Abstract
A method and apparatus are disclosed for producing a packaging material which has a high degree of bending strength and compression strength. Such a material can retain the advantages afforded by known packaging material formed by a corrugated intermediate web, which is formed of foamed plastics material, lined on one or both sides with a further web. Foamed individual strands are extruded, welded together longitudinally to form a wide web, and lined with a further web or webs on one or both sides. An extruder (1) has a nozzle (4) with individual extrusion openings which are arranged one beside the other and from which the individual strands issue. The strands are welded together to form a wide web (5), by virtue of the foaming action of a propellant introduced at a connection (3) on the extruder (1). The web (5) produced from the individual elongate strands, is lined with further webs (10, 11) on one or both sides in a roll gap between heatable roll (6,7). <IMAGE>

SPECIFICATION
Method and apparatus for producing a packaging material
The invention relates to a method and apparatus for producing a packaging material.
German Patent Specification Number 2 630 318 discloses a packaging material which comprises an intermediate layer of polystyrene foam which is of a corrugated configuration and which is lined on both sides with cover layers. The intermediate layer comprising polystyrene foam of a corrugated configuration is formed to the configuration by means of a pair of grooved rollers. The grooved rollers produce a corrugation effect which extends transversely with respect to the web of material and which gives the packaging material stability. As the intermediate layer comprises foam polystyrene, this method produces a packaging material which has good transverse stiffness and resistance to moisture and which moreover can be produced continuously.
A disadvantage is that it is necessary to provide a pair of heatable grooved rollers and breakdowns in operation occur due to the polystyrene foam foil clinging to the grooved rollers.
According to one aspect of the invention, there is provided a method of producing a packaging material comprising extruding simultaneously a plurality of elongate individual strands of foamable thermoplastic synthetic material with the individual strands juxtaposed such that they are welded together in the longitudinal direction by the foaming operation to form a wide foam web, and covering the foam web on at least one of its sides with a further web.
The method of producing the packaging material is characterised in particular by the very simple and reliable mode of operation thereof. All factors which are likely to cause trouble in the manufacturing process are eliminated and the packaging material produced can have a considerably improved level of stability and resistance to moisture. Because individual strands are extruded, which, after leaving the nozzle, foam up and join together to form a wide foam web which directly thereafter is faced or lined on one or both sides with the foamed or unfoamed further web, the result is a longitudinally corrugated web of material which has a very good level of resistance to pressure and which is produced in a very simple manner.When that web is used for example for producing cartons, longitudinally extending or transversely extending packaging portions are produced for the packaging material, depending on the particular direction of main loading involved. It is advantageous for the individual foam strands which are welded together to form a wide web to comprise polystyrene, polyethylene, polypropylene, polyvinyl chloride, polyester or co- polymers, which are foamed up by means of a propellant.
A particularly high level of bending strength and compression strength in the packing material produced can be achieved if the foamable individual strands are extruded in the form of oval strands standing on edge.
Desirably, the unfoamed webs which are welded to the foamed web of material on one or both sides may comprise paper, polystyrene, polyethylene, polypropylene, polyester, polyvinyl chloride, aluminium foil or foamed films of polystyrene, polyethylene, polypropylene, polyester or copolymers.
According to another aspect of the invention, there is provided apparatus for producing a packaging material comprising an extruderwith injection means for a propellant, a nozzle disposed at the downstream end of the extruder and having a plurality of individual extrusion openings disposed at uniform distances apart such that foamable thermoplastic synthetic material extruded therethrough is in the form of a plurality of juxtaposed elongate individual strands, at least one roll of a further web and a heatable pair of rollers disposed directly downstream of the nozzle with the roll gap between the rollers so selected that the individual strands passing therethrough are welded together to form a web, almost without pressure in the roll gap, and said web is faced on at least one of its faces by the further web.
When foamed further webs are used, heating can be effected by using hot air or radiant heaters.
Because the nozzle has individual extrusion openings which are disposed one beside the other at uniform spacings, individual foam strands are extruded, which, directly after issuing from the nozzle opening, expand and can be welded together, as viewed across the width, to form a wide foam web.
Introducing the wide foam web which is produced in that way, into a roll gap, with the web being welded at the same time to top and/or bottom further web, results, in a very simple manner, in the production of a packaging material which can have a high level of bending and compression strength.
