は、圧力損失試験においても良好な結果が得られた。
Claims (8)
- 複数個の角柱状のハニカムセグメントと、
複数個の前記ハニカムセグメントの側面同士を互いに接合する接合層と、
前記接合層によって前記ハニカムセグメントが格子状に配列した状態で接合されたハニカムセグメント接合体の外周を囲繞するように配設された外周壁と、を備え、
複数個の前記ハニカムセグメントのそれぞれは、第一端面から第二端面まで延びる複数のセルを取り囲むように配設された多孔質の隔壁を有し、
複数個の前記ハニカムセグメントのそれぞれは、前記セルの延びる方向に直交する断面において、当該ハニカムセグメントの最外周を除く前記セルの形状が六角形であり、
複数個の前記ハニカムセグメントは、第一ハニカムセグメントと、第二ハニカムセグメントと、を含み、
前記第二ハニカムセグメントは、前記接合層によって接合された前記ハニカムセグメント接合体の状態において、前記断面における前記セルの形状、前記セルの大きさ、及び複数個の前記セルが前記隔壁を挟んで配列する前記セルの配列方向のうちの少なくとも1つが、前記第一ハニカムセグメントとは異なるものであり、且つ、
前記第一ハニカムセグメントにおける六角形の前記セル内に仮想的に描かれる一の対角線の延長線と、前記第二ハニカムセグメントにおける六角形の前記セル内に仮想的に描かれる一の対角線の延長線とが直交するように構成されている、ハニカム構造体。 - 前記ハニカムセグメント接合体を構成する前記ハニカムセグメントの全個数Nallに対する、前記第二ハニカムセグメントの個数N2の比の百分率が、10~50%である、請求項1に記載のハニカム構造体。
- 前記ハニカムセグメント接合体において、前記第二ハニカムセグメントの側面に隣接して配置される前記ハニカムセグメントが、全て前記第一ハニカムセグメントである、請求項1又は2に記載のハニカム構造体。
- 前記ハニカムセグメント接合体において、前記第二ハニカムセグメントの個数N2が、前記第一ハニカムセグメントの個数N1以下であり、
前記ハニカムセグメント接合体を前記第一端面側から見たときに、前記第二ハニカムセグメントが、当該ハニカムセグメント接合体の前記第一端面側の最外周を起点として前記第一端面の外径の20%の領域に少なくとも存在する、請求項1~3のいずれか一項に記載のハニカム構造体。 - 前記ハニカムセグメント接合体において、前記第二ハニカムセグメントの個数N2が、前記第一ハニカムセグメントの個数N1以下であり、
前記ハニカムセグメント接合体を前記第一端面側から見たときに、前記第二ハニカムセグメントが、当該ハニカムセグメント接合体の前記第一端面側の重心を起点として前記第一端面の外径の40%の領域に少なくとも存在する、請求項1~4のいずれか一項に記載のハニカム構造体。 - 前記ハニカムセグメント接合体において、前記第二ハニカムセグメントの個数N2が、前記第一ハニカムセグメントの個数N1以下であり、
前記ハニカムセグメント接合体を前記第一端面側から見たときに、前記第二ハニカムセグメントが、当該ハニカムセグメント接合体の前記第一端面側の最外周を起点として前記第一端面の外径の20%の領域のみ存在する、請求項1~3のいずれか一項に記載のハニカム構造体。 - 複数個の前記ハニカムセグメントのそれぞれは、前記セルの延びる方向に直交する断面において、当該ハニカムセグメントの最外周を除く前記セルの形状が正六角形である、請求項1~6のいずれか一項に記載のハニカム構造体。
- 前記ハニカムセグメント接合体において、前記ハニカムセグメント接合体を前記第一端面側から見たときに、当該ハニカムセグメント接合体の最外周に配置された前記ハニカムセグメントを除く前記ハニカムセグメントの形状が、四角形又は六角形である、請求項1~7のいずれか一項に記載のハニカム構造体。
