如图1-4所示,附图标记10总体上是指用于车辆12的踏脚板,其连接到车辆12的车架14,用于提供用于进出车辆12的乘客舱16的乘员出口辅助。车辆12的踏脚板10包括沿管状结构26的长度延伸的相对的竖直壁18,其中相对的竖直壁18包括碳纤维部件20。相对的水平壁22适于在相对的竖直壁18之间延伸。相对的水平壁22包括玻璃部件24。可以预期的是,形成管状结构26的相对的竖直壁18和相对的水平壁22包括大体直线的横截面。聚合物外覆盖部28在相对的竖直壁18和相对的水平壁22上延伸,以形成用于踏脚板10的装饰外覆盖部28。

再次参考图1-4,可以设想每个相对的竖直壁18和至少一个内部竖直壁40可以由碳纤维填充的聚丙烯制成。此外,每个相对的水平壁22可以由玻璃填充的聚丙烯制成。可以设想的是,其它材料可以与相对的竖直壁18的碳纤维部件20和相对的水平壁22的玻璃部件24结合使用,其中这些材料可以包括但不限于各种聚合物、复合材料、金属、其他碳纤维材料、其他玻璃基材料、它们的组合、以及其它类似的可成形材料。
根据各种实施例,将碳纤维部件20包括在相对的竖直壁18和布置在相对的水平壁22内的玻璃部件24允许包括更坚固的材料以在必要时放置以提供踏脚板10所需的结构完整性。因此,构成踏脚板10的大约20%-30%的竖直部件(例如相对的竖直壁18和可能的内部竖直壁40)由更坚固和更轻的碳纤维部件20制成。使用这些更坚固和更轻的碳纤维部件20允许踏脚板10的这些部分更薄,同时相对于踏脚板10的强度不会失去任何结构完整性。同时,包括相对的水平壁22以及可能的内部竖直壁40的踏脚板10的其它部件包括玻璃部件以及包括但不限于如上所述的聚丙烯和/或其它聚合物和其它材料,其中这些材料提供比碳纤维部件20更小的结构完整性。另外,碳纤维部件20的策略性使用减少了踏脚板10的重量,同时不牺牲踏脚板10的结构完整性、刚度和总体强度。因此,在踏脚板10的特定位置中使用这些材料组合可以提供大约30%-60%重量节省。踏脚板10的重量减轻提供车辆12的总体减小的重量以及更好的燃料效率。通过将更昂贵的碳纤维部件20策略性地放置在踏脚板10的特定位置,同时将包括玻璃部件24的成本较低的材料置于踏脚板10其余部分,也可以降低踏脚板10的总体成本。
现在参考图3和图4,形成踏脚板10的轮廓加强结构44的内部竖直壁40的结构可以基于踏脚板10附接到的车辆12的类型以及车辆12要满足的总体目的来配置。因此,通常在较粗糙的条件下使用并且经受更大的重量和冲击容限的车辆12可以包括图4中示例的踏脚板10,其中内部竖直壁40包括碳纤维部件20。因此,相对的竖直壁18并且至少一个内部竖直壁40可以由较高强度的碳纤维部件20制成,以为踏脚板10的整个管状结构26提供更大的强度和刚性。或者,在经历较低重量和冲击容限或者对于更偶然的驾驶条件的车辆12(例如小到中型的SUV)中,可以包括由与具有玻璃部件24的相对的水平壁22相同的材料制成的内部竖直壁40。还可以预期的是,踏脚板10的这两个形态可以根据特定车辆12的用户的需要和需求而作为车辆12的选项进行销售。
现在参考图3-6,可以预期的是,相对的竖直壁18和相对的水平壁22可以使用注塑成型进行双挤压以形成管状结构26,并且聚合物外覆盖部28和管状结构26可以共挤压以设置在管状结构26的外表面60上。在这样的实施例中,预期碳纤维部件20、玻璃部件24和聚合物外覆盖部28可以形成为挤压或注塑型坯62。该型坯62可以采用可以放置在吹塑模具66中的基管64的形式,其中挤压型坯62然后被吹塑成最终形状或大体上最终形状的踏脚板10。在这样的实施例中,挤压型坯62包括基管64的包括碳纤维部件20相对的碳纤维部分68和相邻的包括玻璃部件24的相对的玻璃部分70。挤压型坯62的这些部件然后以大体上匹配踏脚板10的最终结构的取向放置在吹塑模具66内,其中碳纤维部件20最终布置在踏脚板10的相对的竖直壁18内并且玻璃部件24最终布置在踏脚板10的相对的水平壁22内。在被吹塑之后,可以通过附加的成形工艺(例如附加的挤压或材料成型工艺)来放置踏脚板10,其中内部竖直壁40可以安装、形成或以其他方式包括在踏脚板10的管状结构26内。术语“挤压”的使用意在包括注塑成型工艺以及挤压型工艺。