The invention is diagrammatically illustrated by way of example with reference to the accompanying drawings, in which:
Figure 1 shows a diagrammatic side view of apparatus according to said another aspect of the invention;
Figure 2 shows a plan view of part of the apparatus of Figure 1;
Figure 3 shows a view of a nozzle in cross-section taken on line Ill-Ill of Figure 2;
Figure 4 shows a view of the product produced in longitudinal section taken on line lV-lV of Figure 2; Figure5shows an alternative nozzle configuration with round openings; and
Figure 6 shows a further alternative nozzle configuration with rectangular openings,
Figure 1 shows an extruder 1 having a feed opening 2 and a connection 3 for propellant injection.At the downstream end of the extruder is a nozzle 4 for extrusion discharge of individual strands.
Directly after the individual strands issue from the nozzle 4, the strands combine together by virtue of the expansion effect to form a wide web 5 of material. The web 5 of material passes directly into a roll gap formed by heatable rollers 6 and 7. Foamed or unfoamed further webs of material 10 and 11 are unwound from supply rollers 8 and 9, heated on the rollers 6 and 7 to a temperature which approximately corresponds to the temperature at which the foam web 5 begins to melt, and combined in the roll gap between the rollers 6 and 7 with the foamed web 5 to form a laminated web. The packaging material 13 thereby produced is of a sandwich construction and can be cut to length as shown in Figure 1 by means of cutting apparatus 14 shown in diagrammatic form. The material is suitable for example for producing cartons.
Alternatively, it is possible not to carry out a length-cutting operation, but for the material to be wound up so as to be subjected to further processing at a later time.
The front view of the nozzle 4, as shown in Figure 3, shows oval nozzle discharge openings 15. Strands of material which issue from the openings 15 expand in the region 16 (Figure 2) directly downstream of the nozzle discharge, and combine together to form a foam web 5, as can be seen in particular from Figure 4.
As an alternative to oval openings 15 in the nozzle 4, it is possible to use round openings 17, as shown in Figure 5.
Figure 6 shows another possible embodiment of the nozzle 4, with square or rectangular slot openings 18.
Claims (9)
1. A method of producing a packaging material comprising extruding simultaneously a plurality of elongate individual strands of foamable thermoplastic synthetic material with the individual strands juxtaposed such that they are welded together in the longitudinal direction by the foaming operation to form a wide foam web, and covering the foam web on at least one of its sides with a further web.
2. A method according to claim 1, in which the foamable individual strands comprise polystyrene, polyethylene, polypropylene, polyester, polyvinyl chloride or co-polymers which are mixed with a propellant.
3. A method according to claim 1 or claim 2,
in which the foamable individual strands are extruded in the form of oval strands standing on edge, round strands, or rectangular strands standing on edge, or in the form of combined rectangular and round strands.
4. A method according to any one of claims 1 to 3, in which the further web comprises paper, polystyrene, polyvinyl chloride, aluminium foil, polyethylene, polyester, co-polymers or a fabric.
5. A method according to any one of claims 1 to 3, in which the further web comprises a foamed web of polystyrene, polyethylene, polypropylene, poly- vinyl chloride, polyester or co-polymers.
6. Apparatus for producing a packaging material comprising an extruder with injection means for a propellant, a nozzle disposed at the downstream end of the extruder and having a plurality of individual extrusion openings disposed at uniform distances apart such that foamable thermoplastic synthetic
material extruded therethrough is In the form of a
plurality of juxtaposed elongate individual strands,
at least one roll of a further web and a heatable pair
of rollers disposed directly downstream of the nozzle with the roll gap between the rollers so selected that
the individual strands passing therethrough are
welded togetherto form a web, almost without
pressure in the roll gap, and said web is faced on at
least one of its faces by the further web.
7. Apparatus according to claim 6, in which the
extrusion openings in the nozzle are of a circular
configuration.
8. Apparatus according to claim 6, in which the extrusion openings in the nozzle are of an oval < configuration.
9. Apparatus according to claim 6, in which the
extrusion openings in the nozzle are of rectangular
configuration and are disposed on edge in an
upright position relative to said web of material.
