Abstract

A packaging tray (2) comprises a base portion (6) of aluminium foil and a cover portion (12) overlying the base portion and sealed in contact with the base portion at a periphery thereof. The cover portion (12) comprises a plastics laminate having at least first (16) and second (18) layers. The first layer (16) is of a material having a lower melting point than a material of the second layer (18). The cover portion (12) is arranged with the first layer of the laminate in contact with, and adhered by heat-sealing to, the base portion (6). Apparatus for heat-sealing the cover portion (12) to the tray (2) is disclosed (Figs 2 and 3).

PACKAGING TRAY AND METHOD OF MANUFACTURE This invention relates to a packaging tray, particularly but not exclusively for food, and to a method of manufacturing a packaging tray.
Requirements exist for a packaging tray, particularly for food, in which an aluminium foil tray base is provided with a plastics cover, particularly but not exclusively of domed form, and wherein a substantially gas-tight seal is formed between the cover and the tray base around a periphery thereof.
Attempts to heat-seal a cover, formed from a thermoplastics material, to an aluminium foil tray base have hitherto been unsuccessful. Heat applied to the cover results in undesirable deformation and damage to the cover and an inability to form a gas-tight seal between the cover and the aluminium foil tray base.
It is an object of the present invention to overcome or minimise this problem.

the base portion and sealed in contact with the base portion at a periphery thereof, the cover portion comprising a plastics laminate having at least first and second layers, the first layer being of a material having a lower melting point than a material of the second layer, the cover portion being arranged with the first layer of the laminate in contact with, and adhered by heat-sealing to, the base portion.
According to another aspect of the present invention there is provided a method of manufacturing a packaging tray comprising : providing a base portion comprising aluminium foil; providing a cover portion comprising a plastics laminate having at least first and second layers, the first layer being of a material having a lower melting point than a material of the second layer; arranging the cover portion overlying the base portion with the first layer of the laminate located in contact with the base portion at a periphery of the base portion; and adhering, by heat-sealing, the first layer of the laminate to the periphery of the base portion.
The heat-sealing is suitably effected by application of heat to cause softening, at least to a state of tackiness and optionally to a state of melting, of the material of the first layer of the laminate in contact with the base

portion, without causing deformation or damage to the material of the second layer of the laminate.
Such application of heat may be effected locally to the first layer of the laminate where in contact with the base portion and may be applied by thermal conduction through the base portion.
Pressure may be applied to urge the cover portion into contact with the base portion during heat-sealing.
The packaging tray may be evacuated, and optionally backfilled with a gas, prior to heat-sealing.
The base portion may include a recessed portion, having one or more compartments, and a flange-like peripheral portion.
The cover portion may be substantially flat, or may be domed. When domed, the cover portion may be flanged at its periphery to contact the base portion.
The material of the first layer of the laminate may have a melting point between about 100 degrees Celsius and about 110 degrees Celsius and the material of the second

layer of the laminate may have a melting point between about 120 degrees Celsius and about 220 degrees Celsius.
The first layer of the plastics laminate may comprise an ethylene acid copolymer having ionic bonding between polymer chains. Acid groups in such copolymer may be partially neutralised, such as with either zinc or sodium ions.
Alternatively, the first layer of the plastics laminate may comprise a co-extruded film of one or more layers of low-density polyethylene and a layer of polyethylene coacrylic acid.
The second layer of the plastics laminate may comprise polyvinyl chloride, or amorphous polyethylene terephthalate, or crystalline polyethylene terephthalate.
The cover portion may be transparent and may be coloured or uncoloured.
The packaging tray may be utilised to package a food item.
By means of the present invention a packaging tray is provided, particularly for a food item, in which an

efficient substantially gas-tight seal is obtained between the plastics cover portion and the aluminium foil base portion by locally melting only the material of the lower-melting-point first layer of the plastics laminate, such as by applying heat through the aluminium foil base portion, without affecting the higher-melting-point second layer of the plastics laminate. The cover portion and the base portions are themselves substantially impermeable to air and water vapour.
For a better understanding of the present invention and to show more clearly how it may be carried into effect, reference will now be made, by way of example, to the accompanying drawings in which: Figure 1 is a cross-sectional view of an embodiment of a packaging tray according to the present invention; Figure 2 is a part-cross-sectional view of an embodiment of apparatus, in an open position, for use in a method of manufacturing the packaging tray of Figure 1; Figure 3 is a part-cross-sectional view of the apparatus of Figure 2 in a closed position; and

