Abstract

(発泡樹脂金属積層板の構成)
本発明の第1実施形態による発泡樹脂金属積層板の製造方法により製造される発泡樹脂金属積層板1は、図1(a)に示すように、発泡状態の発泡樹脂シート4aと、この発泡樹脂シート4aの両面に積層された2枚のアルミニウム板2とからなる。この発泡樹脂金属積層板1は、図1(b)に示す発泡性樹脂金属積層板1aを加熱して未発泡状態の発泡性樹脂シート4bを発泡させることで形成される。ここで、発泡性樹脂金属積層板1aは、未発泡状態の発泡性樹脂シート4bと、この発泡性樹脂シート4bの両面に積層された2枚のアルミニウム板2とからなる。
本実施形態の発泡樹脂金属積層板の製造装置(製造装置)10は、図2(a)に示すように、加熱炉(加熱部)11と冷却部12とを有している。以下、製造方法に沿って説明する。
まず、未発泡状態の発泡性樹脂シート4bの両面にアルミニウム板2を積層して発泡性樹脂金属積層板1aを形成する。具体的には、発泡性樹脂シート4bの両面にアルミニウム板2を接着して発泡性樹脂金属積層板1aとする。そして、これをコンベア13上に載置する。
次に、加熱炉11内に発泡性樹脂金属積層板1aを搬送し、発泡性樹脂金属積層板1aを加熱する。加熱炉11は、遠赤外線加熱方式の熱線を反射するアルミニウム板2を加熱することが可能な熱風循環式加熱炉である。加熱炉11における加熱温度は、発泡性樹脂シート4bの発泡温度である210℃よりも高い230℃である。加熱により発泡性樹脂シート4bは発泡して発泡樹脂シート4aとなる。これにより、発泡性樹脂金属積層板1aは発泡樹脂金属積層板1となる。
次に、冷却部12に発泡樹脂金属積層板1を搬送し、発泡樹脂金属積層板1を室温(20℃)まで冷却する。ここで、冷却部12は、加熱炉11に連続する均熱槽(均熱部)21と、大気中に露出した室温冷却部22とを有している。
次に、厚さ0.15mmのアルミニウム板2と、厚さ3mmの発泡ポリプロピレン製の発泡樹脂シート4aとからなる1m角の平板(発泡樹脂金属積層板1)を対象として、非定常熱伝導解析によりアルミニウム板2と発泡樹脂シート4aの温度分布と、アルミニウム板2の熱ひずみ分布の時間変化を計算した。アルミニウム板2の物性を表1に、発泡樹脂シート4aの物性を表2に、それぞれ示す。
以上に述べたように、本実施形態に係る発泡樹脂金属積層板1の製造方法および製造装置10によると、発泡樹脂金属積層板1を室温まで冷却する際に、一旦均熱温度まで冷却して均熱温度に保持した後に、室温まで冷却する。このように、発泡樹脂金属積層板1を一旦均熱温度に保持して、発泡樹脂シート4aの温度を発泡樹脂金属積層板1の全面にわたって均一にした後に、室温まで冷却することで、発泡樹脂シート4aの冷却速度のバラツキを抑えることができる。これにより、発泡樹脂シート4aの冷却速度のバラツキに起因する熱ひずみによる波打ち現象を抑制することができる。
(発泡樹脂金属積層板の製造装置)
次に、本発明の第2実施形態に係る製造装置210について説明する。なお、上述した構成要素と同じ構成要素については、同じ参照番号を付してその説明を省略する。本実施形態の製造装置210が第1実施形態の製造装置10と異なる点は、図11に示すように、冷却部12が、均熱槽21と室温冷却部22との間に、第2均熱槽(第2均熱部)23を有している点である。
以上に述べたように、本実施形態に係る発泡樹脂金属積層板1の製造方法および製造装置210によると、発泡樹脂金属積層板1を均熱温度に保持して、発泡樹脂金属積層板1の全面にわたって発泡樹脂シート4aの温度を均一にした後に、さらに、発泡樹脂金属積層板1を第2均熱温度に保持して、発泡樹脂金属積層板1の全面にわたって発泡樹脂シート4aの温度を均一にすることで、発泡樹脂シート4aの冷却速度のバラツキを一層抑えることができる。