再次参考图3-6,使用吹塑成型操作的踏脚板10的实施例提供了将碳纤维部件20、玻璃部件24和聚合物外覆盖部28同时挤压到挤压型坯中然后将其吹塑成最终形状或基本上最终形状的踏脚板10。
现在参考图5,可以通过各种浇注结构(gated structure)80实现三种材料的同时挤压,这些结构可以将材料从相应的储料器82注入到挤压结构的不同的挤压舱84中以形成挤压型坯62。第一储料器86和对应的第一浇注结构88可以提供碳纤维部件20的挤压,其中碳纤维部件20位于对应于挤压型坯62的相对的碳纤维部分68的第一挤压舱90中,使得最终可以通过吹塑过程形成相对的竖直壁18。类似地,玻璃部件24可以从第二储料器92并通过第二浇注结构94挤压到第二挤压舱96,以将玻璃部件24定位在挤压型坯62内,以最终吹塑成型为相对的水平壁22的形状。外部聚合物涂层可以从第三储料器98通过第三浇注结构100注入到围绕碳纤维部件20和玻璃部件24的第三挤压舱102中,以同时将三个部件中的每个形成到挤压型坯62中,然后将挤压型坯62放置在吹塑模具66中,以进一步形成踏脚板10的形状。换句话说,挤压型坯62的碳纤维部件20和玻璃部件24挤压可以描述为双挤压(bi-extrusion)工艺,由此两种材料同时挤压并且在单一的第一层110内,其中碳纤维部件20和玻璃部件24位于单个的第一层110的不同部分中。同时,聚合物外覆盖部28可以共挤压以限定不同的第二层112,第二层112围绕碳纤维部件20和玻璃部件24的外表面60延伸。
本文所述的双挤压和共挤压工艺同时发生,使得三种材料中的每一种与其它两种材料同时挤压和形成。同时对三个部件中的每个进行三重挤压(tri-extruding)的过程,使得形成踏脚板10的过程更加有效,其中不需要多个挤压过程来形成踏脚板10。
根据各种实施例,聚合物外覆盖部28的使用适于提供保护性外覆盖件,并且还可以掩盖碳纤维部件20和玻璃部件24之间材料渗出的任何出现。通过挤压工艺和随后的吹塑工艺,可能的是碳纤维部件20的部分可以延伸到相对的水平壁22的至少一部分中,并且玻璃部件24的一部分可以延伸到相对的竖直壁18的一部分中。聚合物外覆盖层28的使用可用于掩盖碳纤维部件20和玻璃部件24的内部第一层110的形成之间存在的这些不准确性、瑕疵等问题。
根据各种实施例,聚合物外覆盖部28可以由各种材料制成,其可以包括但不限于未填充的聚丙烯、填充有滑石的聚丙烯、热塑性聚烯烃(TPO)、它们的组合或其它能够粘合到碳纤维部件20和玻璃部件24以提供美观和一致的外表面120的合适的聚合物材料,该外表面120可以经受或大体上经受来自紫外线辐射的老化和其它损伤。此外,聚合物外覆盖部28可以容易地着色或制成包括通常在车辆12中存在的各种表面处理。这种表面处理可以包括但不限于铬、金属化、各种颜色、用于台阶垫的纹理表面处理、它们的组合以及可以形成为踏脚板10的外表面120的各种颜色、装饰面和/或纹理的其它成品材料。
