Description
本出願は、いずれも2012年8月21日に出願された、米国仮出願第61/691,680号及び第61/691,688号に対する優先権を主張する。
本発明は、結合剤が不足したスリップコーティングによるポリマーフィルム、例えば、多層光学フィルムなどの物品とその製造方法に関する。
次に定義する用語については、別の定義が特許請求の範囲中あるいは本明細書中に与えられなければ、これらの定義が適用されるものとする。
いくつかの実施形態において、コア部材は、単層フィルム、例えば、ポリエステル基材フィルムであって、他の実施形態においては、コア部材は、多層構造体、例えば、多層光学フィルムである。本発明が有利な結果を提供し得る光学フィルムの例示的実施例には、光学用基材フィルム、多層光学フィルム、拡散反射偏光フィルム、プリズム輝度強化フィルム等が挙げられる。
基礎層は、コア部材の第1の主表面の少なくとも一部の上に配置される。基礎層は、粘弾性であり、コア部材の第1の主表面におけるポリマーのTg又はTmより低いTgを有する。いくつかの実施形態において、基礎層は、少なくとも85℃のTgを有する。
結合剤層20は、基礎層18の少なくとも一部を覆う。
本発明のスリップ制御層16において、粒子22は、スリップ制御層から突き出す。本明細書で用いられる場合、「突き出す」は、単に、基礎層と結合剤層とで形成されるスリップ制御層の中間部の上方に、粒子が隆起を形成することを意味する。粒子は、結合剤層の前駆体材料の残留部分を有し得、又は、スリップ制御層から露出される、尚も「突き出している」と考えられ得る。
本発明の典型的な実施形態において、シートは以下の方法に従って製造し得る。
(1)1つ以上の層を含み、第1の主表面を有するコア部材を提供することと、
(2)第1の主表面の少なくとも一部の上に基礎層を形成することであって、基礎層は、粘弾性であり、コア部材の第1の主表面のTg又はTmより低いTgを有し、
(3)フィルム形成ポリマーと粒子を含む結合剤層組成物を基礎層に塗布することであって、組成物の厚さは、典型的には、粒子の径よりも約1/3〜約1/2又はそれ以上あり、
(4)この集合体を十分に加熱した状態で幅出しし、コア部材の第1の主表面に接触するまで粒子が基礎層に沈み込むように基礎層を軟化させることであって、粒子の平均径は、基礎層と結合剤層の合計の厚さより大きい。

Claims (1)
- シートを製造する方法であって、
(1)1つ以上の層を含み、第1の主表面を有するコア部材を提供することと、
(2)前記第1の主表面の少なくとも一部の上に、粘弾性であり、前記コア部材の前記第1の主表面におけるポリマーのTg又はTmより低いTgを有する基礎層を形成することと、
(3)フィルム形成ポリマーと粒子とを含む結合剤層組成物を前記基礎層の表面に塗布することと、
(4)前記粒子が前記基礎層に沈み込むように前記基礎層を軟化させるのに十分な加熱下で前記集合体を幅出しすることと、
を含み、前記基礎層と前記結合剤層と前記粒子がスリップ制御層を構成し、前記粒子の平均径は、前記粒子が前記コア部材に対向する前記スリップ制御層の表面から突き出すように前記基礎層と前記結合剤層の合計の厚さより大きい、