Figure 4 is a cross-sectional view of an alternative embodiment of a packaging tray according to the present invention.
Referring to Figure 1, a packaging tray 2, such as for a food item 4, comprises a base portion 6 of aluminium foil, having a recess 8 forming one or more compartments for receiving the food item 4, and having a flange-like peripheral portion 10. A domed cover portion 12 is provided, having a flanged peripheral region 14 which interfaces with the flange-like peripheral portion 10 of the base portion 6.
The cover portion 12 comprises a plastics laminate having at least two layers and particularly an inner first layer 16 and an outer second layer 18. The inner first layer 16 comprises a material having a lower melting point than a material comprising the outer second layer 18. The cover portion 12 is arranged with the first layer 16 of the laminate in contact with the flange-like peripheral portion 10 of the aluminium foil base portion 6 and with the cover portion 12 heat-sealed to the base portion 6.
The cover portion 12 is heat-sealed to the base portion 6 by applying heat locally to the first layer 16 of the laminate at the region of contact between the flange-like peripheral portion 10 of the aluminium foil base portion

6 and the flanged peripheral region 14 of the cover portion 12. Such heat is suitably applied to the aluminium foil base portion 6, particularly at the flange-like peripheral portion 10 thereof, and is conducted through the aluminium flange-like peripheral portion 10 to the material of the first layer 16 of the laminate forming the cover portion 12. The applied heat is such as to cause the material of the first layer 16 of the laminate to locally soften, at least to a state of tackiness, and optionally to a state of melting, without any significant softening or deformation of the material of the second layer 18 of the laminate occurring. A substantially gas-tight seal is thereby formed by heat fusion of the first layer 16 of the laminate to the aluminium foil base portion 6 and, after cooling, the cover portion 12 is securely adhered to the base portion 6.
During the application of heat, pressure is also suitably applied to urge together the cover portion 12 and the base portion 6.
The interior of the packaging tray 2 may be evacuated, and optionally back-filled with a gas, during the heatsealing operation.

The cover portion 12 may be transparent and may be coloured or uncoloured.
The first and second layers 16,18 forming the cover portion 12 may comprise any combination of plastics materials capable of being laminated together and thermoformed to provide the necessary shape for the cover portion 12 and having the essential differential of melting points. The first layer 16 is also required to satisfactorily adhere to and seal to the aluminium foil base portion 6.
The material of the first layer 16 may suitably have a melting point between about 100 degrees Celsius and about 110 degrees Celsius and the material of the second layer 18 may suitably have a melting point between about 120 degrees Celsius and about 220 degrees Celsius.
The second layer 18 of the plastics laminate suitably comprises polyvinyl chloride, or amorphous or crystalline polyethylene terephthalate. A suitable polyvinyl chloride (PVC) material is available from Vulcaflex S. p. A under the product reference Tecnovil (Registered Trade Mark) 21TV319TRSOOOOO.

A suitable amorphous polyethylene terephthalate (APET) material is Caroclear AGL10, supplied by Carolex.
The first layer 16 of the plastics laminate may comprise an ethylene acid copolymer material having ionic bonding between polymer chains. Acid groups in such copolymer are suitably partially neutralised with either zinc or sodium ions. Such a material is available from Du Pont under the name Surlyn (Registered Trade Mark).
Alternatively, the first layer 16 of the plastics laminate may comprise a co-extruded film material of one or more layers of low density polyethylene (LD) and a layer of polyethylene coacrylic acid (EEA). Such a film material, comprising two layers of low density polyethylene (LD) and one layer of polyethylene coacrylic acid (EEA) is available from British Polythene Limited (bpi. films) as product reference YZ111.
The formation of the sealed packaging tray 2, from the aluminium foil base portion 6 and the cover portion 12, is suitably carried out by apparatus 20 as shown in Figures 2 and 3.
The apparatus 20 comprises a base 22 with upstanding shafts 24,26. An air cylinder 28, mounted on a top

plate 30, operates by way of a shaft 32 to lower and raise a top support plate 34 and a clamp block 36 on the shafts 24,26, by way of bearing means 38.
A packaging tray support plate 40, with adjustable collar means 42, is slidable on the shafts 24, 26 onto springs 44,46.
The aluminium foil base portion 6 of the packaging tray 2 is located in the tray support plate 40. The food item 4 to be packaged is placed in the base portion 6 and the domed cover portion 12 of the packaging tray is then located overlying the base portion 6, such that the flanged peripheral region 14 (Figure 1) of the cover plate 12 is in contact with the flange-like peripheral portion 10 (Figure 1) of the base portion 6.
Air is supplied to the air cylinder 28, by way of an upper air feed 48, to lower the top support plate 34 and the clamp block 36 onto the tray support plate 40. At this point the air is turned off. The assembly of the aluminium foil base portion 6 and the cover portion 12 is now inside a sealed chamber 60 (Figure 3), formed by a combination of the tray support plate 40 and a sealing frame 62 with 0-ring seals 64 (Figure 2), secured to, or forming part of, the clamp block 36. However such

