Abstract
【解決手段】不織、スパンレース、またはメッシュ生地を有する中間層は複合材料を製造するための液体モールドプロセスで使用するためのプレフォームを生成するために一方向に並んだ補強ファイバのケン縮のない層間に導入される。中間層材料は注入後、マトリックス樹脂とは別の相として維持され、プレフォームの硬化後、衝撃による局部化された割れが伝播するのに必要なエネルギ量を増加することによって耐衝撃性が増加される。補強ファイバに溶融結合される中間層材料を有する構造は他の製造及びプレフォーム方法と比較して改良されたファイバ整列を通して改良された機械的性能を示す。

Description
種々の実施形態の以下の説明は本質的に単なる例示であり、本発明の開示、その応用又は使用に限定されることを意図してはいない。
本発明の第1の特徴では、補強用の一方向に並んだファイバ及び不織中間層の交番層から作られる多軸ファイバが準備される。不織中間層は熱可塑性ファイバの不織、スパンレース、またはメッシュ生地で構成されている。中間層は間に配置され、強化層に編込み−ステッチされている。1実施形態では、熱可塑性中間層は少なくとも1つの補強用の一方向に並んだファイバ層へ融着で結合されている。このような多軸ファイバは12インチ−300インチ(38.48cm−762cm)幅のプレフォームを生成するために多くのプロセスにより製造することができる。
多軸シートを前進させ、形成される多軸シートを支持する支持手段と前進方向に支持手段を駆動する駆動手段とを具備している装置と、
前進方向と平行な方向で縦方向の一方向に並んだファイバのシートを供給する供給手段と、
連続的な一方向に並んだファイバのシートに直交する載置装置を供給する供給手段と、シートの自由端部を保持するための移動把持ヘッドと、前進方向に関して選択された角度で横断方向に対して平行にシートの連続的なセグメントを載置し把持ヘッドを駆動する手段とを具備する載置手段とをそれぞれ含んでいる複数の直交する載置装置と、
重畳された一方向に並んだファイバのシートを共に結合し、前進方向で支持手段から下流に位置されている結合手段とを具備しており、その機械では、
各直交する載置装置は切断手段を含み、
さらに、連続的なサイクルを行うための手段が設けられており、その手段は連続的なサイクルにおいて各直交する載置装置において把持ヘッドにより一方向に並んだファイバのシートの自由端部を把持し、一方向に並んだファイバのシートのセグメントを引き出すために把持ヘッドを移動し、一方向に並んだファイバのシートの引き出されたセグメントを切断し、支持手段上に一方向に並んだファイバのシートの切断セグメントを載置するように構成されている。
複数の一方向に並んだファイバのシートから連続的な多軸シートを形成するのに適した本発明の1実施形態を構成する載置機械を示した図6Aと6Bを参照し、少なくとも1つの一方向に並んだファイバのシートは前述の方法により得ることができる。
以下に示されている結果は270in−lbの衝撃エネルギを有するBSS 7260タイプII、クラス1衝撃を使用したBMS 8−276(商用の航空機で使用される強化されたプレプレグシステムのボーイング材料仕様)にしたがって作られテストされた衝撃後の圧縮(CAI)パネルについてのものである。
Claims (11)
- 縦の方向を有し、補強層間に配置された不織の中間層を有する一方向に並んだファイバの補強層を具備する連続的な多軸プレフォームの製造方法において、
乾燥した一方向に並んだテープを生成するために一方向に並んだ乾燥したファイバの片側又は両側に溶融結合する高い程度の熱可塑性ファイバを有する中間層材料を溶融結合し、
多軸のファイバの縦方向から−90度と+90度の間の角度に一方向に並んだテープの少なくとも4つの薄層を置くことにより一方向に並んだテープから多軸のプレフォームを形成するステップを含み、
製造方法は、縦方向に平行な前進方向に移動する支持体によって薄層を引き出すステップを含んでおり、各薄層は前進方向に関して同じ選択された角度を形成する連続的なセグメントで引き出される方法。 - さらに、テープの薄層をニット糸と共に縫い付けるステップを含んでいる請求項1記載の方法。
- 一方向に並んだ乾燥したファイバはカーボンファイバを含んでいる請求項1記載の方法。
- 薄層は0/−45/+45/90のパターンで配置される請求項1記載の方法。
- 液体モールドプロセスで熱硬化性樹脂をプレフォームに注入するステップを含んでおり、プレフォームは請求項1記載のプロセスにより生成されるファイバ補強複合材料の製造方法。
- 間に配置され、補強層に溶融結合されている熱可塑性ファイバの不織、スパンレース、またはメッシュ生地を有する不織中間層を備えた一方向に並んだファイバの補強層を具備している多軸のファイバの製造方法において、
一方向に並んだファイバの補強層を生成するためにピンを横切って1又は複数のトウを引っ張り、
中間層材料を補強層間に位置するように導入し、
編または縫糸を使用して補強層へ中間層材料を編込むステップを含んでいる方法。 - プレフォームをモールドし、液体モールドプロセスでプレフォームに熱硬化性樹脂を注入するステップを含んでおり、プレフォームは請求項6記載のプロセスにより形成される方法。
- 異なる方向で複数の一方向に並んだファイバのシートを重畳し、重畳されたシートを共に結合するステップを含んでいる縦方向を有する連続的な多軸ファイバシートの製造方法において、
少なくとも1つの一方向に並んだファイバのシートは高度の溶融結合によって乾燥した一方向に並んだテープを生成するために熱可塑性ファイバを含む中間層材料を一方向に並んだ乾燥ファイバの片側又は両側に溶融結合することにより生成され、30重量%を超える熱可塑性ファイバは溶融結合が実行される温度よりも低い温度の溶融温度を有し、
連続的な多軸シートは多軸シートの縦方向に対して平行な前進方向で移動する支持体によって少なくとも1つの一方向に並んだ横断シートを引き出し、1つ又は各横断する一方向に並んだファイバのシートは前進方向に関して同じ選択された角度を形成する連続的なセグメントで引き出される方法。 - 多軸シートは前進方向に関して反対の角度で横断する2つの一方向に並んだファイバのシートを重畳することによって形成される請求項8記載の方法。
- 多軸シートは少なくとも2つの一方向に並んだファイバのシートを重畳することによって形成され、一方向に並んだファイバのシートの1つは前進方向に対して平行な方向の縦方向シートである請求項8記載の方法。
- 多軸シートは少なくとも3つの一方向に並んだファイバのシートを重畳することにより形成され、一方向に並んだファイバのシートの1つは前進方向に対して平行な方向の縦方向シートであり、少なくとも2つの他の一方向に並んだファイバのシートは縦方向シートの方向に対して異なる角度の方向の横断シートである請求項8記載の方法。