现在参考图3、图4和图7,预期的是踏脚板10可以形成为三重挤压过程的一部分,其中碳纤维部件20、玻璃部件24和聚合物外涂层同时挤压成限定踏脚板10的最终横截面形状并且潜在地限定整个踏脚板10的最终整体形状的三重挤压模型130。在这种实施例中,随后的吹塑成型工艺对于限定踏脚板10的横截面形状不是必需的。在这种三重成型过程中,挤压模型可以包括用于将碳纤维部件20、玻璃部件24和聚合物外覆盖部28接合到三重挤压模型130中的各种浇注结构80。三重挤压模型130可以包括三组舱,该舱限定相对的竖直壁18的最终位置、相对的水平壁22的最终位置、以及内部竖直壁40和聚合物外覆盖部28的最终位置。三重挤压模型130也可用于直接地并且同时地形成使用上述吹塑成型技术不可访问或不可成形的各种内部结构。因此,设置在限定在相对的竖直壁18和相对的水平壁22之间的内部空腔内的内部结构可以在三重成型过程中挤压。
如上所述,内部竖直壁40可以包括碳纤维部件20和玻璃部件24中的一个或两个,这取决于具体踏脚板10的结构需要。在三重成型过程中,包含碳纤维部件20、玻璃部件24和用于聚合物外覆盖部28的材料的成型材料从三个相应的挤压机140注入,每个挤压机140由储料器82和相应的浇注结构80构成。包括碳纤维部件20的材料的第一材料流142从第一储料器86通过第一浇注结构88注入三重挤压模型130的第一挤压舱90中以形成至少相对的竖直壁18,并且在必要时形成至少一个内部竖直壁40。包括包含玻璃部件24的材料的第二材料流144从第二储料器92通过第二浇注结构被馈送到第二挤压室96中以限定至少相对的竖直壁18,并且如上所述,在必要时潜在地限定至少一个内部竖直壁40。以这种方式,第二储料器92用于将具有玻璃部件24的熔融塑料注射到流道和浇口系统中以填充表示相对的水平壁22的舱。第一储料器86将包括碳纤维材料的熔融塑料注入流道和浇口系统以限定第一浇注结构88以填充表示相对的竖直壁18的部件。第三储料器98通过第三材料流146将表示聚合物外涂层的聚合物材料注入以填充由外部表面舱限定的第三挤压舱102以形成踏脚板10的装饰外表面120。同时操作第一、第二和第三储料器86、92和98以通过相应的第一、第二和第三材料流142、144、146通过第一、第二和第三浇注结构88、94和100将各自材料注入三重挤压模型130的第一、第二和第三挤压舱90、96、102以同时挤压踏脚板10。
现在参考图8,在三重挤压模型130中挤压后,挤压型坯62可以通过冷却槽150,以冷却注入到三重挤压模型130中的曾经熔融材料。一系列定型板152可以设置在冷却槽150内,以在冷却过程中保持挤压型坯62的形状,使得冷却不会导致包含碳纤维部件20、玻璃部件24和聚合物外涂层的挤压型坯62的变形。预期的是这些材料可以具有不同的冷却速率,使得在冷却过程中变形可以是可能的,因为一种材料可以比另一种材料更快或更慢地冷却。挤压型坯62然后通过一系列辊154进入切割机156以最终形成踏脚板10。辊154和切割机156可用于形成挤压型坯62的端部件158以形成踏脚板10的最终形状。预期的是各种精加工应用可以在挤压过程期间进行,或者可以在挤压过程之后进行,使得可以在踏脚板10的后续制造过程中应用各种表面处理,例如镀铬或其它贴花。
根据各种实施例,踏脚板10的后续表面处理工艺可以包括但不限于纹理、涂装、金属电镀、应用结构支架170、应用台阶垫172、应用踏面、应用端部件158、应用装饰突出件、它们的组合以及其他类似的最终组装工艺。
现在参考图3、图5、图6和图9,其已经描述了具有碳纤维部件20、玻璃部件24和聚合物外覆盖部28的踏脚板10的各个形态,公开了一种用于形成用于车辆12的踏脚板10的方法400。根据方法400,具有碳纤维部件20的碳纤维增强材料和包括玻璃部件24的横向取向的玻璃增强材料以竖直取向的结构双挤压以形成挤压的管状型坯62(步骤402)。同时,将聚合物材料与管状型坯62共挤压以形成聚合物外覆盖部28(步骤404)。然后将具有聚合物外覆盖部28的管状型坯62成型成踏脚板10的管状结构26(步骤406)。