assembly of the base portion 6 and the cover portion 12 is not in contact with an upstand 52 of a heated block 54 (to be described in more detail hereinafter).
Vacuum is applied by way of pipes 66,68 to lift the cover portion 12 by about 2 to 3 mm and to evacuate the chamber 60. Gas, such as cryogenic oxygen and/or carbon dioxide vapour is then fed into the chamber 60 at an inlet 72, the combination of the vacuum and gas resulting in all air being removed from the chamber 60. The pressure inside the chamber 60 is then adjusted to atmospheric pressure.
Air is now supplied at high pressure to the air cylinder 28, through the upper feed 48. The springs 44,46 beneath the tray support plate 40 are compressed by movement of the tray support plate 40. This causes lowering of the top support plate 34, the clamp block 36 and the tray support plate 40 until the domed cover portion 12 and the aluminium foil base portion 6 of the packaging tray 2 are urged together at their peripheral regions 10,14 (Figure 1) between the clamp block 36 and the upstand 52 of the heated block 54. The tray support plate 40 seals around the upstand 52 by way of 0-ring seals 50. The heated block 54 is electrically heated by means of a heating element 56 provided with an electrical

connector 58. Heat is applied, by conduction through the aluminium foil material of the base portion 6, from the heated block 54 to the lower melting point first layer 16 of the laminate forming the cover portion 12 (Figure 1).
The first layer 16 locally melts where in contact with the aluminium foil base portion 6 at the flange-like peripheral portion 10 thereof, and forms an adherent gastight seal. The higher melting point second layer 18 of the laminate forming the cover portion 12 is unaffected during this operation.
The air pressure applied to the air cylinder 28 is now changed, such that it is applied to a lower feed line 70. As a result, the top support plate 34 and the clamp block 36 are raised and the tray support plate 40 is also raised, by the springs 44,46, from the heated block 54.
The finished assembled and sealed packaging tray 2 can then be removed from the apparatus.
The apparatus 20 can be fully automated whereby the tray support plate 40 comprises a rotary carousel, or a sliding shuttle arrangement with more than one aperture (not shown). Base portions 6, having food items 4 and with cover portions 12 in place, could be fed into the apparatus and then onto a conveyor belt (not shown).

Although the present invention has been specifically described with reference to a packaging tray 2 having a domed cover portion 12, it could equally be applied to a packaging tray 2A having a base portion 6A with a flat cover portion 12A comprising first and second layers 16A, 18A, as shown in Figure 4. Apart from the cover portion 12A being flat, materials and processing operations are substantially the same as for the packaging tray 2 and apparatus 20 of Figures 1,2 and 3.

Claims (40)

  1. CLAIMS 1. A packaging tray comprising a base portion comprising aluminium foil and a cover portion overlying the base portion and sealed in contact with the base portion at a periphery thereof, the cover portion comprising a plastics laminate having at least first and second layers, the first layer being of a material having a lower melting point than a material of the second layer, the cover portion being arranged with the first layer of the laminate in contact with, and adhered by heat-sealing to, the base portion.
  2. 2. A tray as claimed in claim 1, wherein the heatsealing is effected by application of heat to cause softening, at least to a state of tackiness, of the material of the first layer of the laminate in contact with the base portion, without causing deformation or damage to the material of the second layer of the laminate.
  3. 3. A tray as claimed in claim 2, wherein the heatsealing is effected by the application of heat to cause softening to a state of melting.

  4. 4. A tray as claimed in claim 2 or 3, wherein the application of heat is effected locally to the first layer of the laminate where in contact with the base portion.
  5. 5. A tray as claimed in claim 4, wherein the heat is applied by thermal conduction through the base portion.
  6. 6. A tray as claimed in any preceding claim, wherein pressure is applied to urge the cover portion into contact with the base portion during heat-sealing.
  7. 7. A tray as claimed in any preceding claim, wherein the tray is evacuated prior to heat-sealing.
  8. 8. A tray as claimed in claim 7, wherein the tray is back-filled with a gas prior to heat-sealing.
  9. 9. A tray as claimed in any preceding claim, wherein the base portion includes a recessed portion, having one or more compartments, and a flange-like peripheral portion.
  10. 10. A tray as claimed in any preceding claim, wherein the cover portion is substantially flat.