以上、本発明の実施形態を説明したが、具体例を例示したに過ぎず、特に本発明を限定するものではなく、具体的構成などは、適宜設計変更可能である。また、発明の実施の形態に記載された、作用及び効果は、本発明から生じる最も好適な作用及び効果を列挙したに過ぎず、本発明による作用及び効果は、本発明の実施の形態に記載されたものに限定されるものではない。

Claims (11)
- 未発泡状態の発泡性樹脂シートの両面に金属板を積層して発泡性樹脂金属積層板を形成する積層工程と、
前記発泡性樹脂金属積層板を加熱して前記発泡性樹脂シートを発泡させることで、発泡樹脂金属積層板とする加熱工程と、
前記発泡樹脂金属積層板を室温まで冷却する冷却工程と、
を有し、
前記冷却工程は、
前記発泡性樹脂シートの発泡温度よりも低くて前記室温よりも高い均熱温度まで前記発泡樹脂金属積層板を冷却して、前記発泡樹脂金属積層板を前記均熱温度に保持する均熱工程と、
前記均熱工程の後に、前記発泡樹脂金属積層板を前記室温まで冷却する室温冷却工程と、
を有することを特徴とする発泡樹脂金属積層板の製造方法。 - 前記発泡性樹脂シートの発泡樹脂の融点をTmとしたときに、前記均熱温度を、Tm以上1.3Tm以下の範囲内に設定することを特徴とする請求項1に記載の発泡樹脂金属積層板の製造方法。
- 前記冷却工程は、前記均熱工程と前記室温冷却工程との間に、前記均熱温度よりも低くて前記室温よりも高い第2均熱温度まで前記発泡樹脂金属積層板を冷却して、前記発泡樹脂金属積層板を前記第2均熱温度に保持する第2均熱工程を更に有していることを特徴とする請求項1又は2に記載の発泡樹脂金属積層板の製造方法。
- 前記第2均熱工程を、前回よりも前記第2均熱温度を下げて複数回行うことを特徴とする請求項3に記載の発泡樹脂金属積層板の製造方法。
- 前記発泡性樹脂シートがポリプロピレンからなり、前記金属板がアルミニウムからなることを特徴とする請求項1〜4のいずれか1項に記載の発泡樹脂金属積層板の製造方法。
- 未発泡状態の発泡性樹脂シートの両面に金属板を積層した発泡性樹脂金属積層板を加熱して前記発泡性樹脂シートを発泡させることで、発泡樹脂金属積層板とする加熱部と、
前記発泡樹脂金属積層板を室温まで冷却する冷却部と、
を有し、
前記冷却部は、
前記発泡性樹脂シートの発泡温度よりも低くて前記室温よりも高い均熱温度まで前記発泡樹脂金属積層板を冷却して、前記発泡樹脂金属積層板を前記均熱温度に保持する均熱部と、
前記均熱部の下流側に設けられ、前記発泡樹脂金属積層板を前記室温まで冷却する室温冷却部と、
を有することを特徴とする発泡樹脂金属積層板の製造装置。 - 前記発泡性樹脂シートの発泡樹脂の融点をTmとしたときに、前記均熱温度が、Tm以上1.3Tm以下の範囲内に設定されていることを特徴とする請求項6に記載の発泡樹脂金属積層板の製造装置。
- 前記冷却部は、前記均熱部と前記室温冷却部との間に、前記均熱温度よりも低くて前記室温よりも高い第2均熱温度まで前記発泡樹脂金属積層板を冷却して、前記発泡樹脂金属積層板を前記第2均熱温度に保持する第2均熱部を更に有していることを特徴とする請求項6又は7に記載の発泡樹脂金属積層板の製造装置。
- 前記第2均熱部は、前記第2均熱温度が順に低くなるように2以上連続して設けられていることを特徴とする請求項8に記載の発泡樹脂金属積層板の製造装置。
- 前記発泡性樹脂シートがポリプロピレンからなり、前記金属板がアルミニウムからなることを特徴とする請求項6〜9のいずれか1項に記載の発泡樹脂金属積層板の製造装置。
- 前記均熱部が、熱風循環式加熱炉であることを特徴とする請求項6〜10のいずれか1項に記載の発泡樹脂金属積層板の製造装置。