根据各种实施例,成型步骤406可以通过三重挤压工艺来实现,其中双挤压的具有碳纤维部件20的竖直取向的碳纤维增强材料和具有玻璃部件24的横向取向的玻璃增强材料与聚合物外覆盖部28共挤压。这种双挤压和共挤压可以大体上如上所述通过三重挤压模型130同时进行。还可以预期的是,具有聚合物外覆盖部28的管状型坯62的成型可以通过第一挤压以形成圆形管状结构26,然后将圆形管状型坯62吹塑成大体上最终形状的踏脚板10,从而形成。在上述吹塑成型工艺中,延伸的基管64可以由具有聚合物外覆盖部28的管状型坯62制成,并且基管64可以被吹塑以形成最终结构的踏脚板10。
现在参考图3-4、8和10,描述了用于形成车辆踏脚板10的方法500。根据方法500,具有玻璃部件24的材料可以设置在第一储料器86内(步骤502)。具有碳纤维部件20的第二材料可以设置在第二储料器92内(步骤504)。具有聚合物部件并且用于最终形成聚合物外覆盖部28的第三材料可以设置在第三储料器98内(步骤506)。然后,第一、第二和第三储料器86、92、98可以将相应的材料注入三重挤压模型130(步骤508)。三重挤压模型130可以包括第一挤压舱90形式的第一空腔,第一挤压舱90表示注入了具有碳纤维部件20的材料的相对的竖直壁18。三重挤压模型130可以包括第二挤压舱96形式的第二空腔,第二挤压舱96表示注入了具有玻璃部件24的材料的相对的水平壁22。三重挤压模型130可以包括第三挤压舱102形式的外表面空腔,第三挤压舱102中注入了最终形成聚合物外覆盖部28的材料。这三种材料同时注入,以形成踏脚板10的管状结构26,而无需后续的吹塑或其它类似的工艺。
根据各种实施例,可以预期的是,踏脚板10的相对的竖直壁18沿着用于踏脚板10的管状结构26的长度延伸,并且包括不含玻璃部件24的碳纤维部件20。类似地,用于形成踏脚板10的管状结构26的相对的水平壁22可以包括玻璃部件24,其中玻璃部件24不含碳纤维部件20。因此,在各种挤压过程期间,具有碳纤维部件20的材料与具有玻璃部件24的材料熔合,使得这些材料大体上彼此不相互混合以形成导致踏脚板10的形状的挤压型坯62。聚合物外覆盖部28然后在相对的竖直和相对的水平壁22上延伸以形成踏脚板10。以这种方式,具有碳纤维部件20的材料、具有玻璃部件24的材料和形成聚合物外覆盖部28的材料可以同时挤压并且在单个挤压中以形成大体上最终形状或最终形状的车辆12的踏脚板10。如上所述,踏脚板10的这种结构包括实施了更轻和更坚固的碳纤维增强材料的大约20%-30%的踏脚板10,碳纤维增强材料比包括玻璃部件24的材料更昂贵。这种结构通过在需要时选择性地使用碳纤维部件20,能够减轻踏脚板10的整体重量。在所示的实施例中,在相对的竖直壁18中使用碳纤维部件20增加了踏脚板10的强度和刚性,以接收其中一个或多个乘员可能踏上踏脚板10的顶表面以进入和退出车辆12的竖直力。另外,聚合物外涂层的使用提供了可以应用并适当地接收铬或涂漆表面处理以向外表面120提供耐用的表面处理的表面。
根据各种实施例,本文描述的踏脚板10可以制成各种形状,形状可以包括但不限于圆形、直线形、不规则形、弓形、它们的组合以及根据需要和使用者的期望以及车辆12的设计的其它类似形状。
应当理解的是,在不脱离本发明的概念的情况下,可以对上述结构进行变化和修改,并且还应当理解的是,这些概念旨在被所附权利要求覆盖,除非权利要求以它们的语言明确陈述相反的限制。

Claims (20)

1.一种车辆踏脚板,包含:
相对的竖直壁,所述相对的竖直壁沿着管状结构的长度延伸并且包括碳纤维部件;