  11. 11. A tray as claimed in any one of claims 1 to 9, wherein the cover portion is domed.
  12. 12. A tray as claimed in claim 11, wherein the cover portion is flanged at its periphery to contact the base portion.
  13. 13. A tray as claimed in any preceding claim, wherein the material of the first layer of the laminate has a melting point between about 100 degrees Celsius and about 110 degrees Celsius and the material of the second layer of the laminate has a melting point between about 120 degrees Celsius and about 220 degrees Celsius.
  14. 14. A tray as claimed in any preceding claim, wherein the first layer of the plastics laminate comprises an ethylene acid copolymer having ionic bonding between polymer chains.
  15. 15. A tray as claimed in claim 14, wherein acid groups in such copolymer are partially neutralised.
  16. 16. A tray as claimed in claim 15, wherein acid groups are partially neutralised with either zinc or sodium ions.

  17. 17. A tray as claimed in any one of claims 1 to 13, wherein the first layer of the plastics laminate comprises a co-extruded film of one or more layers of low-density polyethylene and a layer of polyethylene coacrylic acid.
  18. 18. A tray as claimed in any preceding claim, wherein the second layer of the plastics laminate comprises polyvinyl chloride, or amorphous polyethylene terephthalate, or crystalline polyethylene terephthalate.
  19. 19. A tray as claimed in any preceding claim, wherein the cover portion is transparent.
  20. 20. A packaging tray substantially as hereinbefore described with reference to, and as shown in, the accompanying drawings.
  21. 21. A method of manufacturing a packaging tray comprising: providing a base portion comprising aluminium foil; providing a cover portion comprising a plastics laminate having at least first and second layers, the first layer being of a material having a lower melting point than a material of the second layer; arranging the cover portion overlying the base portion with the first layer of the laminate located in contact with the base

    portion at a periphery of the base portion; and adhering, by heat-sealing, the first layer of the laminate to the periphery of the base portion.
  22. 22. A method according to claim 21, wherein the heatsealing is effected by application of heat to cause softening, at least to a state of tackiness, of the material of the first layer of the laminate in contact with the base portion, without causing deformation or damage to the material of the second layer of the laminate.
  23. 23. A method according to claim 22, wherein the heatsealing is effected by the application of heat to cause softening to a state of melting.
  24. 24. A method according to claim 22 or 23, wherein the application of heat is effected locally to the first layer of the laminate where in contact with the base portion.
  25. 25. A method according to claim 24, wherein the heat is applied by thermal conduction through the base portion.

  26. 26. A method according to any one of claims 21 to 25, wherein pressure is applied to urge the cover portion into contact with the base portion during heat-sealing.
  27. 27. A method according to any one of claims 21 to 26, wherein the tray is evacuated prior to heat-sealing.
  28. 28. A method according to claim 27, wherein the tray is back-filled with a gas prior to heat-sealing.
  29. 29. A method according to any one of claims 21 to 28, wherein the base portion includes a recessed portion, having one or more compartments, and a flange-like peripheral portion.
  30. 30. A method according to any one of claims 21 to 29, wherein the cover portion is substantially flat.
  31. 31. A method according to any one of claims 21 to 29, wherein the cover portion is domed.
  32. 32. A method according to claim 31, wherein the cover portion is flanged at its periphery to contact the base portion.

A method according to any one of claims 21 to 32, wherein the material of the first layer of the laminate has a melting point between about 100 degrees Celsius and about 110 degrees Celsius and the material of the second layer of the laminate has a melting point between about 120 degrees Celsius and about 220 degrees Celsius.
  34. 34. A method according to any one of claims 21 to 33, wherein the first layer of the plastics laminate comprises an ethylene acid copolymer having ionic bonding between polymer chains.
  35. 35. A method according to claim 34, wherein acid groups in such copolymer are partially neutralised.
  36. 36. A method according to claim 35, wherein acid groups are partially neutralised with either zinc or sodium ions.
  37. 37. A method according to any one of claims 21 to 33, wherein the first layer of the plastics laminate comprises a co-extruded film of one or more layers of low-density polyethylene and a layer of polyethylene coacrylic acid.

  38. 38. A method according to any one of claims 21 to 37, wherein the second layer of the plastics laminate comprises polyvinyl chloride, or amorphous polyethylene terephthalate, or crystalline polyethylene terephthalate.

  40. 40. A method of manufacturing a packaging tray substantially as hereinbefore described with reference to the accompanying drawings.