相对的水平壁,所述相对的水平壁在所述相对的竖直壁之间延伸并且包括玻璃部件,所述相对的竖直壁和所述相对的水平壁形成具有大体直线横截面的所述管状结构;以及
聚合物外覆盖部,所述聚合物外覆盖部在所述相对的竖直壁和所述相对的水平壁上延伸。
2.根据权利要求1所述的车辆踏脚板,进一步包含:
至少一个内部竖直壁,所述至少一个内部竖直壁沿所述管状结构的长度延伸并且包括所述碳纤维部件。
3.根据权利要求2所述的车辆踏脚板,其中所述相对的竖直壁和所述至少一个内部竖直壁中的每个由碳纤维填充的聚丙烯制成,并且其中所述相对的水平壁中的每个由玻璃填充的聚丙烯制成。
4.根据权利要求1所述的车辆踏脚板,其中所述相对的竖直壁和所述相对的水平壁被双挤压以形成所述管状结构,并且所述聚合物外覆盖部与所述管状结构共挤压以设置在所述管状结构的外表面上。
5.根据权利要求2所述的车辆踏脚板,其中每个所述相对的竖直壁、所述至少一个内部竖直壁,每个所述相对的水平壁和所述聚合物外覆盖部被三重挤压以同时形成具有一致外表面的所述管状结构。
6.根据权利要求1所述的车辆踏脚板,其中所述相对的水平壁的下水平壁包括限定在所述下水平壁中的轮廓加强结构。
7.根据权利要求6所述的车辆踏脚板,其中所述轮廓加强结构是延伸所述管状结构的长度的直线通道。
8.根据权利要求4所述的车辆踏脚板,其中所述管状结构和所述聚合物外覆盖部使用吹塑成型来形成为最终形状。
9.根据权利要求5所述的车辆踏脚板,其中所述管状结构和所述聚合物外覆盖部使用注塑成型来形成。
10.一种用于形成车辆踏脚板的方法,所述方法包含以下步骤:
双挤压竖直取向的碳纤维增强材料和横向取向的玻璃增强材料以形成管状型坯;
共挤压聚合物外覆盖部和所述管状型坯;以及
成型所述管状型坯和所述聚合物外覆盖部以形成管状踏脚板结构。
11.根据权利要求10所述的方法,其中,所述双挤压所述竖直取向的碳纤维增强材料以及所述共挤压所述横向取向的玻璃增强材料的步骤通过三重挤压工艺同时进行。
12.根据权利要求10所述的方法,其中所述竖直取向的碳纤维增强材料被挤压以至少形成相对的竖直壁。
13.根据权利要求12所述的方法,其中所述竖直取向的碳纤维增强材料被挤压以进一步形成至少一个内部竖直壁。
14.根据权利要求10所述的方法,其中所述横向取向的玻璃增强材料被挤压以形成在相对的竖直壁之间延伸的相对的水平壁。
15.根据权利要求14所述的方法,其中所述相对的水平壁的下水平壁包括轮廓加强结构。
16.根据权利要求10所述的方法,其中所述成型所述管状型坯和所述聚合物外覆盖部以形成所述管状踏脚板结构的步骤包括:
形成由所述管状型坯和所述聚合物外覆盖部制成的基管;以及
将挤压环吹塑成型为所述管状踏脚板结构。
17.一种车辆踏脚板,包含:
相对的竖直壁,所述相对的竖直壁沿管状结构的长度延伸并且包括碳纤维部件并且不含玻璃部件;
相对的水平壁,所述相对的水平壁在所述相对的竖直壁之间延伸并且包括所述玻璃部件并且不含所述碳纤维部件;以及
聚合物外覆盖部,所述聚合物外覆盖部在所述相对的竖直壁和所述相对的水平壁上延伸。
18.根据权利要求17所述的车辆踏脚板,进一步包含:
至少一个内部竖直壁,所述至少一个内部竖直壁沿着所述管状结构的长度延伸并且仅包括所述碳纤维部件和所述玻璃部件中的一个。
19.根据权利要求18所述的车辆踏脚板,其中所述相对的竖直壁和所述至少一个内部竖直壁中的每个由碳纤维填充的聚丙烯制成,并且其中所述相对的水平壁中的每个由玻璃填充的聚丙烯制成。
20.根据权利要求18所述的车辆踏脚板,其中,使用注塑成型和吹塑成型中的至少一种同时形成所述相对的竖直壁、所述相对的水平壁、所述至少一个内部竖直壁和所述聚合物外覆盖部。
